1 | Construction Details: High Performance I-Joist Assemblies

In our quest for robust, simple and cost effective approaches to high performance building, the I-joist outrigger assembly provides powerful solutions. Similar to a Larsen truss or a modified Larsen truss, the depth of the I-joist is ideal for providing needed depth and support for high insulation values. The I-joists form the ribs of a “parka” that is hung step-by-step on a traditional wood frame construction. The traditional wood frame can be platform or balloon framed with 2x4s wrapped in sheathing. The sheathing serves a traditional structural purpose but is also the primary air barrier and inboard vapor control. Consequently the 2x4 structural zone becomes a very robust and flexible service cavity where wires and pipes may run and outlets placed without penetrating the primary air barrier. The I-joists are screwed onto the box, hung like a cabinet might be, and allow for perfect alignment of same-sized construction elements, with less human error than elements built on-site. As there is sheathing incorporated at the 2x4 box to provide stability, no more sheathing is required and a membrane can be used instead. In heating dominated climates the membrane should be vapor open. The membrane should also be reinforced to support dense-pack cellulose or fiberglass, eg SOLITEX Mento Plus, which also serve as a secondary air barrier.

General characteristics:The special quality of the I-joist outrigger assembly today is the elegant separation of the various functions within the assembly. The services can run unimpeded in the interior structural framing while the sheathing provides a simplified approach to airtightness and vapor control. The insulation is optimized with the right depth and enclosed by an airtight and vapor open membrane finished with back-vented finish cladding. This combination of elements provides very high drying potential and protected control layers.

A brief history of the I-joist outrigger assembly:The I-joist was invented in 1969 as a horizontal floor or pitched roof structural element. It was later repurposed for energy efficient construction as vertical studs in Germany and used by Passive House pioneers such as Manfred Brausem. Building the Smith House in 2003 to Passive House standards, Katrin Klingenberg utilized the I-joist in the German way as a vertical stud also. The Smith House used the I-joist to support the second floor and the roof, with sheathing inboard and outboard of the joists. For the Fairview Passive House projects by Klingenberg’s Eco-Lab, with architecture masters student Dylan Lamar, the I-joists also supported the roof. But the second floor was supported by a 2x4 wood stud wall applied inboard of the I-joists, forming an interior platform for the second floor and an inboard cavity for first floor services.

Then Chris Corson of Ecocor, seeing the Eco-Lab design in his Passive House training, rethought the approach. Chris extended the 2x4 structure to the roof, forming a conventional wood framed wall construction wrapped in sheathing. He then applied the I-joists to the structure with lag screws, literally hanging them off the structure. In Corson’s design, the I-joists serve only to hold the insulation and cladding layers in place. The outboard sheathing was eliminated and replaced with high performance SOLITEX Mento Plus by Pro Clima. Ecocor’s approach has been well publicized in The Journal of Light Construction and at conferences, and has been widely emulated. Today Ecocor has developed a panelized pre-

fabricated approach to the I-joist outrigger assembly, further raising the bar for quality control and affordability.

The details here are not for a panelized system, but for a traditional site-built approach. These details are only meant as a beginning guideline, to be adapted and transformed to meet the needs of your specific projects. Why Foam Free?Foam plastic insulation dominates high performance and green construction today, a clear victory of the power of chemical company marketing over common sense. First used in buildings as exterior roof insulation, now it too often metastasizes around our entire building enclosure.

But if we are really trying to make green buildings, trying to make a more sustainable built environment, trying to combat climate change you should be aware that foam fails you in these efforts. Foam fails for many reasons: it’s made of dangerous toxic ingredients, it’s a fire accelerant and fire hazard, it has degrading thermal insulation values, it can excessively shrink, it’s hygrophobic, it’s prone to cracking - ultimately it provides unpredictable and unreliable performance. For detailed explanations, see our ‘Foam Fails’ blog series, where we delve into these issues, backed by cited research.

And foam fails in a way very specific for historic buildings. Historic preservation efforts ask that new installations be reversible. Spray foam, once installed, can be practically impossible to remove entirely - making it essentially irreversible.

Admittedly, this information may cause disorientation – given the near sacrosanct position foam currently holds in the high-performance construction industry - but we can do better. We can do much, much better. And this ebook provides a construction guide on how to do it better in historic masonry retrofits.

WATER SHEDDING NOTES:

1. All components of drainage plane must be weather-lapped to help ensure water drains away from structure.

2. Apply continuous flashing drop edges where drainage plane turns back toward structure.

3. Provide redundant drainage elements: primary roofing or siding with waterproof drainage plane behind.

4. Install foundation water protection and drainage to help ensure ground related moisture problems are avoided.

AIR BARRIER NOTES:

1. Air barrier components are to be connected to form a continuous air tightness control layer around the entire building enclosure.

