BELTCON 19 Call for Papers

The International Materials Handling Conference (IMHC) invites authors and speakers to submit a synopsis on topics relating to belt conveying for presentation at the nineteenth Beltcon Conference in August 2017, to be held over two days in Johannesburg, South Africa.

The Beltcon Conference is regarded as a leading international forum for presentation of the latest technology, design, research and relevant case studies in conveying.

This conference has been held every two years over the last thirty eight years and has earned a well-deserved reputation as the reference point for information sharing, discussion of new developments in the industry, and the latest in design, research and case studies presented by world renowned academics and leaders in the field of belt conveying.

Papers are in two parts: Technical papers are issued in hard copy to each delegate as Conference Proceedings. These are later published as Past Papers. Each speaker presents the content of the technical paper in a PowerPoint presentation at the conference.

Only papers that meet stringent quality standards are accepted.

Ideally, papers should contain new and unpublished material.

No advertising or commercial publicity to be included. The conference is conducted in English.

Contents

Who offers what?Conveying of bulk solid material in mines, ex- and import harbours as well as in power plants and metallurgical works is of paramount impor-tance for the entire plant. If the conveying system fails, the plant cannot work at all. And, as there is the tendency/necessity for ever larger systems with throughputs in excess of 10 000 tons per hour, there are higher strains for every element of the conveying chain. Therefore the suppliers of all such equipment need to keep up-to-date with the ever increasing demands in bulk material conveying, such as higher loads, higher ve-locities, extreme climate or messy material to be conveyed.

There are specialists for all kind of needs in the bulk material conveying field. This special issue of bulk solids handling is dedicated to present a large number of such companies to help you, our readers, to find a sup-plier for their specific needs.

The rubber covers for con-veyor belts can be tailored for abrasion resistance, product tem-perature up to 200 °C, oil, fat and chemical resistance and to be self extinguishing and/or antistatic acc. to ISO 340 and ISO 284.

Besides belts for standard applications with textile or steel car-cass (TEXTER and SIDERFLEX) SIG’s range of belts encompasses belts for high inclination uses (SPINATEX AND FLEXOBORD) and specially tailored carcasses (ARABELT, PIPEX/PIFLEX, SLI-DEM, RIPSAVE and TEXTBIND) as well as for bucket elevators with textile or steel carcass (ELETEX or ELEMET) which can be punched acc. to customer instructions.

Founded in Milan in 1945, SIG Società Italiana Gomma SpA de-veloped into a recognized producer of rubber belts and techni-cal rubber products during the following decades. In 1968, the company moved their production facility to Gorla Minore, some 70 km north of Milan, where it now has a production area of some 12 000 m² with ten manufacturing lines including caland-ers and vulcanizing presses for textile and steel carcass rubber conveyor and elevator belts of up to 2200 mm width.

Part of the production facility is reserved for the research and development laboratory, which, in the last years, has planned and realized innovative and original products suitable for specific in-dustrial fields. As coal mining and processing opera-tions continue the ongoing search for ways to increase production vol-

umes, one area of focus has been the con-veyor systems that carry massive amounts of bulk material over long distances at high speeds. One sign of this is the increasing use of wider conveyors which are able to handle larger loads, a viable approach on new material handling systems or those undergoing a retrofit. Increasing the throughput of a belt conveyor system can either be achieved by a wider conveyor belt or a higher belt velocity. The first solution is most often impossible to realise, whereas the second often induces problems through higher stress on belts and transfer points. Here you can find solutions for this dilemma.

Further, the effects of higher belt speeds complicate edge sealing systems designed to contain dust. Higher speeds can cause minor distortions in edge seals, allowing a potential escape pathway for small particles, and the greater friction from a high-speed belt accelerates wear on elastomer sealing edges. To meet these challenges, there is a growing range of products designed to withstand the inher-ent mechanical and thermal stresses.

cally not an option on existing conveyors, however, and many companies are increas-ing belt speeds to raise throughput. As the trend continues to accelerate, there are a number of challenges that arise. One of the most damaging is the increased heat from friction at speeds of 700 fpm (3.5 m/s) or more, placing greater stress on belts, bear-ings and other components.

