    PRODUCTION:

    Production is the process of making products. In this process, different inputs like

    material, human, capital and other resources are transformed into higher valued goods

    and services. If the value of the product acquired, after transformation, is less than the

    aggregate value of inputs used, it suggests that no production took place.The transformation of inputs and value addition are two basic tests of production .

    E.S.BUFFA defined the production as, production is the process by which goods and

    services are created.

    Production may be of goods and services. The different is that the mention earlier,

    services will be produced and consumed at the same time. Take the case of a doctor. He

    produces the services just at the same time when he delivers them. In case of a product,

    car manufacturer manufactures the cars and provide them to the consumers as a product.

    In production, different inputs like materials, human, capital and other resources are

    transformed into higher valued goods and services.

    Process layout is that layout, which arranges different layouts in such a way that their

    relative placement is optimized.

    Milk and milk products are the necessary part of meal for human beings. We can say that

    human body is like a machine and a machine needs fuels like oil, lubricant, etc. and

    human body also requires energy to survive. Milk products provides lot of energy to the

    human.

    India has one of the largest livestock population in the world. Fifty percent of the

    buffaloes and 20% of the cattle of the world are found in India. The most important

    constituent of livestock in our country is milk animal both cows and buffaloes. Dairydevelopment in our country has been acknowledged the world over as one of the modern

    India's most successful developmental programme.

    India is today the third largest milk producing country in the world after Soviet Union

    and United States. The milk surplus States in India are Uttar Pradesh, Punjab, Haryana,

    Rajasthan, Gujarat, Maharashtra, Andhra Pradesh and Karnataka. The manufacturing of

    milk products is concentrated in these milk surplus States. Annual milk production is

    estimated to be 56 Million tonns.

    About 30% of the total milk production in the country is converted into milk products of

    which Ghee alone accounts for 85%. The production of milk powder and Infant milkfood is estimated to have increased from 1,50,00 tonnes in 1991 to 1,65000 tonnes in the

    year 1992. Similarly, the production of malted milk food including malted food, cheese,

    condensed milk is estimated to have increased from 41,000 tonnes, 2500 tonnes and 8100

    tonnes during the year 1991 to 41,300 tonnes, 2900 tonnes and 8400 tonnes respectively

    during the year 1992.

    Milk can be used for manufacturing a number of milk products, The National Dairy

    Development Board, CFIRI and NDRI karnal are responsible and engaged in the

    development of milk products technology in the country, Besides product formulation,

    development of technology and equipments a number of units have started using energy

    saving devices;

    The manufacturing of milk products under the Industries Development & Regulations

    Act has been delicensed. Above 700 memoranda have been received from the

    entrepreneurs to set up milk products manufacturing units in different parts of the country

    besides expansion programmes by the existing units. These proposals include

    manufacturing of a number of milk products including import substitutes like lactose and

    Casein. A proposal with foreign collabration to manufacture these items has also been

    cleared. The Ministry of Agriculture in June, 1992 has issued milk and Milk Products

    Order under the Essential Commodities Act to regulate the production, supply and

    distribution of milk and milk products in the country.

    India continues to be the largest milk producer of the world , with competitive advantage

    of low cost milk production. With the reduction of Farm subsidies worldwide and advent

    of world class technologies in India the country is poised to become the largest exporter

    of Milk products in the years to come.

    1.2 HISTORY OF THE ORGANIZATION:

    Milkfood Limited was set up in the year 1973 with the first Plant at Bahadurgarh ,on the Rajpura Patiala Road in the State of Punjab . The company manufactures Pure

