Pall Aria™ System Rescues Bottled Spring WaterProducer from Plant Closure

OverviewSpring water is a valuable natural resource, whichrequires good purification treatment beforeappearing on grocery store shelves as high purity,visually pleasing bottled product.

Filtration is a key process step required to achieveconsistently high product quality. The costsassociated with filtration may be substantial,depending on source water quality. Disposablefilters are a technically sound solution but their usemay become economically unsustainable in theface of difficult or variable quality source water.

When operational costs related to disposable filterspend, process downtime, and labor expendituresbecome too high, a backwashable waterpurification system boasting substantially lowercost of ownership for water treatment becomesvery attractive. The Pall Aria FB system for the foodand beverage industry is an exceptional solution forproviding high purity water, and it has beenimplemented across the globe to reduce waterfiltration costs and achieve brand protection.

The Challenge

A bottled water company markets a variety ofconsumer water products, including spring water.They have procured the spring water for manyyears from a third party supplier, who draws it froman aquifer and transports it by tanker truck to them1.The spring water producer’s business depends to agreat extent on continued relationship and supplyto the bottled water company, their main customer.

Once received at the bottled water plant, the springwater requires purification treatment, includingextensive filtration. Figure 1 illustrates the treatmentprocess.

As bottled water quality requirements had continuallyrisen over the years in a very competitiveenvironment, the bottled water company found thattheir filtration spend had grown to unsustainablelevels. In addition, variable incoming spring waterquality resulted in frequent filter blocking and highcleaning costs, frequent filter change-out,substantial water costs associated with backwashingthe activated carbon bed, and related labor

expenditure, process downtime, and operationalinefficiency. A yearly disposable filter spend of US$2.16 / m3 (US $0.82 / 100 US gal) of bottledspring water was not uncommon, and this figuredid not include all the additional process-relatedcosts. The economics of the situation were sodifficult that there was a real risk of plant closurewith shift of operations to other sister plants, whichwould also have directly impacted the viability ofthe spring water supplier.

The Solution

A Pall Aria FB-4 system provided the win-winsolution for the problem. The spring water supplier,who had instituted only minimal water filtrationpreviously, saw an opportunity to provide addedvalue to its customers by improving the waterquality at the spring water source. They rented thePall system for a trial. In an overwhelminglypositive outcome, the water filtrate quality was somarkedly improved that a purchase decision wasmade one month into the trial. To enable a speedyimplementation of the improved solution, the rentalunit was left in place until a new system wasdelivered.

set up and installation, operator training, and finalsystem commissioning. Over the course of therental period, guidance was provided to ensureproper operation and an understanding of systemcapability based on the application.

The Pall Aria FB unit is an automated, back-washable system designed to meet the stringentwater requirements of the food and beverageindustry. At the heart of the system are robustPVDF (polyvinylidene fluoride) hollow fibermicrofiltration (MF) membranes (Figure 2). Theunique advantage of these membranes is theirhomogenous construction, which means theirentire thickness has the same porosity andpermeability, thus ensuring consistent removal

performance. These 0.1 micron membranesprovide excellent particulate, organic material(colloids) and other contaminant removal,regardless of feed water quality and turbidityspikes (within specified limits covering the mosttypical water treatment applications).

The system provides water quality far superior toconventional treatment, with typical filtrate valuesat < 0.1 NTU turbidity, total suspended solids (TSS)at 0.1 mg/ liter, and silt density index (SDI, apredictor for colloidal fouling) at < 3. A gross failuretest can be performed on a daily basis to ensureconsistent and reliable filtration performance of themembranes.

Water and its soluble components pass throughthe membranes as filtrate, in an “out to in” flowconfiguration. Retained solids are excluded andconcentrated on the membrane surface duringdirect (“dead-end”) filtration (Figure 3), and aredischarged from the system in a low volume wastestream. High microbiological safety is additionallyachieved due to the system’s hygienic, stainlesssteel design with automatic disinfection when thesystem is out of operation for more than 24 hours.

High system recovery (water yield) of 95-98% ismade possible by application of a unique three-step approach on this fully automated system:

• periodic and automated air scrubbing andreverse flow mechanical backwash (AS/RF),programmed for 2-3 minutes in between 45minute filtration cycles

• short enhanced flux maintenance (EFM) process,with caustic, acid, and sanitization, carried outevery 7 days

• CIP regime, with caustic, acid, and sanitization,applied every month.

