Zenk, Santech Industries The modern day definition of quality is meeting or exceeding a particular cus- tomer, or a group of customer’s expecta- tions. The statement above was derived from the recent change in the directives of ISO. Prior to the new ISO perspective, ISO in simple terms focused on the control and precision of the various internal systems that were used to produce the final product. The problem with the former system was that if the system was well controlled and precise, it actually had only the power to produce a consistent product, including a consistently poor quality product. The final results were varied with the former ISO which did not have any mechanism in place to see the customer was pleased with the appear- ance, packaging, price, performance and or lifespan of the product. This shift in ISO was revolutionary from the standpoint, that theory meets real world head on. From time to time the academic world actually hits the target dead center. In this instance it was very basic and extremely powerful. The hospitality of all the workers in the four plants we visited showed that they were not only pleased to have us visit, but they were also proud to show off their plants. APRAs BIG R Show will be co-located with the ATRA Powertrain Expo at The Riviera Hotel in Las Vegas on November 1-2, 2009 just prior to the AAPEX and SEMA Shows. Bill Gager, President of APRA said in announcing ENGINE BUILDERs co- sponsorship, It makes sense to have the pre-eminent publication for the engine rebuilding market as a co-sponsor. ENGINE BUILDER reaches and is read by all the most important buying influences in the engine remanufacturing/rebuilding, parts and equipment market, which is the target audience for the new section of the exposition. Gager added, We look forward to working with the people at ENGINE BUILDER Magazine and Babcox Publications in developing the new HD engine emphasis at the BIG R Show. Program content is currently being developed by a steering committee of diesel engine component suppliers and remanufacturers/distributors. The BIG R Show will provide a venue for the diesel engine remanufacturers and suppliers to meet and network among their peers. There will be seminars especially for diesel engine remanufacturers/rebuilders and the show will contain a special diesel engine section. The HD diesel engine exhibit and programs will contain information on all types of diesel engine applications. Dave Wooldridge, publisher of ENGINE BUILDER Magazine, said, Although the over the road truck portion of the diesel engine business has been hard hit by the current recession, there are areas of the market that have weathered the storm and offer growth. Custom and production engine remanufacturers/rebuilders are exploring and participating in many niche market opportunities which offer profitable sales on both shop work and replacement parts. And, as the market recovers, this show will help provide a head start for those recapturing traditional heavy duty APRA Releases Second Generation of www.AutoBulletins.Com APRA officially launched the 2nd genera- tion of www.AutoBulletins.Com, a website designed specifically for the professional technician diagnosing vehicle problems. Using AutoBulletins.Com gives the automotive or heavy duty technician the ability to look-up Original Equipment Service (OEM) bulletins for almost any car they may encounter in their shop, stated APRA President, Bill Gager. Accessing AutoBulletins.com online is like having a technical library at your fingertips. By storing all of the data in house, APRA has been able to provide much faster access for subscribers to this online service. The OEM technical bulletins are updated monthly, with an additional 400-500 new bulletins being added each month. Currently the website is home to 83,092 distinct technical service bulletins with coverage through the 2009 model year. It was my great pleasure to be a part of theAPRA Electrical Clinic. It was one of thebest gatherings of rebuilders that I haveseen in many years. In spite of the currenteconomy the overall mood was upbeat andpositive. The plant tours were exceptionaland D&V put on a great lunch for every-one. The speakers were informative andoffered a tremendous amount of valuableinformation. Several people commented tome that the supplier tables were a greataddition and they enjoyed the opportunityto meet the people they talk with on thephone. Once again I learned a few thingsthat were well worth the cost of attending.

There is a tremendous amount of behindthe scenes work that goes into an eventlike this. The Board of Governors alongwith the APRA staff did a fantastic job of

laid out. During the visitAngelo Bucciol, the Presi-dent, walked around to greetthe attendees.

My observation as a non-technical person was theirefficient way of packagingtheir product at the end ofthe remanufacturing process.I was also intrigued withtheir cleaning process thatfeaturedmachines fromEtTeknik ofDenmark.

We went next to LitensAutomotive where we were greeted andescorted through their facility. Theirmanufacturing process was interestingand to watch the various robots performtheir tasks without so much as a coffeebreak is fascinating. They just keep onmoving. Their IDP�s (Isolating DecouplerPulleys) are a growing product line withmore andmore OE�s including them in theinitial sale of the vehicle.

Our third stop with some more coffee anddonuts was Canadian Starter Drive orCSD. Frank Colosimo and his son, Sam,welcomed us to the facility. I was im-pressed by how well the plant was laid outand the flow of the work from teardown ofcores, to cleaning, to final assembly and

testing. I had forgotten that CSD alsoremanufactured wiper motors in additionto starter drives. So the assembly of theirwiper motors was a first for me.

We then took off for D &VElectronicsarriving about 1:00 p.m.We had a shortintroduction fromPhil Falk andVoikoLoukanov, President, who introduced usto their team of people. We then pro-ceeded through a long buffet line for agreat lunch which was a hit with everyone!

After lunch everyone then had anopportunity to see the many types of testequipment in action and to get all theirquestions answered about how the

backyard. I enjoyed all of the tours and was happy to give the tour of the Litens Isolating DecouplerPulley manufacturing facility. Themini expo was great and so was the food. There was ampleopportunity to show off our Litens IDPs as well as speak one-on-one to rebuilders. Wemadeseveral excellent contacts. �This clinic was exceptional. In these fast, violate, 'hold your cards to the chest' times we are in, it isimportant tomake themost of your time. I came away with gained knowledge and a positive feeling that the industry,although changing, has a future. The last SAEmeeting of theCentral IllinoisSection (SAE-CIS) was heldat the facilitiesof CaterpillarTractorManufacturingin Peoria,Illinois. This isa regular site ofthe meeting

because a great majority of the membersare fromCAT's engineering department.This particular session was very wellattended because CAT had agreed toshowcase their very newD7E bulldozer,and explain the product design as well astalk us through the assembly plant.

You might ask what's the big deal about abulldozer?! First, seeing how a sophisti-cated heavy piece of equipment getsassembled is a treat by itself, and second,this machine is entirely electric! Gone arethe driveshaft, clutches, and powertransfer machinery of the past�also goneis the torque converter and the transmis-sion!

Instead, a comparatively smaller 235HPCAT beltless C9.3 Diesel engine drives

only a large oil cooled alternator whichgenerates 3-phase power at 480Volts!Avery sophisticated dual electronic motorcontroller reshapes this power and feeds itto twin brushless electric motors thattogether spin the sprocket which in turnmoves the tracks. One can only imaginethe sophistication of the motor controllersand the size of their power transistors andIGBT�s that can handle such hugeamounts of power.

Themachine, which weighs 60,000 lbs., issaid to have achieved great leaps inefficiency�it canmove 25%more dirtusing the same amount of fuel comparedto CAT�s non-electric bulldozers. This isaccomplished by running the engine in amuch narrowerRPMband formaximumefficiency, while electronic controlsmaintain emissions tomeet Tier-3 levelstandards.