    Ghee, Skimmed Milk Powder , Whole Milk Powder, and Dairy Whitener . From theintial installed capacity of 80 MT of milk processing per day at Patiala during 1974the Company at has enhanced the processing capacity from time to time and thepresent milk processing capacity of all Plants is 1500 MT per day.In the year 1987 the Company commissioned its Second Plant at Gurgoan in theState of Haryana for the manufacture of Cultured Desserts like Long Life Yoghurts,UHT Milk , Juices etc. and Frozen Desserts Yoghurts like Ice Creams.     Cream brand "Milkfood 100% Ice cream" still conjurs up memories even years afterit's sale to Hindustan Lever.The company has taken on lease a Dairy Plant in 2003 at Hamira, Distt. Kapurthala,in the State of Punjab to supplement the production capacities by 200 MT of milkprocessing per day. The capacity has since been enhanced to 500 MT of MilkProcessing per day.In 2005, the company has taken expansion plans further to the State of Uttar Pradeshwhere a fully modernised facility has been set up at Village Agwanpur, TehsilMoradabad to add capacity of 500 MT of milk processing per day. The plant hascommenced production in November 2005.Further Expansion plans for manufacture of Export Oriented and Value addedproducts like Casein , Demineralised Whey Powder , Whey Protien Concentrates hasbeen initiated at the Bahadurgarh facility , which is likely to be commissioned byend of 2006. Capacity expansion will enable the Bahadurgarh plant to process 700MT of milk per day.

    At the International Dairy Federation (IDF) seminar on "Utilization of DairyIngredients in Foods" held at Luxemburg in 1981, Dr. Ernest Mann, Consultant,IDF, stated that milk has four faces. First two faces are represented by liquid milk onone hand and traditional dairy products viz. Milk Powder, Cheese and othertraditional cottage dairy products on the other hand. The third phase of milk isrepresented by new dairy products tailored to suit the changing social and dietaryhabits of the people who have encouraged the dairy industries of many countries totake a re-look at the new range of products manufactured and aided by the newtechnological processes such as fat fractionate, protein fractionation, electrodialysis,membrane separation etc. This has helped to further the concept of milk as anindustrial liquid whose ingredients could be extracted and recombined in differentways to form new processed food products.

    The present expansion by Dairies shall cover the third face of milk viz. fractionation

    and extraction of milk ingredient leading to manufacture of various value addedproducts which is a new and just introduced milk phase in India and has a long wayto go in the time to came i.e. extraction of its ingredients viz. Casein, Whey proteins,Lactose, Minerals and Dimineralised Whey powder.

    The fourth face of milk is a generator of thousands of ingredients with specifiednutritional and functional property for different branches of food industry which isrevealing milk to be a treasure chest of more than 2000 ingredients. This phase ofmilk is yet to be come up.

    INTERPRETATION: This graph shows the gross profit earnings of the Milkfood

    ltd. The X-axis shows the financial years and the Y-axis shows the profit earnings in

    lakhs. During the 1994-95 company has earned the profit of 52 lakhs, and in the

    years of 1995-96 the company was on their highest profit earnings worth Rs.1,337lakhs. After that the earnings of the company decreased. In the year 1998-99 the

    company bears loss of Rs. 109 lakhs. After that the profits of the company increased

    but at a slow rate of growth. In the year 2003-04 the company has earned the profit

    of Rs.286 lakhs.

    1.3 INTRODUCTION TO PRODUCTS

    Milkfood.ltd produces various milk products like pure ghee, skimmed milk powder,whole milk powder, dairy whitener, dairy creamer.Pure ghee : The company produces Anhydrous Milk Fat (Ghee). Pure ghee is packagedin different quantities like lined carton LTR, lined carton 1 LTR, Tin 1LTR, 2 LTR, 5LTR and 15 KGS. The ghee is tested through various quality stages, Agmark specialgrade. The product code of pure ghee is PG 02.

    The Anhydrous Milk Fat (Ghee) is marketed as 'MILKFOOD' brand is graded asAGMARK Special Grade and is the leading private sector ghee brand in the country andcommands one of the largest shares of the North Indian Market. The company is alsoapproved with the Canteen Stores Department for supply of Consumer Pack Ghee. Gheeis packed in seven pack sizes from Ltr. Packs to 15 Kg Tins.

    For distribution of Products Redistribution depots at Gurgoan , Delhi , Kolkatta ,Chandigarh and Mumbai apart from Agents spread over almost all states.

    Skimmed milk powder : It is composed of milk protein minimum 34% , Carbohydrates54 %, moisture 3-3.5 % , Milk fat 1 %. It is packaged in 25 kg food grade craft paper bag.This bag contains1 kg* 25 poly pouches. This powder is used for making tea etc. theproduct code of skimmed milk powder is SMP 03.The company also produces Ice cream, whole milk powder, dairy whitener, dairy creameretc.