Another is the effect of the impact from bulk material being transferred from one conveyor to another. Higher speeds deliver material to the load zone with greater force, which can cause damage to the belt and support structure. The increased im-pact can also destabilise the belt path, al-lowing fugitive material to escape. At high speeds and volumes, this escaped material can end up as spillage on the ground, or as

Specifying the correct cradle for the application is a function of the drop height and the weight of the largest lump

they are critical components of a system that must function at high speed. Devel-oped to absorb the force of falling mate-rial and often designed for a specific load range, impact cradles help prevent belt and structure damage, while stabilizing the belt line and sealing surfaces.

Martin Engineering has developed light-, medium- and heavy-duty impact cradles to suit specific applications, in-cluding modular track-mounted designs for easy maintenance and service. The light-duty components are suitable for impacts up to 8500 pounds (38 kN) of force, while the medium-duty products are rated up to 12 000 pounds (53 kN). Heavy-duty cradles are engineered for im-pact forces from 12 000 to 17 000 pounds (53.4 to 75.6 kN). All three product groups comply with CEMA Standard 502-1998 and/or 575-2000.

Specifying the correct cradle for the ap-plication is a function of the drop height and the weight of the largest lump. Fig. 1 provides a selection guide to help deter-mine which cradle is most appropriate for specific lump weights and drop heights.

These traditional Martin Engineering cradle designs employ rugged impact bars with a top layer of low-friction Ultra-High Molecular Weight plastic, molded to a base of shock-absorbing Styrene-Butadi-ene Rubber (SBR). The UHMW covering minimizes drag that can cause unneces-sary belt wear and sap precious horse-power from the drive motor.

For high-speed applications, the com-pany has developed a two-part urethane formulation that delivers an even lower coefficient of friction, resulting in less drag and greater longevity. Each impact bar is reinforced with a steel support structure. Adjustable wing supports are easily in-stalled and matched to any standard trough angle, while eccentrics in the wings allow 5º of wear adjustment in the outer bars. Impact bars are replaced via four mounting bolts on each.

When properly matched to the operat-ing conditions, these cradles deliver ex-cellent belt support in the load zone as material is transferred from one conveyor to another. However, as belt speeds rose in excess of 700 fpm (3.5 m/s), field tech-nicians began finding that excess heat build-up started to damage the cradles, eventually resulting in failures. Although the bar design delivers excellent support and a flat sealing surface to contain fugi-tive material, the friction at such high speeds creates too much heat to main-tain normal durability. Adding a center roller helps alleviate the problem to some extent, but the persistence of the issue

led Martin Engineering to design a com-pletely new impact cradle and load zone specifically for high-speed / high-tonnage applications.

Developed to withstand the highest speeds achievable with heavy-duty idler rolls, the new EVO high speed roller cradle takes a different approach to softening material impact, utilizing multiple heavy-duty impact rollers spaced close together in a track-mounted configuration. An elas tomer bar suspension allows a defined vertical travel, absorbing the shock of im-pact and maximizing the service life of the belt support structure and rolling compo-nents. Because of the track-mounted con-figuration, the new cradle delivers slide-

in/slide-out serviceability, without the need to tip the idler for removal.

In another product development effort currently underway, the EVO heavy duty load zone uses a catenary idler design to provide belt support in high speed / high impact applications, but does so in a way that prevents belt sag and maintains edge sealing by minimizing the distance be-tween rollers at the belt edges, where seal-ing takes place. Center idlers swing freely to absorb impact energy, while idlers at the edge of the belt are restricted to sin-gle-axis movement, absorbing impacts and loads yet delivering an effective belt seal. The cassettes raise and lower for indi-vidual, single-side removal.

Key to both designs are patent-pending upper connector brackets that link idlers throughout the load zone, allowing them to function as a unified structure. This also permits the addition of multiple sections, all bolted together to prevent them from tipping under heavy loads or impacts.