The drive train which no longer has anytorque converter or traditional hydrauli-cally controlled transmission has 60% lessmoving parts compared to similar tradi-tional machines. There have also beenmany other advances in reliability tominimize the down time.

The controls inside the cab were trulystate-of-art for a bulldozer, which had an

electrically driven cabin air-conditioningunit, along with a large flat screen videomonitor that makes the operator�s jobmuch easier.

The machine still retains a battery andstarter for cranking, but has no alternatoror any belt-driven accessory. The 24VDCsupply is taken from the motor controllerswhich go to an electrically driven waterpump and self-contained air conditioner.The radiator fan is thermostaticallycontrolled and is driven by hydraulicpressure!

All I can say is that improvement inelectric and hybrid electric vehicles is notconfined to the automotive field. Asshowcased by this bulldozer, thesetechnologies are proliferating to the HDfield, and will provide some interestingchallenges for the remanufacturingindustry in the very near future. Figure 1shows the display of the various compo-nents of the D7E machine as shown in theConstruction Equipment Expo in LasVegas last year.

terminal, either the connector itself, thepoint it initiated from, or the fuse thatfeeds it, will cause an unusual chargingvoltage and distinctive voltage fluctuationthat can be easily observed by an analogmeter or self-evident by looking at thedome light.

There are literally hundreds of posts bytechnicians that have repeatedly changedone alternator after another with nonoticeable improvement.What has fixedthe problem [they claim] was anotherbrand or an alternator that came from thedealer!

Barring any regulator problem andincompatibility issues, I feel the claims of afix is partly coincidental, andmerelyconnecting and disconnecting theregulator plug has temporarily�or bysheer luck, permanently�overcome thebad connection and had made the systemto work properly at least for a short while.

I recall years back when the B-B-S plug ofthe 2-G (IAR) alternators were an issue,some rebuilders included a new one in thebox in the hopes the technicians read theaccompanying instructions and replacedthem with the alternator change. Mostfound out that the returned core boxes stillcontained the instructions and the plugsintact�so it was dropped from practice. Ifeel if now a new regulator plug wasincluded with any such alternator, it ismost likely that the same thing wouldhappen. I suppose the best practice is toinform the techs and end-users about theimportance of the regulator plug, and askthem to replace it if they encounterunusual charging conditions and a voltagefluctuation.

Some Observations on HondaAlternatorsWhen a 2005 Honda Accord showed upfor a headlight wiring problem, it gave me achance to measure some voltages andcapture some graphs that actually werepresent at the alternator connector plug ofa good working alternator. But let's startby going a little further back into thebasics, and see how the newer systemgets activated as compared to the warninglight circuits that most of us have seen formany years.

Activation voltage in the newer systemdoes not come from the alternator warninglight, but from the PCM. Once the PCMapplies the voltage, it is pulled down bythe regulator, and when the engine startsand the alternator charges, this value willbounce back up to a predetermined levelthat varies between makes and models ofvehicles and their particular alternators.Once the PCM sees this voltage anddetermines it is within the range that it isprogrammed to see, it senses the alternatordoes not have a fault, and signals to turnthe warning light off via the corresponding

Is this an Alternator Problem?Looking at volumes of posts and fixes oniATN (InternationalAutomotive Techni-cians' Network), I cannot help to feel the 3-G and 4-G (or even a 6-G) regulator plug isreally the biggest cause of alternatormalfunction and unfortunately, uninformedtechnicians assume replacing the alterna-tor provided by another supplier or onefrom the dealer will cure the problem.

Looking at Figure 2, we know the �A�terminal is the source of field current onmost 3-G and some earlier 4-G alternators,as well as being the �sense� point for thecharging system. This terminal must carrya clean +B voltage.Any problem with this

data bus. This means that the alternator�s �L� terminal hasno direct electrical connection to the warring light, unlikethe older systems.

There have been numerous cases reported where it isbelieved (albeit sometimes falsely) that aftermarketregulators do not work in certain applications. That is tosay they work, but the warning light stays on. The PCM�sreading of the �L� terminal voltage, and the values it isprogrammed to see from the �L� terminal are actually themajor reason why this discrepancy exists.

The sample car I used as a test-bed for measurements wasthe above 2005 Honda Accord with 2.4L engine. It had aDenso 104210-3292 (Lester 13980) alternator with aregulator that has 4 pins; IG, L, Fr, C. The IG (ignition)terminal function is obvious, but the �L� terminal voltageis the subject I am going to discuss here.

Once the ignition switch was turned on the PCM appliedan approximately 5V reference to �L� terminal. With theplug disconnected from the alternator, this voltagemeasured 4.7V in our example. Plugging it back into theregulator sunk the voltage almost down to �0� Volts.Interestingly, when the alternator started charging, thisvoltage jumped back to almost 13V, as you see on Figure3. The high and low limits of this voltage reading by PCMis unknown to me, but if any aftermarket regulator�whilefunctioning perfectly on the test bench or on the car�does not produce an �L� terminal voltage close to limitsthe PCM is programmed to see then the PCM will con-sider it a �Fault,� and will not turn the warning light off.This is one of those ubiquitous cases you hear often...�Itis charging but the light stays on!�

I have seen similar cases in many Ford and GM applica-

A search of available technical resources showed this wasnot an isolated case, and the cure for it was described in aTSB# 08-040-04 which says the following:

And the corrective action was outlined as:

OVERVIEW:This bulletin involves selectively erasing and reprogram-ming the Body Control Module (BCM) with new software.

Reflashing is gaining a lot of popularity among drivabilityspecialists who find it to be the only resource to cure aserious issue where there is nothing mechanically wrongwith the actual components but a software glitch exists.This procedure started out to be done at the dealers, but alot of legal wrangling by EPA and the aftermarket forcedthe automakers to make the updated programs available tothe aftermarket�and of course, at cost!

The means of communicating with vehicles PCM is via aspecial pass-thru device that conforms to the SAE J2534standards. A short term (daily) subscriptions to almost allcar manufacturers can be purchased and the vehicle,using appropriate pass-thru device and a computer, willbe connected to the manufacturer�s database via theinternet. The new program will be downloaded andinstalled on the PCM, and the problem will be taken careof.

Currently I only reflash Fords. Hopefully with a little moredemand, I can justify further investment and move up toChrysler and eventually to GM and Toyota for on-vehiclereprogramming. But in the above case, we had to recom-mend taking the vehicle to the dealer for the reflash�butwe did not give up on it before trying one last trick! Thatis to disconnect the battery negative cable, touch it to thepositive cable long enough to allow all internal capacitorsto discharge. After putting the ground cable back on, theproblem was solved but we warned the customer if it didhappen again, it has to be taken to the dealer, who mustcomply with the TSB at no charge if the warranty is stillapplied.

tion when an out-of-limit �L� terminal voltage has causedthe warning light to stay on. Experimenting with the goodexamples and noting what voltages are actually presentgives us some figures that we can use to determine aregulator�s functionality in a particular application.