    Skimmed Milk Powder and Whole Milk Powder are of institutional Grade supplied either

    to companies where it is used as a raw material for their end products (Malted Food ,Food Supplements, Chocolates, Ice Creams, Biscuits , Sweets etc.) or it is used in themilk dry areas of the country to be reconstituted as liquid milk . The Powder is packed inFood Grade Polyliners and 25 Kg. Kraft Paper Bags packs and also 1 Kg. Polypacks. Theproduct is ISI Graded for Export.

    Among the private sector corporations in India the company is one of the largest supplierfor Milk Powders to the institutions i.e Glaxo Smithkline , Cadburys, Nestle , MotherDairy , Metro Dairy , Lotus Chocolate.

    Industrial grades : Plastic (buttons, knitting needles), manufacture of synthetic fibres,chemical industry (paints, glues, glazed paper, putty and cosmetics), reinforcing agentand stabilizer for rubber in automobile tyres, nutritional supplement and binder in calfmilk replacers.     1.4 PLANT INFORMATION

    PATIALA PLANT

    The plant is located 250 Kms north of New Delhi at Bahadurgarh on National Highway,between Rajpura and Patiala. The Plant is set up in an area of 12 Acres and is capable ofhandling 500 MT of Milk per day.

    The plant has facilities to manufacture Anhydrous Milk Fat (Ghee) , Milk powders(Skimmed Milk Powder, Whole Milk Powder). The plant is being upgraded tomanufacture value added products like Casein, Demineralised Whey powder, Lactose andWhey Protein Concentrate powders of different percentages.

    MILK PROCESSING AND

    PASTEURIZATIONThe main process equipment comprises of Auto DesludgeCream separators from Westfalia, Germany with capacityof 20 K L per hour with matching Heat Exchangers forPasteurization. The storage capacity of Raw Milk andPasteurized Milk are 130 MT and 210 MT respectively.

    The equipment is Cream Separators and Pasteurizer fromAlfa Laval Batch Type Butter Churn from Larsen &Toubro with capacity of 46 MT per day.

    The facility has a Mather and Platt tin can packaging line with an Auto filling systemranging from Ltr to 5 Ltrs. The facility also has 2 Lined Carton Auto filling and

    sealing machine from Rollatainers for packing of Ltr and 1 Ltr with capacity of 360packs per hour. The bulk pack-filling machine for 15 Kgs Tin with capacity of 200 Tinsper hour is from Philips.

    POWDERMANUFACTURING

    Four Effect Evaporators of Weigand Design with capacity of 325 MT of Milk andSapporally with capacity of 344 MT. Two stage Spray Dryers with Vibro Fluidization ofNiro design from Larsen & Toubro and Single stage Dryer of Anhydro Design from AlfaLaval / Tetra Pack with capacity of 53 MT per day. Powder Packaging in 1 Kg poucheswith capacity of 30 MT per day from Hassia, Germany and also in 25 Kgs Bulk packing.

    The service equipments comprise of Boilers with capacity of 18 MT of Steam per hour ata pressure of 24 Kgcm2 using alternate source of energy as fuel like rice husk withfluidized bed for maximum combustion. 0.20 MW/Hour is produced using a BackPressure Turbine.Exhaust steam is used in Milk Processing. The Refrigeration system isan Ammonia and Lithium Bromide Absorption System from Thermax with capacity of300 TR using water as refrigerant and exhaust steam from power producing turbine as aheating medium.

    The plant is fully equipped to handle treatment of total generated effluent with an ETPfrom Triveni Engineering of capacity 50 cubic meter / per hour. Power Load sanctioned

    is 3.8 MW with necessary total power back up of 1800 KVA Gensets. Waterrequirements are met from deep bore Tubewell with capacity of 90 cubic meters per hour.

    For quality assurance, the company has well established laboratories with qualified staffwho monitor Raw milk quality,Packaging material and online processing to testing offinished products.

    A 100 % Export Oriented Unit to manufacture Casein and Demineralised Whey Powderis being set up at Patiala with Capacity to manufacture 6000 MT of Casein per Annum.The machinery is largely to be from Alfa Laval. A High capacity Boiler and 1 MWTurbine is being installed to meet the Power requirements The plant at Patiala afterupgradation (October 2006) would have processing capacity of 7 million litres of milkper day.