Tail Pulley ProtectionTail pulleys are a vital component of a belt conveyor system, and at high speeds, they can be endangered any time a piece of stray material or tramp metal falls onto the return side of the belt. When a lump ends up on the non-carrying side of a high-speed belt, the debris hits the tail pulley with great force, capable of doing significant harm to the belt, pulley and other system components.

When foreign material is trapped be-tween the belt and the pulley, one or more failures are likely to occur. If the material fails, it will break up into smaller pieces as it’s trapped between the belt and the pul-ley. Trapped debris can allow the belt to slip against the pulley, causing the non-carrying underside of the belt to wear pre-maturely. Even small particles and fines can grind away on the less durable, more easily damaged inside surface of the belt.

Further, material that builds up on tail pul-leys often causes the belt to wander, which in turn can damage the belt edge and/or the conveyor structure. In some cases, there may also be a risk of fire from the continuous churning and frictional heat-ing of combustible material.

Belt failure is another possibility. Any material entrapped between the pulley and the belt also has the potential to force its way out through the top cover of the belt, particularly if the material is a lump with sharp edges. This material cre-ates an uneven belt surface and can be a

starting point for longitudinal and profile rips, holes or gouges along the length of the belt.

If neither the material nor the belt fail, the face of the tail pulley is likely to be damaged. A gouged pulley will lead to belt misalignment, belt damage or pulley slip-page. The most frustrating problem aris-ing from the entrapment of material be-tween the belt and tail pulley is the fact that it can become a repeating phenome-non (Fig. 4). Once a piece of material reaches the pulley, it can be pinched and carried around with the pulley’s rotation, then ejected back onto the return side of the belt. Once there, it will again travel to-ward the pulley, where the cycle gets re-peated.

In essence, if the lump initially fails to break something, it will repeat its behav-ior until a failure occurs or the lump is re-moved from the belt. If the material is strong enough, it could eventually destroy the entire tail pulley section of a belt con-veyor system. This potential damage can be minimized with proper transfer design, but regardless of precautions, there is still the possibility that dislodged components or conveyed material will come in contact with the tail pulley. An easily installed pre-caution against such danger is a pulley protection plow. (See Fig. 5).

A pulley protection plow removes fugi-tive materials with a simple, low-pressure scraping that directs material off of the belt. The mission of a plow is to block any large lumps or stray conveyor compo-nents, such as broken idler rollers, belt cleaner blades or tramp iron from enter-ing the tail pulley section.

Pulley protection devices are usually de-signed as a linear or V-shaped plow, using a steel frame with a rubber, urethane or plas-tic blade that directs fugitive material off the belt. These plows are typically speci-fied in heights at least as tall as the largest lump being conveyed. At very high speeds,

some suppliers recommend specifying a plow height of one-half the total height of the pulley it’s protecting. Most designs in-clude a safety cable attached at the plow’s leading edge, so that in the event of a mounting failure, the cable would prevent the plow from crashing into the pulley and actually causing the damage it was de-signed to prevent.

On conveyors that travel in only one di-rection, the pulley protection device is normally a V-shape, with the point to-ward the head pulley so that any loose material on the inside surface would be deflected by the wings. On reversing belts or conveyors with significant rollback, the device is typically a diagonal plow that cleans in both directions. Systems that run in either direction, where either pulley can serve as the tail pulley, should have pro-tection installed at both ends.

The Martin heavy-duty v-plow is built on a ½-inch (12 mm) thick steel frame that delivers blade ballast even in the toughest conditions. The low-profile de-sign features reversible mounts that can be positioned either inside or outside the stringers, with rubber bushings that isolate the frame. The heavy-duty con-struction fits belt widths up to 120 inch-es (3050 mm), with coverage of blade width plus six inches (150 mm). It has an operating temperature range from -20 to 160 ºF (-29 to 71 ºC) and is designed to accommodate belt speeds in excess of 1000 fpm (5.08 m/s).

