It’s arguably the toughest paint on earthIt’s used to coat metal that’s submergedin deep, corrosive sea waters. Onships, it’s bashed by ocean wavesday after day, month after month. Itprotects airports, stadiums, bridges andpipelines. And it coats power facilitiesthat generate electricity from nuclear,fossil and renewable fuels.

PPG protective and marine coatings’(PMC) products cover and protectextremely valuable, high profile assetsaround the world in some extremelydemanding industries including marine(new builds, dry docks, and sea stock),offshore and petrochemical , c iv i linfrastructure, and power.

Since entering the $8.3 billion globalPMC coatings industry in 2006, PPG’sPMC business has bu i l t a s t rongfoundation combining profitable “organicgrowth” (expansion through increasedsales) and several “transformationalacquisitions,” according to Tom Mauck,vice president, PMC.

“We have great people who’ve madethis business grow, thrive and becomethe world leader it is today. Our peopleare committed to operational excellencethrough ever-changing, challengingbusiness environments.”

The business has dedicated manufacturingfacilities globally, and more than 2,000employees located throughout the AsiaPacific; Europe, Middle East and Africa(EMEA); Latin America; and UnitedStates and Canada (USCA) regions.

“We’re extremely pleased with theperformance and growth of the PMCbusiness. And we still have room togrow,” Mauck said.

Following are more of Mauck’s commentsand insights regarding the PMC business:

Protective coatings

The market remains soft in the developed economies, which is challenging ourvolume growth. Our profitability, however,rema ins s t rong as t he resu l t o fcontinuous improvements in EMEA andin USCA. In the emerging economies,particularly China, the protective coatingsmarketplace is more robust and willcontinue to be a growth engine for us.

Marine coatings

The recent, prolonged shipbuildingboom has peaked, and we are nowentering a cyclical new-build decline.During this downturn, our geographicand customer positions will help tolessen the overall impact on us.

Corrosion resistance – provided by PPGcoatings – is essential to keeping onshoreand offshore wind turbines working.

Over the last 12 months, raw materialprices escalated significantly. We’llcontinue to proactively manage theseunplanned cost increases while focusingon our core initiatives: operationalexcellence; selective technologicalinvestments; broad geographic growthin developing economies, especiallythe h igh-growth reg ions of As ia ,Africa, Brazil and the Middle East; andleveraging our track record of excellentproducts and superior global service.

Products and Technologies

To meet customers’ needs, we have awide range of products and technologies,including industry-leading polysiloxanes,antifoulants and solvent-free tank linings.Our ongoing product development effortsrevolve around durability (corrosionprotection, color and gloss retention),value-added functions (energy savings,abrasion/ ice/ chemical resistance),effective application, fit-for-purposeusage, and regulatory compliance.

Growth

Strategic and “bolt-on” acquisitionscontinue to play a key role as we lookto continue our profitable growth,especially in the emerging regions. Wealso continue to facilitate the synergieswe have with other PPG businesses,architectural and refinish coatings,in particular. Not only can we sharemanufacturing facilities, but we’re alsobenefiting greatly from those businessunits’ far-reaching distribution networks.

PPG coatings are used on semi-submersibleoffshore located in some of the deepestwaters off the coast of the United States,Brazil and Asia.

PPG’s newest business unit is only fouryears old, but it’s already a leader in manyof the industries in which it participatesbecause of service and track records.“We have excellent manufacturing facilities,employees and product lines,” said TomMauck, vice president of PPG’s protectiveand marine coatings (PMC) business.“Our heavy-duty coatings protect huge,valuable assets in a variety of industries.”

Following are highlights of some key PMCindustry segments:

Marine new builds (NB)

Coatings sold during the building of newbulk carriers, tankers, container/boxships and related vessels.

•Currently,morethan95percentofthe world’s new ships are built in Asia, with China and Korea accounting for about75percentofthattotal.•Thebusinessisenteringitscyclical downturn as fewer new builds are under order from shipyards.•PPGproductsinthismarketinclude the SIGMAPRIME® and SIGMASHIELD™ brand lines.

Marine dry dock (DD)

Global reach + superior products =competitive edge

Products made by PPG’s protective andmarine coatings (PMC) business are usedon virtually every continent and everysea around the globe. “Our global reachcombined with our superior productrange provides PPG with a competitiveadvantage,” said Tom Molenda, globaldirector of marketing, PMC.

Fol lowing are examples of majorprojects that used PPG’s PMC coatings:

South Korea shipyard

PPG and its joint venture partner,Samsung Fine Chemicals in SouthKorea, provide coatings and technicalexpertise for some of the world’s largestshipbuilders.

Large shipyard operators use more than1 million gallons of paint annually tocoat new vessels. PPG works closelywith them to supply coatings duringboth the fabrication and manufacturingprocesses.