2. Whole building airtightness and the airtightness of its components should be tested with a blower door – both depressurizing & pressurizing - while the airtightness components are accessible, verifiable & repairable.

3. The main air barrier should be located inboard of the primary insulation layer to ensure conditioned/humid air is segregated from cold building components. (This layer may also be a vapor retarding layer).

4. The secondary air barrier (or wind-tight layer) should be outboard of the primary insulation layer to prevent windwashing of the thermal insulation.

VAPOR CONTROL NOTES:

1. Vapor profile of assembly should promote drying outward and prevent wetting in winter, while allowing drying inward in summer.

2. Building components outboard of primary insulation layer (sheathing, membranes, siding) should be vapor open to promote outward drying.

3. Siding and roofing components should be back vented to promote outward drying of assembly.

4. Outboard airtight/windtight components should be vapor open to promote outward drying of assembly.

5. Sheathing outboard of primary insulation should be vapor open: exterior grade gypsum board or pine boards.

6. Components inboard of primary insulation should not be vapor closed, to prevent trapping of moisture in assembly.

7. Sheathing inboard of primary insulation may be vapor retarding: OSB or plywood.

8. Airtightness and/or structural components inboard of primary insulation should have vapor variable retarding capability.

9. The greater the moisture damage risk the greater the vapor variable retarding is recommended.

10. A schedule of vapor variable airtight materials:

Least variable

Most variable

11. Moisture damage risk increases with higher levels of insulation and/or outboard vapor retarding components. If unsure of risk level, use WUFI Pro software to analyze the risk. 475 can do a WUFI Pro analysis for you.

THERMAL INSULATION NOTES:

1. Dense pack insulation may be either cellulose or fiberglass.

2. Batt insulation may be: fiberglass, cellulose, sheeps wool, denim or mineral wool.

3. Where moist conditions may prevail below grade mineral wool insulation may be preferable.

4. Exterior fibrous insulation board may be: mineral wool, fiberglass or GUTEX wood fiberboard.

5. Loose fill attic insulation may be cellulose or fiberglass.

6. Inboard rigid floor insulation is GUTEX wood fiberboard.

7. Rigid insulation below floor slab is mineral wool.

The ground connection of a new I-joist outrigger construction can be of any of the typical configurations: slab-on-grade, unconditioned cellar or crawlspace, and conditioned cellar or crawlspace

AIR CONTROL:

The sheathing is the primary air barrier and is typically connected to the sub-floor sheathing or concrete. The secondary air barrier is SOLITEX Mento Plus to the exterior of the insulation, and care must be taken to sequence the build-up of construction to ensure the exterior membrane is fully joined up with the outboard air control layer in the ground assembly.

VAPOR CONTROL:

For slab-on-grade, heavy duty vapor-closed plastic is recommended. At the floor structure above a conditioned crawl space or cellar, the sub-floor sheathing acts as thevapor retarder. Membranes outboard of the insulation or sheathing should be either vapor open or moderately retarding, maintaining the ability of the assembly to dryoutward.

INSULATION:

Below slab-on-grade Roxul mineral wool boards are now available – avoiding the need for EPS or XPS insulation.

CONTINUITY:

Like all high performance construction, continuity of the control layers is critical. This is particularly true at the connections between the parts – in this case, between the wall and the floor.

Walls form the heart of this construction approach and provide its distinctive character. In essence, I-joist outrigger wall assemblies are simply conventional 2x4 wood frame walls with thermally broken insulation layers mounted to the exterior. It is this inherent simplicity that has made it a popular choice for high performance construction.

AIR CONTROL:

The sheathing is the primary air barrier with all joints taped with TESCON Vana prior to the I-joist installation. Outboard, SOLITEX Mento Plus membrane forms the secondary air barrier and container for the dense pack insulation. Strapping is placed on top of the membrane to provide both back-vented rainscreen cavities and additional support for the insulation. Depending on the siding direction, counter battens may be needed to ensure a robust cavity space. Care should be taken to avoid puncturing the membrane when installing the siding.

VAPOR CONTROL:

Vapor control in the wall is provided by the sheathing. In cold climates, OSB and plywood are variable vapor retarders - i.e. they prevent moisture loading in the winter months while allowing some inward drying in the summer months. (Note: this sheathing may best be vapor open exterior grade gypsum board in climates with higher cooling and humidity demands).

INSULATION:

Typical insulations include blown-in cellulose or fiberglass. Batt insulation is also possible, though it can be tricky to fit batts to I-joist profiles.

INSULATION:

Above grade, we often recommend dense-pack cellulose insulations, a material that actively helps dry moisture out of an assembly. Also possible are dense-pack mineral wool or fiberglass insulations or even batt insulations (surrounded by airtightness batt insulation installations can more readily provide high-performance results).