Sealing SystemsAnother place where the effects of high-speed belt travel can be seen is in the sealing system, where even relatively modest increases in speed can greatly accelerate physical wear and thermal stress. Existing technology delivers relia-ble and long-lasting sealing performance under most conditions, with some de-signs delivering two wear surfaces on a single elastomer sealing strip. Installed along the bottom of the skirtboard in a belt conveyor loading zone, when the bottom side of the strip against the belt is worn, the seal is inverted, providing a second service life.

Martin apron seal skirting was the first dual-sealing system, as it incorporates a primary seal clamped to the steel skirt-board to keep lumps on the belt and an “outrigger” strip to capture any fines or dust particles that pass beneath the pri-mary seal. The secondary seal lies gently on the belt and self-adjusts to maintain consistent strip-to-belt pressure. But even these durable systems break down more

quickly at high speeds, and engineers be-gan reviewing the designs, looking for ways to deliver the extended performance and durability customers needed for high-speed conveying.

The result is Martin self-adjusting exte-rior skirting – extra heavy duty, which was introduced at MINExpo 2012. Designed with double-thick elastomer sealing strips, the standard 2-inch (50 mm) or massive 3-inch (75 mm) thick EHD construction features innovative swing arms that allow use on reversing belts, and a range of ure-thane formulas to suit specific application needs. The patented system rides gently on the belt, self-adjusting to maintain ef-fective sealing, even as the belt path fluc-tuates and the sealing strip wears. The design works in conjunction with the ex-ternal wear liner, installed and serviced from outside the chute. No confined space entry is needed.

SidebarPrototypes of the EVO high-speed roller cradle were tested at an Arizona mine-for-leach copper facility, where two open pits feed a crushing facility with a capacity of

103 000 metric tons per day. The crushed copper ore is delivered to a single leach pad by a series of overland and portable convey-ors traveling at a speed of 860 fpm (4.4 m/s). At a transfer point handling ¾-inch minus agglomerated copper ore with a 20% mois-ture content, a 72-inch (1.8 m) belt perpen-dicularly feeds a 60-inch (1.5 m) belt from a straight 12-foot (3.6 m) drop.

The customer was using standard OEM impact idlers in the load zone; however, with the heavy loading conditions, main-tenance personnel were forced to change an average of four to five rollers and one or more complete frames per month due to component failures. The standard idlers could not withstand the heavy load and lengthy drop, costing downtime for repairs as well as the expense of replace-ment components.

The new cradles were installed, and af-ter seven weeks of operation, approxi-mately 2.9 million metric tons of material were conveyed across the load zone, with zero component failures. The customer estimates that the new cradles from Mar-tin Engineering paid for themselves in just the first week of service, due to the savings in maintenance and downtime. �

cal director Gerd Morenhoven, these in-clude Portland cement, Portland lime-stone cement, Portland pozzolana ce-ment, blast-furnace cement and Port-land slag cement. These are bagged or filled into silo trucks and transported to construction sites, ready-mix plants, concrete component manufacturers and building material traders.

The enterprise mines the necessary raw materials (limestone and marl) in the Üx-heim, Nohn, Berndorf and Kerpen quar-ries that all lie closely together in the lime dell of Hillesheim. For the manufacturing of cement clinker, limestone and marl are crushed and homogenised with addition-al raw materials. In raw mills, the materials are ground to the necessary grain size and dried. The resulting raw meal is then ho-mogenised and temporarily stored in large silos.

To produce cement clinker, the coarse intermediate product, the raw meal is first transported into the cyclone pre-heater. There it is preheated and de-acidi-fied at temperatures of over 950 °C. The material then moves into the rotary kiln where it is burned at temperatures of around 1450 °C. “Due to increased de-mand for Portland cement we currently need to buy additional cement clinker. It is delivered in trucks to a specially built clinker receiving station”, explains the technical director. The cement manufac-turer needed an efficient solution for transporting the arriving material to the processing site. “We were looking for an eco-friendly and low-maintenance solu-tion”, specifies Gerd Morenhoven. The new conveyor had to be optimally adapt-ed to the existing premises; for example, it had to follow the course of the access road and not lose any material during transport, even on uphill and downhill slopes.