    The company is promoted by Mr. Karamjit Jaiswal, Executive Chairman .TheJaiswal family are also promoters of Jagatjit Industries Limited, which has interests inAlcoholic Beverages (AC Black, Aristocrat Premium, ACP , Bonnie Scot) , MaltedFoods, Plastic and Glass Bottling and Real Estate. The Group has a Gross Turnover inexcess of INR 5500 Million. The companies Milkfood Limited and Jagatjit IndustriesLimited are public limited companies and the Shares are traded on the Stock Exchangesat Mumbai, Delhi and Ludhiana.

    2.1 OBJECTIVES OF THE STUDY

    The basic objective of my study was to get an understanding about the various aspects of

    wastage in production at Milkfood ltd. Bahadurgarh. The aim of my study was to explore

    different activities performed by the workers in the production department.

    Other main objectives of my research study are discussed below:

    1. To enhance my knowledge and education through practical experience.

    2. To know about the production process and various production policies.

    3. To know the various duties and responsibilities of the production manager.

    4. To know about the annual production of the plant.

    So, my basic objective of the study was to get an insight about the working ofthe Milkfood plant, Bahadurgarh

    .

    2.2 NATURE AND SCOPE OF THE STUDY

    Under this project, the research design is the exploratory Research Design, under which

    an attempt is made to obtain the relevant results regarding control the questions or

    problems in hand. So, research design includes an outline of everything from defining

    the problem in term of objections to final analysis of the data.

    The scope of the study for the project undertaking is the Milkfood plant. The plant have

    huge consumption of milk daily and produces Milk products from the milk.

    2.3 RESEARCH DESIGN

    I have conducted my research for the purpose of my project report. The design of my

    research was exploratory research design. In exploratory research design, we explore new

    ideas, facts and methods etc.

    Exploratory research is focus on the discovery of ideas. Exploratory research is carriedout to define problems and developed hypothesis to test later. An exploratory study isgenerally based on the secondary data that are reading available. It does not have tochange his focus of direction, depending on the availability of new ideas and relationshipamong variables.

    Sources of Data

    The sources of data collection methods are as follows.:

    a) Primary data :-

    The primary data is that which details i collect first time from the Milkfood plant and alsoused first time in the research. We also say that the information is first time in theresearch decision. For this purpose I have made discussions with the employees andworkers of the plant

    b) Secondary data:-

    Secondary data are those data which are already collected by someone for some purpose

    and are available for the present study; secondary data are already collected by the

    companys records, companys websites and other librarys books. When the secondary

    data are sufficient, the researcher has to be satisfied with the primary sources of data.

    Secondary data can be used as bases for comparison with primary data have been

    collected by discussions. So, I collected the secondary data from the companys records,

    companys web sites and from companys reports.

    2.4 METHOD OF DATA COLLECTION

    I have collected data for my report with the help of two methods. These methods are

    1. Observation method

    2. Discussion method.

    The most popular researcher instrument for collection data is Discussion for a

    particular investigation. It is simple for a moiled set of questions presented to respondents

    for their answers. Due to this flexibility, it is most common instrument used to collect the

    primary data. During the discussion, I seen the reaction of respondents and suggestions

    required to make change in research instrument.

    2.5 LIMITATIONS OF THE STUDY

    The various limitations of the study are as follows:-

    1 Certain respondents were not part with the information due to certain

    apprehensions. The non-response and partial response is one of the major

    drawbacks of the study.

    3 The duration of the study is also in accordance with the academic objectives of

    the course curriculum of time have brought into the study some limitations.

    4 Due to the lack of transparency in the plant the information provided by them may

    not be reliable.

    5 A general limitation of the study relate to the inadequacy and incompleteness of

    the secondary data about the process.

    5 When the employees and workers are busy we cant get accurate data from them.

    So, the users of the findings of this study should be careful to use of the same judiciously.

    3.1 PROCESS ANALYSIS

    I have done my training in the production department, so I analyzed various

    production steps. Now I am going to describe the production process.

    1. COLLECTION OF MILK

    First of all the Milkmen collects the milk from the various villages. The vans of

    the plant collects milk from the milkmen. They bring the milk to the plant.