The function of the C and FR terminals and the voltagereading/limits on regulator pins with the above vehicle arealso subjects that I will discuss in some detail in a futureAPRA Electrical Clinic.

Door Locks and ReprogrammingIt may not seem that the door lock system in a Chryslerapplication would be something that requires reflashing/reprogramming of the vehicle�s computer, but a recentencounter showed that to be the case.

We had a 2004 Chrysler Town & Country minivan, whichis a popular vehicle in our area, come into the shop. Theonly complaint the owner had was the operation of thedoor lock. Also, anytime they opened the liftgate, thetheft alarm would sound!

The quality ofrefreshment required when dying of thirstin the desert, is much different than thequality of refreshment required at a$100.00 a plate dinner in an upscalerestaurant.

When providing drinking water for humanconsumption, .0003% of the customersdying of water borne bacteria is notacceptable. When delivering freshtomatoes to market a percentage may beunacceptable to sell to the public, but�yet� a small percentage is acceptable.This is the area we want to focus on. Pickthe product or service and the qualitymust be directly related to the customer'sexpectation. Customer base and marketingthe right quality to the right audience iscritical.

A good example of meeting and �not�exceeding the customers expectations arethe light bulb and lead acid batteryindustry. These two industries have razorsharp control of their quality. Light bulbsthat exceed the operating hours of theirstated lifespan are destroyed. Auto leadacid batteries are constructed to precisespecifications so as to not exceed theirwarranted life span by but a small margin.When supplying a rebuilt compressor toan aftermarket Mercedes or Porsche repairoutlet, only the best performance, appear-ance, and packagingwithminimum 1 yearwarrantee is acceptable. On the other sideof the coin we have the used car auctionrepair facility that needs cold air longenough for the used auto to be sold atauction. In this case appearance packag-ing and longevity all take a back seat toprice.

These comparisons seem to touch certainethical issues of fairness and a tendencyfor us t to judge people who adjust theirquality to meet the occasion or audience,but, this is the real world.We make these quality decisions in ourpersonal lives daily, when we by a $20.00pair of jeans to work in the garden or a

$90.00 pair of pants to wear on andevening out.

The clarity of this is so obvious, that whenwe take a moment and observet ourselvesand others when making quality choices.The quality of your product or servicemust address your audience with crystalclear focus and intent. Leave your ego inyour shirt pocket and your preconceptionsat home, this is the game of life and therules were here long before we got here.The words written here should be used inbusiness, and factually in all aspects ofour daily lives.

You heard about the man who owned alate model Rolls Royce Silver Shadow andhad $39.00 discount brand tires installed.Of course you haven't, because thesetypes of things simply don't happen.Remember the proper quality for theproper occasion, candidly, truthfully, withfull awareness that others will follow yourlead and imitate you with lesser qualityand price to attempt to take your placecenter stage.

Air conditioning repair is a good businessbecause all a/c systems leak (even newones). Governments want less refrigerantto leak into the atmosphere, and they keepchanging the game. The latest round ofchanges � new refrigerant leak detectionand a/c service equipment specifications �have actually led to new technologies thatimprove a/c service efficiency, repairreliability, and customer satisfaction.

Refrigerant Charge Level GetsTouchyYears ago when mobile a/c systems heldup to 50 ounces of refrigerant, a 6 to 8 oz.tolerance (plus/minus 3-4 oz.) wasacceptable. Today�s passenger carsaverage 14 to 18 ounces of refrigerant.A3-4 oz. over/under charge is 16% -22% of thetotal refrigerant, andwill significantly harmsystem performance.

Older recovery machines typically leave10% to 30% of the refrigerant chargecapacity in the vehicle. If a technicianadds back the amount on the underhoodrefrigerant sticker in an 18 oz. system, hehas likely overcharged by up to 5.4ounces.

Overcharging can cause high venttemperatures, compressor cutout activa-tion, and an unhappy customer returnvisit. Severe overcharging can cause highsystem pressures, liquid slugging of thecompressor, and internal compressordamage.

Undercharging can cause loss of lubricantperformance, high compressor operatingtemperature, and core icing problems.

Faster, Smarter SAE J2788-certifiedR/R/R EquipmentThe latest SAE specification requiresmobile a/c service equipment to get morerefrigerant out of the vehicle faster, andprovide greater charge accuracy. Newequipment gets the SAE J2788 certificationonly if it recovers 95% of refrigerant in 30minutes or less (at 75° F ambient, on avehicle with front and rear evaporators),and measures charge accurately to within+/- half an ounce.

Because J2788machines pull 95% of therefrigerant out of the vehicle, the worstcase scenario if the technician puts the

sticker amount back in is a 5% overcharge.On an 18 ounce system, that�s 0.9 ouncesand is within the safe tolerance.

Thanks to their faster and more completerecovery, and their increased measuringand charging accuracy, J2788-certifiedmachines help save technician time andimprove repair effectiveness. They aremandatory for diagnosing and repairingtoday�s lower-charge a/c systems.

Hybrid (High-Voltage) Systems:Be Careful!Hybrid vehicles use electric drive com-pressors to maintain cooling when thegasoline engine is not in use. Electric drivecompressors require a special polyol ester(POE) lubricant, and cannot use PAG.

When both liquid refrigerant and lubricantare present in a high voltage compressor,there is a high potential for electricalleakage frommotor windings. Thiselectrical leakage increases the risk ofelectric shock to the service technician.

POE does a much better job than PAG atprotecting motor windings and resistingvoltage leakage.

Just a small amount of PAG in the totalPOE oil fill canmeasurably reduce theresistance to electrical leakage. Thisnegates both the protective benefits ofPOE to motor windings and its safetybenefits for technicians.

To prevent these problems, separateequipment is required to service HighVoltage Electric Compressor Systems. Itmust be capable of charging refrigerantinto a system with less than 1% (byweight) of residual oil.

Equipment that meets this requirement canbe identified by an SAE J2788H (HighVoltage) label.

UV & Electronic Leak Detection �You Need BothA/C systems leak at an average of 2 oz. (59grams) per year, according to a Europeanstudy. A 2005 study by the JapaneseAutomobile Manufacturers Associationfound that even at ambient temperatures atwhich the system is typically off, leakageaverages half an ounce per year (13.3grams for a vehicle with rear a/c).

Newer systems may leak less. Shaft sealleakage is down from 14 grams per year to5, and service valves that once leaked 7grams per year are now nearly leak-free

But new, low-charge a/c systems respondpoorly to very small leaks. Techniciansnow must find and repair the tiny leaksfrom shaft seals, fittings, and hose crimpsthat we once ignored.

In response to this need, SAE published anew leak detector standard � J2791 � in

late 2008. A J2791-certified leak detectormust be able to sense a leak as small as 4grams (1/7th oz.) per year, and survive afour foot drop to the floor.

Adjustable sensitivity allows the techni-cian to compensate for high levels ofunderhood contaminants, so the leakdetector is not triggered by non-refrigerantgases. The result is fewer false positives.