This approach ensures constant flux duringoperation and long membrane life typically overthree years. Many end users have reportedproblem-free membrane life of 5-10 years,depending on proper system operation andmaintenance.

During the life of the membranes the onlyconsumable costs are energy costs linked toproviding power to the pump on the system andcompressed air for air scrubbing, and chemicalcosts for cleaning and sanitizing the equipment.Both consumables are minimal expenses. Thespring water producer’s total energy and cleaningchemical costs, plus the expected cost of membranereplacement in this application are estimated at US$0.03 / m3 (US $0.01 / 100 US gal)2.

The Pall Aria FB-4 system at the spring waterproducer now supplies up to 22.7 m3/ hour (100US gal /min) of consistent and high quality waterfrom the source for end users3.

With a system footprint of approximately 22 m2

(237 ft2) the system is compact and stand alone. Itincludes 4 filtration modules, a control panel, pre-filter strainer, pump, pipework, valves, flow, pressureand temperature transmitters, and a CIP station.Each hollow fiber module features 50 m2 (538 ft2)of filtration area for a total of 200 m2 (2152 ft2).

In this application, there had been no significantwater treatment previously carried out at the springwater source. In other applications whereconventional water treatment approaches are inuse, such as sand and multi-media filters, Pall Ariasystems provide superior filtrate quality and haveproven themselves to be cost-effective, with typicalpayback achieved at approximately 1-2.5 years,depending on size and type. Table 1 provides anoverview comparison.

The immediate result at the spring water producer’smain customer, the bottled water plant, was asubstantial process improvement and filtration costreduction, as the incoming water to their plant isnow of higher and more consistent quality. The

plant’s disposable filter spend was reduced by half.In addition, while the carbon bed had previouslyrequired backwashing 4 times per week, with awater usage of 34 – 38 m3 (9,000-10,000 US gal)per backwash, the backwash frequency has beenreduced to only once every 2 weeks, resulting in awater use reduction of 87.5% or $54,600/year ofwater cost savings related to this operation. Finally,overall cost savings including labor, cleaningchemicals, and related operations have shifted theeconomic equation to enable the plant to continueoperations.

In effect, the value gained by the bottled waterplant due to the installation of the Pall Aria FB-4system at the spring water supplier represented asystem cost offset within less than 1.5 years.

The Benefits

The Pall Aria FB-4 system has made it possible forboth the spring water producer and the bottledwater plant to maintain and continue operationsinto the future.

The spring water producer experiences thesebenefits:

• New value-add for its customers due toproduction of consistent and high quality springwater, largely irrespective of source watervariability or turbidity spikes

• Low operating costs (energy, cleaning chemicalconsumption) of the Pall Aria system

• Efficient operation with high process uptimes

• Simple and easy operation due to full systemautomation, ensuring consistent and reliableflux, predictable performance, minimalmaintenance and negligible manpower cost

• Confirmation of filtration performance withsimple gross failure test

• Easy and space-savings installation due tocompact 22 m2 (237 ft2) Pall Aria systemfootprint

The bottled water plant experiences these benefits:

• Operational economics much improved, withdisposable filter spend cut in half, andsubstantial water, cleaning chemical and laborcost savings realized

• Positive environmental impact due to waterusage reduction of 87.5% on carbon bedcleaning

• Profitability has risen such that the plant cancontinue its operations and maintain its currentemployment

In hundreds of additional applications at food and beverage plants around the globe, Pall Ariasystems are used to purify varied types of incomingsource water (spring, surface, well, municipal),enable in-process water recycling, and providedirect filtration of bottled water, blending water orbase water in food and beverage production.These systems are exceptional due to reduced riskof product contamination and associated losses,low cost of ownership for water treatment, and minimal operator intervention requirements.

Due to the improved water quality provided by the Pall Aria FB

system, the bottled water plant’s disposable filter spend was

reduced by half, and its water usage for carbon bed backwashing

was reduced by 87.5%. Overall cost savings have resulted in

continued economic sustainability for this plant.