Comprehensive Expertise, optimum Support

For the building material manufacturer, Beumer Group was their first choice to contact for the supply optimal conveying equipment. The provider of conveying so-lutions has been well-established in the building materials industry for almost 80 years.

our employees. Besides, the people in the vicinity are not disturbed by the noise. It is an important aspect, since the plant is lo-cated on the outskirts of the village”, notes Gerd Mo ren hoven.

Smooth Performance from Start to Finish

Besides the supply and installation of the pipe conveyor, Beumer also took care of all the necessary solutions for ensuring flawless operation. Among other things, Beumer equipped the conveying system with a magnetic separator.

The route of the pipe conveyor now runs along the plant’s access road and across a weigh-bridge, before it reaches a two-way chute. There, clinker is either transported to the mill via an existing re-versible belt conveyor or taken to the ex-isting clinker store.

Constructive SolutionsBeumer Group was in charge of the entire process. Beumer Austria took over the project implementation: its employees created the basic design and included all the systems supplied by the customer, de-livered the components and commis-sioned the pipe conveyor. Beumer Czech Republic a.s. took care of the detailed en-gineering, the steel structure and the in-stallation. “We designed the frames so that they could take up the pipeline for pneumatic cement transport supplied by the customer”, explains Josef Amon. This pneumatic pipe line was part of another project.

The simultaneous use of the pipe con-veyor frames as a pipeline bridge allowed for substantial cost savings in the other project. “The challenge was to execute this without additional supporting struc-tures”, says Josef Amon. Furthermore, the engineers integrated the pipe conveyor into the existing plant structure. “How-ever, because the system was quite old, there was very little documentation left”, he reminisces. That challenge, too, was successfully mastered by Beumer, as pipe conveyors are quite easy to integrate into existing plants.

The complete project implementation lasted around ten months. Since February 2015 the system has been operating suc-cessfully. “We are very pleased”, says the technical director, Gerd Morenhoven. “The transport from the clinker receiving station to the clinker store or the mill is performed quietly, quickly and without material loss”. �

and requiring only little maintenance. Wotan Zement already utilises a pipe conveyor and the system has stood its test of time. “The conveyor’s closed de-sign reliably protects the environment from dust and people or vehicles from falling load”, explains Josef Amon.

The conveyors also offer many other ad-vantages. They are able to navigate long distances and tight vertical and horizontal curve radii. The ability to negotiate sharp curves means that far less transfer towers are needed in comparison to troughed belt conveyors — or, depending on con-

veying length and curve radii, even none at all. Thanks to this, a customer can sig-nificantly reduce costs and Beumer can more easily adapt the system to specific requirements.

Beumer Group supplied and installed a system with a pipe diameter of 200 milli-metres and a length of 213 metres. It con-veys up to 200 tons of material per hour. Another system advantage is the reduced noise emission of the pipe conveyor. Spe-cial idlers, low-noise bearings and electric motors work very quietly. “This makes for a more pleasant working environment for

Contitech Conveyor Belt Group introduces the Chevron Mega-pipe conveyor belt. Together with Siemens’ Process Industries and Drives Division, and Thys-senKrupp’s Industrial Solutions they developed a new tubular belt conveying system, offering a significant reduction in con-ventional heavy-duty traffic in opencast mining. High-strength ribbed pipe belts with an outer diameter of up to 900 mm are available as fabric or steel cord belts. They have low-elongation, high-strength carcasses and will enable the efficient conveying of ores and overburden over mine slopes with angles of incli-

nation of 30° to approx. 50°. The advantages of the Megapipe are retained, namely closed-trough transport of large mass flows up to 9500 m3/h and lump sizes up to 350 mm directly from the primary crusher. Standard trough-shaped conveyor belts with and without ribbing, or smooth pipe belts, allow the transport of bulk material with angles of incline of 30° max. The VBS modular disk brake features large pads and IP65 protection, making it ideal for high-speed conveyor drives in mining and quarrying appli-cations.