The J1627 spec that J2791 replaces wascreated over 16 years ago (1992). Newtechnologies, including heated sensor andinfrared, offer significant improvementover the old corona discharge detectorsthat were designed to meet J1627.

The technician�s toolbox should nowinclude a J2791-certified leak detector aswell as an ultra-violet dye kit.

UV dye exits even the smallest opening,alerting technicians to the presence of aleak. Dye is inexpensive and easy to use,and has the added benefit of allowing thevehicle owner to verify the repair need.SAE J2297 is the current UV leak detectionstandard.

J2791-certified electronic leak detectorshelp pinpoint the leak source faster. Theyeasily find leaks in evaporator casings andother hidden areas, as well as at fittings,hose crimps, shaft seals and other morecommon locations.

A/C System Flushing Removes Oil,Dye and (most) DebrisContaminants are spread throughout thesystem after compressor failure, soflushing is strongly recommended. It helpsreduce compressor comebacks andwarranty claims.

Different heat exchanger designs requiredifferent flushing steps to account for flowpatterns and sump locations. Understand-ing the internal flow of the componentsincreases flushing effectiveness.

Several flushing technologies are avail-able, including refrigerant flush, solventflush, handheld flush gun or dedicatedflush machine. Most are acceptable for oiland dye removal.

Volume, velocity, and agitation are requiredto have even a chance to flush debris fromthe narrow parallel paths of today�s a/cevaporators and condensers. Debris cansettle in crevices and corners and requireaggressive flow for effective flushing.

Suction Line Filter ProtectsCompressorsWhen acompressorfails, it throwsdebris in bothdirections(back up thelow side aswell as downthe high side).Manytechniciansare used toinstalling aninline filter onthe High Sideafter compressor replacement to protectthe orifice tube or condenser.

It takes only one large metallic shaving orpiece of hardened seal material ordessicant to start damaging a newcompressor. However, far fewer techni-cians are aware of the benefits of installinga filter on the suction side line.

A suction line filter traps debris before itcan enter the new compressor. Taperedsides trap debris around the sidewall ofthe tubing, leaving the center open forrefrigerant flow.

The filter installs in 5 minutes with no linecutting. Its use is recommended by manycompressor manufacturers and supportedby the Mobile Air Conditioning Society(MACS) and Motorist Assurance Program(MAP).

Refrigerant IdentificationThere are so many illegal and evendangerous (i.e., propane) refrigerantsbeing put in vehicles today that it doesnot make sense for a shop to do a/cservice without using a refrigerantidentifier.

An identifier tells technicians the type andpurity of refrigerant in the system. It helpstechnicians avoid contamination ofrecovered refrigerant cylinders.

By measuring the amount of air in thesystem, an identifier also aids in diagnosisand repair. Air tends to reduce systemcapacity and raise high-side pressures,further stressing the compressor.

Shops using old technology serviceequipment may unknowingly be putting10-15% air back into the vehicle duringrecharge. More than 5% air content isbad.

Protect A/C Service Equipment fromSealant, ContaminantsAir conditioning service equipmentwarranties do not cover sealant damage.

Further, there is no way the technician cantell in advance whether a vehicle containsone of the two main types of sealant onthe market.

Recycle Guard is a filter that connects inseries between the vehicle and the a/cservice equipment and traps any sealant,debris, lubricant, excess dye, or othercontaminants before they can enter the a/cmachine.

Repair a Line Leak in 5 Minutes --Lower Cost than Line R&RRepair pinhole leaks, rub-through, andother damage to steel or aluminum lines,including a/c, power steering, transmis-sion, and heater lines, using new linesplice technology.

The new splice technology is improvedversus traditional compression fittings. Anew expanded seal sleeve offers moresealing surface area than an o-ring. A newTension Ring with slotted fingers providesbetter grip, for long-term vibrationresistance.

The new splice is a great alternative tocostly line removal and replacement.

For example, the line to the rear evaporator

on a Chevy Suburban (or other large SUV)is almost 10 feet long. After factoring inline cost, availability, and labor time, asplice is a far lower cost option than lineremoval and replacement.

The new splice is installed using astandard open-end wrench, so no specialtools are required.

High Side Filter ProtectsCondenser, TXV or Orifice TubeA new a/c High Side Filter is available thatis easy to install and protects high sidecomponents from debris. It traps �rogueparticles� -- those few metal shavings orpieces of debris -- that flushing missed.

Its rock-catcher design stops the largedebris that is harmful to compressoroperation and allows harmless smallerpieces through to help the filter maintainlubricant and refrigerant flow.

The High Side Filter is based on thetechnology in the new Line Splice. It offersthe same improved sealing surface areaand vibration resistance compared to oldstyle compression fittings and inlinepancake filters.

A/C Odor / Cabin Air QualityA new service that is profitable and hashigh consumer appeal is removal of odorfrom the a/c system and vehicle passengercompartment.

Elimination ofmold,mildew,microorgan-isms and other allergens from the a/csystem and interior surfaces is nowpossible with products that are userfriendly and take a half hour or less toapply.

Products include easy-to-use point-and-shoot applicators that use the interior airrecirculation intake. Services offered rangefrom inexpensive interior chemicalapplications to system treatment toremovemold spores, mildew and odor.

Manufacturers are now producing A/Csystems that last longer and need lessservice. Changes include improved hoses,better sealing materials and more robustconnections. The goal, of course, is toprovide the consumer with reliable airconditioning on demand.

� United States federal law requiresanyone who opens the refrigerantpressure circuit �for compensation�(usually pay, but also barter, etc.) tobe certified under Section 609 of theClean Air Act. A shop can face seriousfines for allowing un-certifiedemployees to do this work. Techni-cians must have their certificationavailable for inspection during thework.

� The same law prohibits venting anyrefrigerant to the atmosphere.Allrefrigerant must be recovered.Afterrecycling, it can be reused in avehicle. If not recycled in the shop,the refrigerant must be sent to areclaiming facility.

� Before beginning repairs, always use arefrigerant identifier to protect yourshop staff and equipment. Not allrefrigerants are the same, andmixingrefrigerants is prohibited. Eachrefrigerant must be recovered with aspecific machine into properly labeledtanks. Some gasses may also beflammable, presenting another hazardto technicians.

� Refrigerant in the system does notneed to be cleaned in the name of�maintenance.� When the system isrecovered, the refrigerant will becleaned by normal use of refrigerantrecovery and recycling equipment.

� An operating system does not needadditional oil or conditioners. In fact,additional oil may reduce coolingperformance, and the use of incorrectlubricants may cause expensivedamage. Always check the underhoodlabel � most systems require a specificlubricant.A�universal� lubricant maynot meet all of the manufacturer�sspecific requirements.

� HFC-134a system lubricants aregenerally PAG-based, and the use ofother lubricants is not approved byvehiclemakers. However, POElubricants are required for someelectric compressors used in hybridvehicles, and using PAG lubricants inthose systems can result in mechani-cal problems and electrical hazards.