Amsterdam petrochemical terminal

The growing demand for storage,blending and transportation servicesfor gasoline and other oil products ledRoyal Vopak – the world’s largest ownerof petrochemical storage facilities – toexpand its terminal in Amsterdam, theNetherlands. The tank builder selectedPPG’s PMC coatings for its 40 newstorage tanks “based on the products’great track record and Vopak’s globalworking relationship with PPG’s PMCbusiness,” Molenda said. The RoyalVopak facility is adjacent to PPG’scoatings manufacturing plant.

Connecting Nevada to Arizona

The new Hoover Dam Bypass Bridge– or the Mike O’Callaghan-Pat TillmanMemorial Bridge – stands above themassive Hoover Dam outside of LasVegas, connecting Nevada to Arizona.This bridge is the largest concrete arch inthe Western Hemisphere rising 840 feetabove the Colorado River. PPG’s PMCbusiness won The Society of ProtectiveCoatings’ 2011 E. Crone Knoy Award forproduct performance in coating the newbridge and its components.

PPG’s PMC business provided the coatingsfor this ship “block” – a major segment thatwill be welded to other blocks to create anew vessel in South Korea.

High-durability systems for theprotection of offshore wind farms

The offshore industry has learnedthe hard way that the harsh offshoreenvironment can quickly exposeinadequate protective coating systems.

Future offshore wind installations willdiffer in many ways from those currentlyin place. They will be significantly largerin turbine size, up to ten times furtheroffshore than current wind farms andlocated in deep water – the so called`Far shore´ projects.

Th is deve lopment wi l l br ing newchallenges in the offshore environment –one of the most hostile natural habitatsknown. Any steel structure will facepotentially increased corrosion ratesfrom highly corrosive conditions, suchas high levels of salt contamination, fullseawater immersion, splash zones andhigh UV exposure.

Unprotected steel structures in the fullyimmersed area, and those situatedabove water in the atmospheric zone,corrode at four times the rate of similarstructures located inland due to theprolonged wet conditions and highchloride concentrations. Rates are higherin the splash zone: up to ten times therate for inland structures, with structuresalso subject to water erosion, winter ice,impact and abrasion.

Premature coating failures in the pasthave resulted in expensive maintenanceprograms to repair failing coating systemsin situ. The cost of offshore maintenanceis significantly higher than for similar workon land; repairs are conducted duringshort weather windows, surfaces requireconstant washing down to remove saltcontamination, and access is difficultand dangerous. Therefore, coatingsystems applied at new constructionmust be proven for offshore exposure inorder to give the desired high durability.

A number of internationally recognizedstandards,ISO129441, ISO 203402

andNORSOKM-5013, are available toassist the specifier in ensuring that acoating system will meet the necessaryrequirements. However, these standardsare for guidance only and are nosubstitute for the proven performance ofa coating system over a long period inoffshore service. exposed to aggressive(corrosive) environments: prematurecoating breakdown and heavy corrosion.

PPG´s offshore protective coatingsystems provide user-friendly applicationproperties at new construction andproven long-term durability in service.Therefore, the systems specified forthe foundations and external sectionsof wind turbine towers are prequalifiedto the recognized standards mentionedabove and, most importantly, well provenin offshore service conditions.

For external tower sections, PPG has aninnovative two-coat system consistingof a zinc-rich epoxy followed by anextremely durable finish. This system iseasy to apply in-shop giving fast steelthroughput whilst offering excellentanticorrosive properties and outstandingresistance to the high UV levels foundoffshore. Also, inorganic hybrid productssuch as polysiloxanes offer a majorimprovement in the durabil i ty andaesthetics for offshore coating systems.

The aggressive splash zone area offoundations is where specialised, provencoating systems need to meet the harshconditions. Accordingly, a solvent-freeepoxy phenolic system is specified togive unrivaled anticorrosive performancewith superior impact and abrasionresistance. This unique coating is appliedas a two-coat system and is fully certifiedby Lloyd’s Register as an abrasionresistant ice coating and also by AkerArctic for low ice friction. Therefore, it isthe ideal choice for the splash zone areato withstand water erosion, protect boatlandings, and resist impact and abrasiondamage from floating debris and ice.The effect of choosing the wrong coating

exposed to aggressive (corrosive) environments: premature coatingbreakdown and heavy corrosion.

The correct choice of heavy-dutycoatings is of paramount importanceto s takeho lders invo lved in newoffshore wind farm developments. Fullconsideration and preference mustbe given to those systems that arepre-qualified and compliant with therecognized industry standards, easy toapply, and possess a long and proventrack record for offshore exposure.

Careful selection of protective coatingsystems at the outset of the project canpay dividends in the future by meetinglong-term performance goals, improvinglabor efficiency and keeping in-servicemaintenance needs to a minimum.