Freeze-thaw damage, as noted in the opening of this ebook and in the Construction Detail Notes, is a serious concern and needs to be fully examined before installing inboard insulation as illustrated in these pages. However, as we also note the risks can be mitigated and relatively high levels of insulation can be safely achieved. Again, it all depends. So do your homework on that, and given that freeze-thaw concerns are dealt with properly, one concern that remains, with added insulation and colder assembly surfaces, is the potential for mold growth. The best protection against this is robust inboard airtightness and vapor control with INTELLO membranes. Lime plaster can also help.

Thermal bridging of existing structural elements should also be carefully considered, not only for condensation risk but in terms of degrading the effectiveness of high levels of insulation - particularly where there are are existing concrete floors forming a continuous connection with the exterior masonry wall. Consequently, even though you may be able to insulate to very high levels, it may not make sense. Luckily even moderate insulation levels can provide high-levels of performance, even Passive House levels, provided there is good airtightness.

31 | Construction Details: High Performance I-Joist Assemblies

Every penetration adds a risk of failure to the airtight enclosure, and therefore should be made as rare as possible. If penetrations are unavoidable, they must be fully integrated into the airtight system. I-Joist wall assemblies include built-in service cavities, and as such inherently minimize penetrations through the primary airtight sheathing layer. Whenever possible, keep all services within the interior service cavities.

WINDOWS & DOOR PENETRATIONS:

Windows and doors comprise the biggest and most obviouspenetrations. The window and door units themselves shouldbe completely airtight and very well thermally broken, sothat integration becomes a matter of carefully connectingthe interior (inboard) and exterior (outboard) windowcomponents to the surrounding control layers. At the primary (inboard) airtight layer, the sheathing is best connected to window frames with TESCON Profil split-back tape - optimal for precise inside corners. Outboard, a combination of TESCON Profil and EXTOSEAL Encors is recommended for airtight and watertight connections. TESCON Profil is ideal at window jambs and head. At window sills, EXTOSEAL Encors is an extremely flexible, durable and watertight (self-sealing) tape for continuous sill pans for optimal protection.If plywood boxes are used to transition from wall to window, leaky edges of builder-grade plywood should be taped with TESCON Vana (see photo at top of p. 24).

JOIST PENETRATIONS:

Where joist penetrations are necessary, TESCON Profil tape for inside corners completely surrounding the joist is a typical approach.

DUCT, PIPE & WIRE PENETRATIONS:

Exterior duct, pipe and wire penetrations should be kept to an absolute minimum - if possible limited to core services such as ventilation ducts, water service, etc. Full airtight integration can be assured with flexible ROFLEX EPDM gaskets, or permanent taped connections with EXTOSEAL Magov or TESCON Vana. Foam is the least reliable air seal, and is not recommended.

ROOFS: INTRODUCTION

An I-Joist Outrigger roof can be paired with virtually any type of high performance roof assembly. In this section we offer several roof types featuring vapor open construction with robust interior airtightness and vapor control.

AIRTIGHTNESS AND VAPOR CONTROL:

As with walls, the primary air and vapor control is inboard of the insulation layer. But instead of using structural sheathing that requires heavy overhead lifting, the INTELLO Plus airtight and smart vapor retarding membrane is applied to the underside of the roof structure. A service cavity is provided inboard of the INTELLO Plus, both to protect the airtight membrane and to help resist the weight of insulation above it. Outboard, we typically recommend back-vented rainscreens for pitched roofs - similar to I-Joist Outrigger walls. At flat roofs, an unvented assembly is more predictable and robust.

CONTINUITY:

Continuity of air and water control layers is extremely important at intersections - such as roof peaks and valleys, as well as edges where the roof connects with wall assemblies. We therefore consider a number of different roof conditions to ensure continuity.

TESCON VANA All-around interior and exterior vapor open (8 perms) air sealing for permanent airtight taped bonding of membranes, plywood, OSB, concrete and a variety of airtight substrates.

TESCON VANA 75, 100, 150 & 200Tescon Vana tapes comes in a variety of widths. Standard Vana is 2 3/8” (60mm). All numbers following the name refer to the width of the tape in millimeters.

TESCON PROFILSame high performance tape properties as Tescon Vana with a 3 split release paper to make airtight connections and waterproof seals at corners, window frames and beams. Interior and exterior use and vapor open at 8 perms.

CONTEGA EXOWaterproof, very vapor open (38 perms), air-sealing tape to connect window frames and openings to WRBs, concrete, masonry, OSB, or plywood. Three adhesive strips gives the tape the flexibility to be used before and after installation of the window frame.

CONTEGA HFAll-around adhesive caulk for interior and exterior airtight connections between uneven substrates or difficult junctions. Exceptionally high adhesion properties while also remaining elastic. Zero-VOC. Available in 310ml cartridges and 600ml sausage tubes.