� Refrigerant leaks should be identifiedand the leaking parts replaced withquality components. Adding refriger-ant to a leaking system does not makeeconomic sense for the customer andalso contributes to atmosphericpollution.

� Read the label, heed the label!Addingtoo much refrigerant to a vehicle�sA/C system can reduce cooling perfor-mance. Many modern systems usesmaller refrigerant charges thanbefore, and the only way to assuremaximumcooling performance is tomaintain the correct charge. �Top-off�service is not the way to go.

� Vehicle manufacturers install andrecommend the correct products fortheir vehicles, and some systems nowcontain industry-approved trace dyesto aid in finding leaks. Manufacturersdo not install other chemicals, systemconditioners, or products intended tostop leaks.

� SAE International has developedmany industry standards for productsand chemicals.Always look for a labelstatement that the product you arepurchasing meets SAE standards.

� Adding a sealer to a leakingrefrig¬erant system may not be theanswer. Some aftermarket chemicalshave caused damage to componentsand service equip¬ment. Adding anyother chemi¬cals into a customer�sA/C system may become a costlymistake.

� Vehicle manufacturers, parts suppliersand service equipment makers have alltightened their warranty policiesregarding use of non-approvedsubstances in their products. Chemi-cal additives and other products maycost your shop and your customer alot of money.

As the A/C system ages, some loss ofrefrigerant is unavoidable, and cabincooling will be reduced.Aquality serviceshop will have the knowledge andequipment to find the leak quickly andperform the correct repair.

While some consumers still want the low-cost option of constantly adding refriger-ant, it�s up to shop professionals toconvince them that the bandage approachdoesn�t cure the real problem and maycost more if the compressor ultimatelyfails.

As a professional service facility, youmust provide the customer with costeffective repairs that return the system toreliability and preserve the environment.

As in all mechanical components, there arecorrect tools and methods used to installor remove a clutch bearing on an automo-bileA/C compressor. One problemwithimproper installation or removal of a clutchbearing on an A/C compressor can bereferred to as �bruising,� or brinnelling ofthe metal in the raceways. This can occurwhen the balls are forced against the edgeof the raceways by a sudden impact of a

hammer or an arbor press, or continuouslyapplied high static force such as from ahydraulic or arbor press when the bearingis difficult to remove.

Any of the four activities involving theinstallation and removal of the bearing cancontribute to the problem unless propercare is taken. The four activities are:1. Pressing bearing into pulley2. Pressing pulley onto compressor head3. Pulling pulley from head4. Removing bearing from pulley.

When installing a bearing into a pulleyalways apply steady even pressure fromthe press to the tool against the bearingouter race-way. When installing the pulleyonto the head of the compressor alwaysapply steady even pressure to the toolagainst the bearing inner raceway. Avoidusing a hammer to install or remove abearing. However, if you must use ahammer, be sure to only drive the installa-tion tool against the correct race.

When removing a pulley from a compres-sor head, a puller that reaches under thepulley and contacts the inner race wouldbe ideal, but such a puller cannot be usedon a compressor pulley. So, when pulling apulley from a head, it is highly recom-mended that you slowly rotate the pulleyso the bearing is turning and the forces arebeing distributed over a wider area and notundergoing a large static load at only onepoint.

Removing the bearing from the pulley mayalso present a problem with drivingagainst the outer race since most pulleyshave a lip to locate the bearing to keep itfrom fl oating. In a lot of cases, this lipcovers the outer race and the inner racemust be used to press the bearing out ofthe pulley. This is even more dramaticwhen the floating side of the bearing isstaked in place as opposed to a retainingring or some such device. In the case of astaked bearing, it will greatly improve thechance of getting a good bearing out ofthe pulley if the stakes are fi rst cut out ona lathe or by other means. When the innerrace has to be used, be sure to slowlyapply even force to the removal toolagainst the inner race and do not pound orjerk the press against the race.

To summarize:� DO install a bearing in a pulley bypressing against the outer race withan installation tool that touches theouter race only;

� DO install a pulley on a compressorhead by pressing against the innerwith an installation tool that touchesthe inner race only;

� DO use a hydraulic press whenpossible for even continuouspressure or use steady pressure withan arbor press;

� DO try to slowly rotate the pulleywhen removing the pulley from thecompressor head;

EPA Proposes toRegulate GreenhouseGas Emissions UnderClean Air ActThe Environmental Protection Agency(EPA) released a proposed rule on April 17that declares that greenhouse gasesendanger public health and welfare. Theendangerment finding is critical and, iffinalized, would permit EPA to beginimplementing rules to control greenhousegas emissions from motor vehicles andstationary sources under the Clean AirAct.

The proposal comes as a result of a 2007Supreme Court Decision that found thatthe agency had erred in making a findingthat they could not regulate greenhousegas emissions under the Clean Air Act.The court ruling stated that greenhousegases are pollutants under the act and thatEPA must either issue an endangermentfinding or justify a decision not to.

In reaching its decision, EPA stated that itsendangerment finding �is based onrigorous, peer-reviewed scientific analysisof six gases � carbon dioxide, methane,nitrous oxide, hydrofluorocarbons,perfluorocarbons and sulfur hexafluoride �that have been the subject of intensiveanalysis by scientists around the world.The science clearly shows that concentra-tions of these gases are at unprecedentedlevels as a result of human emissions, andthese high levels are very likely the causeof the increase in average temperaturesand other changes in our climate.�

Although this is the first step towardregulations of greenhouse gases for thefirst time by the federal government, theObama administration has told Congressthat it would prefer legislation be passedthat establishes a market-based scheme forcontrolling greenhouse gases, rather thanattempting to develop a regulatory schemeunder the Clean Air Act. The HouseEnergy and Commerce Committee intendsto begin considering such legislation nextweek.

The proposal will be published in theFederal Register in the next several daysand then opened to public comment for 60days. Following review of comments, EPAwill then decide whether to make thefinding final. BB&T Looks at Potential Impactsof Cash for ClunkersNew Automaker Plan to Include �Cash forClunker� ProgramsIn its most recent research note, BB&T Capital Marketsdiscusses its thoughts on the proposed �Cash forClunkers� (CFC) legislation. The note looks at thepotential number of vehicles that may ultimately bescrapped, the impact on the aftermarket as a whole, aswell as the anticipated impact on overall new vehicle saleslevels. BB&T also digs deeper into some of the differ-ences between the programs enacted in Europe (particu-larly in Germany), that appear to have had some measureof initial success, and the provisions currently included inproposed U.S. legislation, which BB&T believes wouldnot provide a similar lift to new vehicle sales.

�Cash for Clunkers� is the name commonly ascribed to awide range of accelerated vehicle scrappage legislation.There are currently two CFC bills in Congress: Sen. DianeFeinstein�s proposedAccelerated Retirement of InefficientVehiclesAct of 2009 (ARIVA) and Rep. Betty Sutton�sConsumer Assistance to Recycle and Save (CARS)Act.