PPG sets a new standard withthe SIGMASHIELD™ 880 coating

The SIGMASHIELD 880 coating is arapid immersion, abrasion-resistant,surface-tolerant, multipurpose epoxydesigned specifically for challengingenvironments. The SIGMASHIELD 880coating can be rapidly immersed andwil l continue to cure in sea water,making it ideal for splash zones, tidalareas and immersion applications. It isalso appropriate for use in many otherProtective Coatings market segments

including petrochemical, power, water, mining and others. Its single coatapplication and fast drying capabilityare beneficial to industries where highfilm thickness is required, where highcoating throughput and productivity areimportant and where fast return to serviceare required. The SIGMASHIELD 880coating is also useful for applicationswhere surface preparation is difficultand may be l imited to hydrojetted

and hand preparation by wire brush orscraping methods. This rapid immersion,abrasion-resistant, surface-tolerant,multipurpose epoxy will be offered tothe Protective Coatings market as theSIGMASHIELD 880 and AMERLOCK™ 880products, depending on the customer location. Both the SIGMASHIELD andAMERLOCK product famil ies have outstanding performance histories.

2X thickness in a single coat

The SIGMASHIELD 880 coating canbe applied at twice the thickness in asingle coat relative to the competitor. This provides the benefit of two coatsin one – which saves labor and time,while protecting longer due to high filmthickness. Even at a film thickness upto almost 1800 microns/72 mils, theSIGMASHIELD 880 coating was resistantto sagging and shows higher sagresistance than the competitor (Figure 1).

The abi l i ty to bui ld f i lm thicknessefficiently when applying protectivecoat ings in a fabr icat ion shop isimportant for maximizing throughput andproduction output. Fast drying time isalso important for fabrication efficiency.

40% faster dry-to-touch

The SIGMASHIELD 880 coating dries totouch 40% faster than the competitor.This faster dry to touch is exhibited in thereduced tracking time at 23°C (73°F).In addition, this benefit results in a >40%shorter minimum recoat time versus thecompetitor(at20-25°C/68-77°F)anduptotwice the overcoat window, allowinggreater application flexibility. Faster dryingtime is particularly advantageous to thesteel fabrication industry where fasterthroughput increases production rateand profit.

Outstanding crack resistance

Outs tand ing c rack res is tance i sobserved at high film thickness with theSIGMASHIELD 880 coating. In hot andcold cycling tests and continuous agingat 60°C (140°F), the competitor productbegan to crack above 1000 micronswhile the SIGMASHIELD 880 coatingdid not crack at even higher thickness(Figures 2 and 3).

30% more abrasion resistant

The SIGMASHIELD 880 coating is30% more abrasion resistant than thecompetitor and this is reflected in lessweight loss when subjected to Taberabrasion testing. The SIGMASHIELD 880coatinglostonly85mgcomparedto120mglost by the competitor after 1000 cyclesof Taber abrasion. This property allowsthe SIGMASHIELD 880 coating to protectassets longer. While many epoxy coatingscontain reinforcement to enhance theirabrasion resistance, the SIGMASHIELD 880coating can achieve enhanced abrasion resistance without reinforcement.This minimizes the equipment wear andtear associated with many reinforcementmaterials. Abrasion resistance is notonly a benefit after a product is put intoservice, but plays an important role duringfabrication, installation and transport.

For environments that require an evenhigher level of abrasion resistance,the SIGMASHIELD 880 GF coating,augmented with glass flake additive,is also available. Field testing has shownthat the SIGMASHIELD 880 GF coatingexhibits the same thicker single coat,faster dry and ease of application as theSIGMASHIELD 880 coating.

Additional SIGMASHIELD 880 Benefits:

The SIGMASHIELD 880 coating maybe immersed in sea water after only 30minutes and continues to cure uponimmersion. Its application and curing arepossible under more varied conditions

than the competitor. This benefit allowscoatings to be put into service quickly intidal zones while continued cure underwater provides immediate protection tothe structure.

The SIGMASHIELD 880 coating is surfacetolerant and allows the use of hydrojettedsubstrate and hand tooled substratepreparation (Figure 4). This propertysaves labor and time and benefitsstructures that are difficult to access forsurface preparation. It can be appliedby spray, brush and roller for additionalapplicator flexibility.

SIGMASHIELD 880 Certifications

PPG provides appropriate certificationsfor products in order to assist customersin the i r coa t i ngs se lec t i on . TheSIGMASHIELD 880 coating is certifiedtoISO12944standardC5MHighandIm3 High atmospheric environments. The SIGMASHIELD 880 coating hasbeen certified to NORSOK StandardSystem 7 Submerged and passed thetest requirements for splash and tidalzone as described in the standard.