    2. ENTRY OF MILKVANS IN PLANT

    After the collection of milk the milkvans reaches at the reception of the plant.

    Here receptionist checks the no. of the van and allow to enter in the plant.Capacity expansion will enable the Bahadurgarh plant to process 700 MT of milk

    per day.

    2. TESTING OF MILK

    For quality assurance, the company has well established laboratories with

    qualified staff who monitor Raw milk quality,Packaging material and online

    processing to testing of finished products. At this stage the truck reaches at the

    weigh for weight checking. After measuring the quantity of milk the checker

    gives receipt. Then they takes 4 samples from the selected milk for the purpose of

    laboratory test. In the laboratory the grades are assign to the milk. They assign

    three types of grades to the milk namely N, O and C. N grade is the mark of best

    quality and high gravity milk. O is assigned to the medium quality milk. C is the

    lower quality grade milk.

    3. VACATE THE MILKVAN

    After the testing they gives the permission to vacate the milkvan at dock. Then the

    empty van goes for weight checking.

    4. PRODUCTION OF MILK PRODUCTSHere the high quality milk uses in the production. They put the milk in the

    separators and the separators converts the milk into cream. The main process

    equipment comprises of Auto Desludge Cream separators from Westfalia,

    Germany with capacity of 20 K L per hour with matching Heat Exchangers for

    Pasteurization. The storage capacity of Raw Milk and Pasteurized Milk are 130

    MT and 210 MT respectively. Four Effect Evaporators of Weigand Design with

    capacity of 325 MT of Milk and Sapporally with capacity of 344 MT. Two stage

    Spray Dryers with Vibro Fluidization of Niro design from Larsen & Toubro and

    Single stage Dryer of Anhydro Design from Alfa Laval / Tetra Pack with capacity

    of 53 MT per day. Various products are made from the cream. They use theremaining milk for milk powder.

    The service equipments comprise of Boilers with capacity of 18 MT of Steam per

    hour at a pressure of 24 Kgcm2 using alternate source of energy as fuel like rice

    husk with fluidized bed for maximum combustion. 0.20 MW/Hour is produced

    using a Back Pressure Turbine.Exhaust steam is used in Milk Processing. The

    Refrigeration system is an Ammonia and Lithium Bromide Absorption System

    from Thermax with capacity of 300 TR using water as refrigerant and exhaust

    steam from power producing turbine as a heating medium. A 100 % Export

    Oriented Unit to manufacture Casein and Demineralised Whey Powder is beingset up at Patiala with Capacity to manufacture 6000 MT of Casein per Annum.

    The machinery is largely to be from Alfa Laval. A High capacity Boiler and 1

    MW Turbine is being installed to meet the Power requirements The plant at

    Patiala after upgradation (October 2006) would have processing capacity of 7

    million litres of milk per day.

    5. PACKAGING

    The facility has a Mather and Platt tin can packaging line with an Auto filling

    system ranging from Ltr to 5 Ltrs. The facility also has 2 Lined Carton Autofilling and sealing machine from Rollatainers for packing of Ltr and 1 Ltr with

    capacity of 360 packs per hour. The bulk pack-filling machine for 15 Kgs Tin

    with capacity of 200 Tins per hour is from Philips. Skimmed milk powder is

    packaged in 25 kg food grade craft paper bag.This bag contains1 kg* 25 poly

    pouches. This powder is used for making tea etc. the product code of skimmed

    milk powder is SMP 03. Pure ghee is packaged in different quantities like lined

    carton LTR, lined carton 1 LTR, Tin 1LTR, 2 LTR, 5 LTR and 15 KGS. The

    ghee is tested through various quality stages, Agmark special grade. The product

    code of pure ghee is PG 02.

    6. SUPPLY

    For distribution of Products Redistribution depots at Gurgoan , Delhi , Kolkatta ,

    Chandigarh and Mumbai apart from Agents spread over almost all states. . The

    product is ISI Graded for Export. Among the private sector corporations in India

    the company is one of the largest supplier for Milk Powders to the institutions i.e

    Glaxo Smithkline , Cadburys, Nestle , Mother Dairy , Metro Dairy , Lotus

    Chocolate.