In the BB&TCapital Markets Research Note on CFC, thefirmwrites:

�We see more bark and less bite when it comes to CFCimplications on traditional aftermarket participants. Someinvestors have expressed concern that CFC legislationwould result in a stream of new vehicle sales with lowermaintenance and service requirements, at the same timethat older autos with higher maintenance and servicerequirements would be removed from the vehicle PARC�in turn reducing aggregate demand for this sector. On itsface, there would seem to be elements of truth to thisargument inasmuch as older vehicles do require greaterlevels of ongoing spending. However, there are threequestions to be answered in determining the potentialimplications of this legislation: (1) howmany vehicles arelikely to be scrapped and what level of new vehicle saleswould be spurred as a result; (2) will this really move theneedle when we are seeing the lowest level (roughly 10MSAAR) 0f new vehicle sales since the early 1980s; and (3)what is the impact to the automotive aftermarket from theremoval of these �clunkers� from the car PARC.

�Remember, many of these autos are likely in the hands oflower-income individuals, perhaps already placing adownward bias on the amount of true aftermarket spend-ing seen on these units. We acknowledge that the recentintroduction of accelerated vehicle retirement programs invarious European countries has served as a catalyst tonew vehicle sales. In Germany, new passenger carregistrations increased roughly 22 percent and 40 percentin February andMarch, respectively. However, in ouropinion, the majority of the spike in new vehicle sales wasnot tied solely to the �2,500 environmental bonus (similarto the vouchers proposed in the United States) fromscrapping vehicles nine years old or older. Instead, webelieve that motor vehicle tax reform�in addition touncertainty on the part of many German motorists as tothe timing and expiration of these government programs,contributed to a much larger degree. As such, we believethat the CFC legislation in the U.S. Congress, which in itscurrent form solely specifies conditions for the provisionof vouchers, is far less likely to generate a similar, materialpickup in new auto sales.

�So, what�s the impact? To be conservative in assessingthe impact of such a program on the traditional U.S.aftermarket, let�s assume for the time being that as manyas 500,000 to 1million vehicles are scrapped annually (ontop of the more than 10million vehicles typically removedfrom PARC each year in the U.S.), and �replaced,� one

half by new cars (add back to total registrations) and onehalf by used cars. On top of the -9.8 million SAAR seen inMarch, wewould still be looking at roughly 10.3millionnew light vehicles to be sold on an annual basis. Asustained light vehicle sales rate of 10�11million wouldalso still be the lowest level seen in a quarter of a century.Assuming that a full 1 million units are scrapped specifi-cally as a result of CFC-type legislation, coupled with anincremental 500,000 new units sold, the removal (net) of500,000 vehicles annually from theU.S. auto PARCwouldrepresent a reduction of 20 bps on a base of more than245 million vehicles in operation� hardly enough tomove the needle, in our opinion. In addition, should theCFC program be structured to receive multiyear funding,we believe that the amounts of the vouchers would haveto be increased as time progressed in order to maintain asteady stream of vehicles to be scrapped. Simply put, asthe supply of �clunker� vehicles is diminished throughaccelerated scrapping, we expect prices to graduallyincrease, in time reducing the chances that a consumerwould receive more from a voucher as opposed to sellingthe car in the used car market.�

APRA 2009 Editorial Calendar

APRAwill open a section of the 2009International BIGR Show for HeavyDutyEngine Suppliers so that engineremanufacturers in the heavy duty side ofthe business will be attracted to this newcombined trade show. The 2009 Interna-tional BIGR Show is being co-located withtheATRAPowertrain Expo onNovember1-2, 2009 at the Riviera Hotel in LasVegasjust prior to the opening of the AAPEXand SEMAShows and will offer emphasison the diesel engine remanufacturingmarket.

During the recent HDReman Summit inOrlando it was announced that APRA�sHeavy Duty Remanufacturing Group(HDRG)will undertake to provide a venuefor diesel engine remanufacturers anddistributors to meet and network amongtheir peers.According to Bill Gager,APRAPresident, �The International BIGR Showis a natural place for the diesel enginecommunity to meet for technical meetingsand networking among all constituents ofthe remanufacturingmarketplace.� Gageradded, �The equipment suppliers to thediesel market and the distributors servingthat market will also be able to share theirneeds and marketing expertise with theother product lines in the HDRG. Theheavy duty transmission, axle and steeringmarket use machining and cleaning

equipment one might find in a diesel shopand vice-versa.�

The inclusion of the diesel engine marketconstituents into the BIG R Show was firstsuggested by several engine partssuppliers a couple of years ago. Theneeds of the remanufacturing industry tocombine show facilities into one all-encompassing exhibit seemed to be anatural thing to do in today�s economy.Other avenues have largely gone un-tended and the HDRGBoard felt it wastime to step up and provide the resourcesnecessary to provide a solution to theneeds of the diesel engine market.

The recent agreement withATRApro-vided impetus to proceed with the all-encompassing show. The largerremanufacturing community can be bestserved by combining the remanufacturingsegments in this one location in Las Vegasjust before an industry wide event such asIndustryWeek.ATRA,APRAand HDRGshare many needs and this solution seemstailor-made to answer those needs.

Twenty years is a long period in this day and age!However, for me the excitement and change over the past20 years has made it fly by. In the past 20 years I havereceived such tremendous support that I must say thankyou. Thank you to all the European members, thank youto the European Board of Directors and thank you to BillGager and his team at APRA in the USA. It is such a longlist of friends who I must be thankful that I cannotmention them all.

Although I prefer to write about the future, or the next 20years, for the record let me tell you when and how theAPRA European Division began. In 1987, Bill Gagerorganised the first trip for US members to Europe (Lon-don), and made the initial move towards the creation of aEuropean Division of APRA. The group visited mycompany, Lucas Remanufacturing, and we met for the firsttime. The rest you can already guess. Bill asked me if Icould support him in creating the European Division. Icould not resist and said yes. From that point on weorganised meetings, seminars, exhibitions, plant tours,etc. and have covered a lot of ground over these 20 years.In fact, this year we will hold our 21st Annual Symposium!It has been a great time for all of us, we have made a lot offriends and have created a solid and pleasant basis for aEuropean Reman �family.�

Your European Division has always had the objective togrow and become better, like this year at ReMaTec wherewe will host more seminars. It will be in line with ourpolicy to focus, whenever possible, on specific productgroups. This time we will have presentations on electricalmachines, automatic transmissions and mechatronics.Electronics will also be part of the line-up because yourassociation has realised that this technology could be thecornerstone of whether you stay in remanufacturing ornot. You need to be aware of the new technical develop-ments if you wish to plan your business for the long term.

Over the last 20 years APRA Europe has made significantprogress, but just like in football the most importantmatch is always the next one. APRA is conscious that thenext milestone will, on top of the change in technologymentioned already, be Eastern and Central Europe, notonly as a competitive production base, but also as a fastgrowing market. The current economic crisis will sooneror later end and these markets will pick up significantly. Itis a tremendous opportunity not only for current APRAsuppliers but also for remanufacturers who wish tobenefit from these new markets. I can already announcethat our 2010 Symposium and Exhibition will again be inEastern Europe probably in Hungary, and this May wewill be meeting in Kiev. Both events will allow Westernand Eastern companies who are or will be active inremanufacturing to network and create new profitablebusiness relations.