SIGMASHIELD 880 Case Studies

The SIGMASHIELD 880 coating hasbeen tested in a number of casestudies with outstanding resul ts .A Pertamina refinery in Indonesia coatedtidal zone jetty structures that areexposed to wave action, debris, onand offloading activities and salt water. The SIGMASHIELD 880 coat ing’srapid immersion and underwater cureenabled its successful application withintidal limits and saltwater immersion. An 18 month inspection of the sitedemonstrated super ior corrosionprotection relative to the competitorproduct which showed breakthroughrust and corrosion in some locations.

An offshore dril l ing platform in theRepublic of Congo, West Africa was rustcovered due to its corrosive environmentand lack of past maintenance. TheSIGMASHIELD 880 coating was selectedbecause of i ts surface tolerance,corrosion resistance and rapid immersion

capability. Excellent pull off adhesionresults were obtained on the legs of theplatform with the SIGMASHIELD 880coating and no disbondment near thewater level observed.

A Thermoelectric Power Plant on theeastern coast of China needed a coatingfor its large steel circulating water pipesthat could withstand prolonged flowingwater exposure. The SIGMASHIELD 880coating was chosen for its abrasionand corrosion resistance. Ease ofapplication and the ability to use nonspecia l ized equipment were a lsoimportant selection criteria. Two coatsof the SIGMASHIELD 880 coating wereappliedtoafinalthicknessofupto900microns(35mils)withexcellentresults.

The SIGMASHIELD 880 coating wasused by ZPMC, the worlds leadingfabricator in China, for steel fabricationin one o f i t s many cons t ruc t ionyards. Ease of application for coatinglarge fabrication products of variedgeometries was a high priority. TheSIGMASHIELD 880 coating proved easyto apply, with excellent film formationproperties, and yielded a single coatthickness up to 800 microns (32mils) withno observed sagging or cracking. Thesingle coat application and fast dryingcapability enabled a rapid transition tothe next product and maximized theefficiency of the workshop space. Thefinal inspection revealed an excellent aesthetic appearance.

A single coat of theSIGMASHIELD 880 GF coating at up

to 1000 microns (40 mils) was dry tohandlein5hours(25-30°C/77-85°F)andyielded an ideal aesthetic appearance.

The Customer

Zhenhua Heavy Industries, Co., Ltd.(ZPMC), China’s largest port machinerymanufacturer, ventured into offshorewind power projects in 2010. TheNantong branch of ZPMC is locatedi n t h e N a n t o n g E c o n o m i c a n dTechnological Development Zone inthe Jiangsu Province along the YangtzeRiver. ZPMC manufactured foundationpipes for offshore wind turbines for theRudong Intertidal I Development Zone(RI1DZ). Located in the East China Sea,theRudongwindfarmconsistsof58windturbineswiththecapacityof150mega watts of power.

The Challenge

A coating system for structures suchas the Rudong offshore windmi l lfoundations require resistance tosalt water immersion and abrasion.Ease of application for coating largestructures and fast drying capabilityis also essential to allow structures tobe fabricated efficiently. In addition toabrasion and corrosion resistance fromoffshore environmental conditions, windturbines installed offshore need coatingsystems that can withstand the rigoroustransportation and installation processrequired to put them into place.

The Solution

Applicators blasted the surface of 4wind turbine foundations that were 17meterslong(56ft)and4.5meters(15ft)i n d i a m e t e r t o S a 2 . 0 – S a 2 . 5 i npreparation for coating application.The blasting profile was measured at63-95microns.Applicatorsthenappliedthe SIGMASHIELD 880 GF coatingusing airless equipment at a thicknessof 400 micron (16 mils). A second coatof the SIGMASHIELD 880 GF productwas applied in the same manner atathicknessof350microns(14mils).Finally, the SIGMADUR™ coating 188(yellow)wasappliedat50microns(2 mils) as a topcoat.

The Benefits

SIGMASHIELD 880 GF was selectedbecause of its abrasion, corrosionand sea water resistance, its easyapplication characteristics and fastdrying capability. The SIGMASHIELD 880coating’s high film build in one coatenhances i ts abrasion resistancewhile providing fabrication suitability.Its resistance to sagging at high filmthickness were also desirable for themanufacturing process of the Rudongwind turbines.

The Result

The ease of application, fast dry andcure properties were excellent. The finalinspection yielded an ideal aestheticappearance, with no evidence of saggingor cracking even at 800-1000 microns(32-40 mils). The SIGMASHIELD 880coating was dry to handle in five hoursat25-30oC(77-85oF). In general, ZPMCwas satisfied with this application andthe painting contractor commented“SIGMASHIELD 880 applied very wellwith airless application providing goodcoating atomization and film formationwithout sagging.”