    The company also exports Skimmed Milk Powder and Whole Milk Powder to the

    South Asian countries of Pakistan, Bangladesh , Nepal, Sri Lanka , Afghanistan

    and Myanamar. A 100% Export Oriented Unit is being set up at the existing

    facilities at Bahadurgarh, Patiala to manufacture Casein which commands a

    premium price in Export markets of USA, Europe and Japan.

    WASTAGE:

    Wastage may be defined as the loss by deterioration, wear or destruction:

    Disease and desertion still caused much greater wastage than battle.

    We can also define the wastage as the unusable material, non delivered products,

    extra material etc. Wastage can effect the profits of the company. Wastage also

    took place in milkfood plant in production department. So there should be best

    techniques in every organization to eliminate the wastage easily.

    REASONS :

    I have analyzed the various stages of production process. Where wastage hampers

    the production. When the milk reached at the production department wastage

    occurs at every stage.How wastage occurs ?

    1. While they transferring milk from the milk van to the separator, wastage

    took place there. Workers put the milk into the separator with buckets

    some milk gets wasted.

    2. Wastage also occurs at the packaging stage. Because some packets gets

    leakage.

    3. Some time milk gets wasted because of poor quality and low gravity.

    4. Some time the packed products expires in their temporary store.

    3.2 SWOT ANALYSIS:The swot analysis is the process of analyzing the company and the environment in which

    it is operating. This analysis helps in formulating effective strategies for the company to

    survive in the competitive era. SWOT stands for: Strengths, Weaknesses, Opportunities

    and Threats.

    STRENGTHS:

    1. Milkfood has a good manufacturing milk plant in the northern region andprocessing milk & its products.

    2. Milkfood has carved a niche for itself on the basis of the sheer strengths of its

    quality and freshness.

    3. The products have a home made taste thats why these are preferred by all people.

    4. All the products are easily available at reasonable price.

    5. It is ISO (international organization for standard) certified organization.

    6. With the changing time and competition, Milkfood has also been able to keep

    pace.

    7. The different programmes started by the organization have helped the dairy

    farmers and enhanced the reputation in the rural areas.8. Water requirements are met from deep bore Tubewell with capacity of 90 cubic

    meters per hour.

    WEAKNESSES:1. The company at present is not indulging in too much advertising.

    2. The work environment in the company needs improvement at the movement it is

    too bureaucratic.

    3. There are no facility by the company to the employees for daily up-down.

    1. The company have a vast range of products by which customers are satisfied.

    material.

    THREATS

    There is a extensive competition in the market. At present major players in thedairy market are amul, verka, britannia, mother dairy etc. Verka ghee is also giving

    a tough competition to Milkfood due to which sales are affecting to some extent.

    Therefore competition is arising in the market.

    MAJOR FINDINGS OF THE STUDYThe main findings of the study are as follows:

    7 A 100 % Export Oriented Unit to manufacture Casein and Demineralised Whey

    Powder is being set up at Patiala with Capacity to manufacture 6000 MT ofCasein per Annum.

    8 Milk products have direct relation with the meal.

    9 The bulk pack-filling machine for 15 Kgs Tin with capacity of 200 Tins per hour

    10 The plant is fully equipped to handle treatment of total generated effluent with an

    ETP from Triveni Engineering of capacity 50 cubic meter / per hour.

    1. For quality assurance, the company has well established laboratories with

    qualified staff who monitor Raw milk quality,Packaging material and online

    processing to testing of finished products.

    3. In the year 1987 the Company commissioned its Second Plant at Gurgoan in the

    State of Haryana for the manufacture of Cultured Desserts like Long Life

    Yoghurts, UHT Milk , Juices etc. and Frozen Desserts Yoghurts like Ice Creams.

    The Ice Cream brand "Milkfood 100% Ice cream" still conjurs up memories even

    years after it's sale to Hindustan Lever.4. In 2005, the company has taken expansion plans further to the State of Uttar

    Pradesh where a fully modernised facility has been set up at Village Agwanpur,

    Tehsil Moradabad to add capacity of 500 MT of milk processing per day. The

    plant has commenced production in November 2005.

    5. 'Premium Quality and Good Taste ' are the driving factors for the company's

    products for three decades. Continuous modernisation have enabled enhancement

    of product quality over the years.

    SUGGESTIONS:

    1. To reduce the wastage, they need to give training to the workers.