Our Industry, I am convinced, will continue to grow overthe next 20 years, become greener, will change andprogress significantly and will be affected tremendouslyby new technologies. Furthermore, globalisation will gainhigher momentum and present us not only with opportu-nities but also challenges, but we should never forget ourmain maxim -- �in remanufacturing nothing is impossible.�

ArvinMeritor AnnouncesAnnual Savings of $430Million as Result ofAggressive Cost-Reduc-tion ActionsArvinMeritor said today that the cost-reduction actions the company has takensince October 2008 will result in savings ofapproximately $430 million on an annualbasis.

�The difficult conditions we continue toexperience in our commercial and lightvehicle markets has required us to takeaggressive steps during the past sixmonths to align our organization to thelower capacity levels,� said Chip McClure,chairman, CEO and president. �Many ofthese actions have regrettably impactedour employees, but the ArvinMeritorleadership team is committed to success-fully manage the company through thecontinuing economic turbulence. Weidentified and implemented these actionsquickly and are pleased to report thesavings are significant, which will helpprotect the long-term health of thecompany.�

In the months of February and March, thecompany implemented initiatives -including the reduction of nearly 250employees and other actions - that willresult in annual savings of $95 million, or$64 million in fiscal year 2009, which isincremental to the $335 million in savingsthe company announced during its firstquarter earnings report on Feb. 5.

A concept transmission in the evaluationphase, the Spicer TE-15HX is an electricparallel hybrid that features a dual powerpath transmission control system. Thissystem continuously monitors operatingconditions and selects the proper combi-nation of diesel and electric power tooptimize productivity while reducing fuelconsumption, emissions, noise and engineidling.

Emission control is a key consideration for

manufacturers of off-highway equipmentas they develop new vehicles to meetevolving regulations around the world,including the European Union�s Stage III/IV emission standards and the U.S.Environmental Protection Agency�s Tier 4emissions standards. supplies power generated by super capacitors for inchingand other vehicle operations that require low energyconsumption. It also provides power for lights, climatecontrol systems and other electrical accessories.

For light loads, the diesel engine works alone to powerthe vehicle while the electric device serves as a generatorto efficiently charge the super capacitors for later use.Vehicle braking is also an important source of regenera-tive energy for recharging the capacitors, according toDana. When additional tractive effort is required, thecontroller directs the electric device to function as a motorand provide a second source of power for added torqueboost and faster take-off.

detection accuracy of its newly developed diesel exhausttemperature sensor. The new sensor, which is located infront of the diesel particulate filter (DPF) and used tocontrol temperature for DPF regeneration*, helps reduceharmful diesel emissions and improves fuel efficiency.The product will be installed on heavy duty and mediumduty diesel vehicles sold in the U.S. in fall of 2009. It willalso be installed to vehicles sold in Japan and Europe in2010.

�DENSO�s improved Exhaust Gas Temperature Sensor is aresult of the company�s continuous efforts to developproducts that enable our customers to reduce emissionsand improve fuel economy of diesel systems,� said DougPatton, senior vice president of Engineering at DENSOInternational America. �The accuracy improvement, dueto the extended probe length, will allow customers to moreprecisely control their diesel aftertreatment systems,helping improve the emissions and fuel economy."

To improve the sensor�s temperature accuracy, DENSOincreased the probe length to almost twice that of theconventional product and extended the sensing tip intothe exhaust pipe. The company achieved this by devel-oping a vibration-resistant structure with an anti-reso-

nance pipe to support the probe, or sheath pin, at itsoptimal position. Also, while the temperature of DPFregeneration needs to be controlled under 650 degreesCelsius for the DPF to maintain its capability, the sensor isequipped with a newly developed thermistor, or sensingelement, which improves detection accuracy to plus orminus 10 degrees Celsius compared to that of the conven-tional product of plus or minus 30 degrees Celsius. Thesetwo developments improved the sensor�s temperaturedetection accuracy of the most intensely heated part ofthe DPF, its core.

With the improved temperature detection performance,the new sensor helps regenerate DPFs more efficiently,resulting in cleaner emissions, as well as increased fuelefficiency due to less fuel required in the DPF regenera-tion process. In addition, because less fuel is needed forDPF regeneration, less fuel is mixed in the engine oil,which helps prevent the engine oil from deteriorating.

�With more stringent emissions regulations and increas-ing environmental awareness, DENSO expects an increasein requirements to improve diesel exhaust aftertreatmenttechnologies, which also will increase the demand forhighly precise and extended exhaust gas temperaturesensors,� said Masahiko Miyaki, managing officerresponsible for DENSO�s Powertrain Control SystemsBusiness Group.

In addition, DENSO also expects an increase in gasoline-powered vehicles with turbochargers to meet the demandfor higher engine power as downsizing progresses. Tohelp control the turbocharging system�s temperature moreprecisely, the company plans to apply the new vibration-resistant technology to a gasoline exhaust temperaturesensor that can withstand heavy vibrations whenmounted near the turbocharger.

Remy International Announces2008 ResultsRemy International has announced today its operatingresults for 2008. Sales for the year were $1,101 millioncompared to $1,129 million a year earlier, a 2.5 percentdecrease. Earnings before interest, taxes, depreciation,amortization and restructuring charges (EBITDAR) for theyear increased 75 percent to $96.3 million from $53.9million in 2007. Gross profit less S,G&A increased 143percent to $74.6 million in 2008 from $30.7 million in 2007.

�I am pleased to report that in this difficult and challeng-ing market, Remy met the goals set forth in the disclosurestatement, reporting EBITDAR of $96.3 million for 2008,�said John Weber, Remy International president and chiefexecutive officer. equipment worked and how they wouldimprove the quality of their product.

Back at the hotel the Electrical Board ofGovernors met with Chairman Dan Smithto discuss next year�s clinics as well asfuture Division plans. This was followedby the Mini-Expo with 18 companiesshowing their wares during the reception.

For whatever reason the hotel did nothave a bar, and in their restaurant theyserved only beer and wine. So, we had abar set-up during the reception that stayedopen an hour longer to accommodate thecrowd. Lots of networking was going onduring the three hour reception.

Throughout Saturday the Mini-Expo wasopen to attendees to visit during breaks inthe technical program. The participation ofthe supplier exhibitors was a very impor-tant part of the clinic and providedattendees the opportunity to have some oftheir questions answered first-hand.

Mohammad Samii of Sammy�s AutoElectric in Champaign, IL covered �Ad-vance in Modern Charging StartingSystems.� He talked about basic data buscommunications, general motors regulatoractivation, RVC and 8302 alternator, Fordregulators, and Chrysler�s charging systemwith Next Generation Controllers (NGC).His 10-page handout included pictures,charts, drawings and flow charts and therewere over 100 slides in his presentation,which all added up to a great deal of top-notch information.

Next up on theagenda was EliMelnick of StartAuto Electric inOntario whodiscussed how torun an auto electricbusiness. This wasa tremendoussession featuringEli�s thoughts on allaspects of the autoelectric businessand what it takes torun that business intoday�s economyand competitivemarketplace. I heard many comments frompeople that this was a great businesspresentation with a lot of common sensesolutions to today's problems. I�m sure we

will be hearing more fromEli in the years to come�he has a great deal toshare with the industry.

Mohammad was first onthe agenda after lunchtalking about rebuildingtechniques for newerstarters and alternators.He also covered slip ringreplacement on variousrotors. It was a hands-onpresentation covering lotsof nuts and bolts ofrebuilding techniques.

In an issueof TheMcKinseyQuarterly*,thisvenerableandwell-respectedconsultingfirmwrotetheirobserva-

tions about the strategic planning process:

� �Most companies have a formalstrategic- planning process, but don�tuse it to make their most importantdecisions.

� Improving a company�s ability to aligntheir people with their strategic plan,then monitoring progress against theplan, would result in much greatersatisfaction.�

If your strategic plan does not drive yourcompany decisions and if your teammembers are not aligned with the plan,why bother with the strategic planningprocess?

Six Reasons Why Your StrategicPlanning Process Doesn't Work:

1. There is no formal planning process inplace.

2. People are not aligned about the goalsfor the strategic planning process,and/or about the process itself.

3. The strategic planning meetings arenot fun, nor do they create a safespace for speculation.

4. Senior management developed theplan, so likely other members of theteam are insufficiently involved formutual buy-in.

5. Due to past strategic plan failures,skepticism and disengagementundermine any future planningprocess.

6. The plan does not include a pre-scheduled periodic check-up tobenchmark how the plan is evolvingduring the year � no metrics forsuccess!

7. Here are steps for you to follow soyou can be on your way to successfulstrategic planning.

Six Steps For a SuccessfulStrategic Planning Process:1. Create a formal strategic planningprocessDoes your company have a strategic

planning process? Does the processinclude specific deliverables and a time-line for meetings, drafts and completion? Ifnot, then do it today. Use past planningprocesses as a guideline to what waspromised vs. what actually occurred. Trackthe process every year until it�s fullyincorporated into the company�s culture.

One of our clients started tracking theirplanning process several years ago. Nowit is a fast check of the calendar and awaythey go. It�s that easy. Codify the processand a lot of time will be saved for the nextplan.

2. Get alignment on the strategic plan-ning processThe next step is getting buy-in from thoseparticipating in the planning process, aswell as those that are directly impacted bythe planning process. Outline objectives,establish the �satisfied� and �over themoon� goals and then outline how theprocess itself will evolve.

Pay particular attention to who is in thebrainstorming sessions, what preparationneeds to occur before the meeting, howlong each meeting will be, where themeetings will occur, what deliverables areexpected and by when.

3. Make strategic planning meetings funIf people are allowed to speculate �spaghetti-toss ideas � then the planningprocess will be more fun, engaging andsafe for honest interaction. I have ledsome pretty boring meetings (nothing newor inventive going on) and some prettywacky meetings (zany ideas and littlediscipline in the thinking process).

The meetings that are the best allowpeople to be completely safe. No reprisaland no sacred cows. Lots of ideas areencouraged. Enough time is given to thinkideas though, especially those that arealigned with overarching goals, the brandand the company culture.

Ideally an outside meeting facilitatorwould be brought in to partner with you,because a third party is more objective andcan more quickly resolve disagreements ordisconnects. (By the way, we often serveas the facilitator at our client planningprocesses � contact Tom Marx for [email protected])

4. Make sure team members buy-in to theplanOnce the plan is complete, how do youbring others into alignment? Do you justdeliver the document and hope that it isread? We find the best results occur whenthe plan is presented to those teammembers that can directly impact thesuccess of the plan. Again, allow for openQ&A and at the end of the meeting, make

sure all are aligned on the goals anddecisions.

We recommend that you leave open thepossibility of amending the plan duringthe delivery process. You�ll have moresuccessful buy-in if team-generatedmodifications are seriously listened to andthere is enough flexibility to make adjust-ments to the plan itself. Often it�s thejunior teammembers that see things from afresh perspective.

5. Don't allow skepticism to underminefuture planning processesIf past plans have failed or were onlypartially implemented, whywould peoplebuy into next year�s plans? Companymorale will remain high and participationstrong if you make objectives that areattainable through reasonable growth,thus establishing a history of success.

A history of failures (not making thenumbers) might be because the goals aretoo far reaching. The trouble � or thesolution � starts with the plan itself.Clearly differentiate those pie-in-the-skyideas from those that are truly attainablethrough successful implementation.

6. Create metrics for success!How can any plan succeed if you don�tperiodically check on the results? Many

times we have seen a brilliant plancompleted and then sit on the shelf. Theplan itself needs to include benchmarksand a progress review calendar. Get thesedates on the company calendar!

Whether you wrote 5 years or 40 years,doesn�t common sense tell you that yourlifetime plan (tax and economic) for thoseyears should be put into place NOW at thesame time as your estate plan.

Why am I writing about this subject,again? Because readers of this columnwant it. How do I know? Because almostevery telephone call (from a columnreader) ever since the economy stared tohead south, the reader/caller (not me)

brings up the subject of lifetime planning.Most have been hit two ways: (1) in theirWall Street portfolio (losses average about30%) and (2) their business is down (mostare still profitable but down from prioryears). Suddenly, they want to talk about�How to make it� (lifetime planning) and�How to keep it� (estate planning).

Wonderful! Now we�re all on the samepage, singing from the same hymn book.For about 40 years this column hastargeted beating up on the IRS�legally�and saving taxes, primarily estate taxes.But in keeping with these tough economictimes, we will now add a new area of

interest to this column: �How to make it,�most of the time with a tax-saving twist.Let�s get started with an exciting strategythat helps solve two continuing problems:Wall Street losses and tax costs on gainswhen the good times roll. Simply put, (a)cut the losses (really make a profit) and (b)cut (this strategy eliminates) taxes.

This is an investment strategy that takesadvantage of a tax-free opportunity in theInternal Revenue Code. It�s called �PrivatePlacement� Life Insurance (PPLI)�a legalway for wealthy investors to make theirinvestment gains tax-free. Gains areshielded from income taxes during your lifeand even at death. The death benefit fromthe policy is not only income tax free, butcan be set up to escape estate taxes.

PPLI is not a fancy concept, just invest-ments held in a life insurance wrapper. Thetype of investments are wide-ranging:including hedge funds, derivatives, realestate investment trusts, even timber andmany others.

Think you might need some cash downthe road? A PPLI can be set up so you cantake tax-free loans from the policy. If youare uninsurable, a neat wealth-buildingstrategy is to use PPLI on a youngermember of your family. Compoundingearnings�tax-free�is a real wealth-builder.

If you are a high-net worth investor, PPLIis a must-look-at technique. Just make sureyou work with experienced professionals.And finally, I want to remind my readersthat nobody�especially your author�knows it all.
