Coating Systems with low VOC level for long-term corrosion

protection Technical editorial by Dipl. Chem. Joachim Rother (ehemaliger Technischer Leiter)

The Dresdner Lackfabrik novatic GmbH & Co.KG produces high quality corrosion protection systems among

other things for the protection of industrial plants and steelwork plants.

The last major development work for this field of application has been carried out in a joint AIF project with

the Institut für Korrosionsschutz Dresden (Institute for Corrosion Protection Dresden (IKS)). The focus:

realisation of longer protection periods, prolongation of maintenance intervals and VOC-Reduction resulted

in solvent-free EP-Primers and low-solvent polyaspartic (PAS)-coatings. Practical tests and corrosion short

exams by certified testing institutes confirm the suitability to corrosive category C5-M. That is how we

contribute to conservation of resources, sustainability and VOC reduction. IKS certificates confirm this:

These results became technically possible by the use of solvent-free EP-polymers for primers and

intermediate coatings as well as low solvent content for top coat polyaspartics. The characteristic profiles of

these polymers make very dense, high-adhesion, hardly swellable coatings with resistance to chemical loads

and many different water-based medias possible. These polymers are stabilising so that the safety datasheets

must be observed.

Primers and intermediate coatings

As polymer a low molecular epoxy resin was chosen. In combination with reactive thinners it makes the

adjustment of ready to use coating materials without solvent addition possible. The EP resin/hardener

combination is very reactive and leads to a processing time of approx. 45 minutes (ZG90, ZG97). The formula

with lamellar fillers (micaceous iron ore, micro talcum) leads to coatings with high diffusion resistance. The

combination with organic inhibitors and corrosion protection elements ensures a very good corrosion

protection also in the areas of damages (undermining, delamination). The low molecular EP resin leads to a

very good surface wetting so that the primers are surface tolerant.

Adhesion on steel and mineral surfaces is very good. The use of rheology additives leads to very thixotropic

characteristics. The user-friendly solvent-free EP Primer is offered in two viscosity options. The highly

thixotropic option ZG97 with high stability makes film thicknesses up to 750 µm possible (interior tank coating

500 µm), usually applied from 180 µm up to 320 µm. The option ZG90 is applied in a film thickness of 120 µm

to 160 µm. The option ZG90 ensures a thorough edge finish. A technical required additional edge protection

may be omitted in case of careful work as the required film thickness at the edge can be easily achieved in

one working step. This was confirmed in practice by means of two bridge constructions.

In cooperation with the BASt test areas of a motorway bridge have been used for performance recording.

Upon request of BASt edges on the upper belts were carried out with and without edge protection for

comparison purposes. The top coat was carried out with a micaceous iron ore containing PAS coating material

in DB colour shade 703. During annual inspections on site, also together with the institute for steel structure/

Institut für Stahlbau Leipzig (ISL test report of 26th May 2015), a fault-free, equivalent edge protection

behaviour could be determined.

The surface tolerant primers make the use of ultra-high pressure water blasting with 2500 bar for surface

preparation procedure possible. As a result of the good wetting properties, a starting and strong adhesive

rust film is involved into the layer. According to this technology a large tank of Kelheim Firbres GmbH was

completely modernised. The ZG97 was combined with a polyurethane top coat according to sheet 87 (ZD22).

The system was unchanged well preserved after 10 years. The solvent-free EP coatings are mechanically

robust loadable with very good adhesion so that they can be used as single layer in the field of rail vehicle

construction. With Deutsche Bahn a practical test period was carried out on a bulk goods wagon inside and

outside for one year. After the trial period (212 loading and unloading, load-km 53.957 km) the Deutsche

Bahn/T.TVI 24 carried out the matching. The result was the approval/product qualification for the single-

layer coating (film thickness 500 µm according to sheet/ Blatt 35 of BN 918300, System 1).

Polyaspartic (PAS)-Cover coatings

2C-PAS-Coatings consist of a poly aspartic acid ester and an aliphatic poly isocyanate component. PAS

coatings are weather- and UV resistant coatings with a comparable quality level to aliphatic 2C-PUR coatings

but with significant technological advantages. PAS coatings are characterised by a very low solvent-level, in

practice with a volume solids content of approx. 82 %. Formulas with different gloss-level are used ZD57

(glossy) and ZD58 (matt). They form hard surfaces and mechanically robust loadable coatings. They can be

applied with high film thickness which is an advantage. Flawless dry film thicknesses up to 275 µm can be

achieved per working step. The layers dry/cure quickly. This means that - compared to PUR coatings -

significantly higher dry film thicknesses per working step are possible. The precondition is a significantly

higher speed of the cross-linking reaction of the isocyanate/amino group for PAS coatings than the reaction

isocyanate/hydroxyl group so that blistering as a result of carbonic acid gas does not occur. The reaction

kinetics is also responsible for the short processing time after mixing the components, depending on

isocyanate hardener from 30 to 60 minutes. Due to the reaction kinetics the wet film thicknesses harden/dry

faster. The humidity of air influences catalytically the hardening/drying and gloss generation. A relative

humidity of air of 45 % up to 85 % is advantageous. In practice PAS coatings are used in the film thickness

range from 80 µm up to 160 µm. In recent years novatic has delivered PAS coatings for areas up to 1 million

m2/year, especially for concrete-wind energy towers.

Coating systems

The combination of solvent-free EP-primers (ZG90, ZG97) with low-solvent content PAS coatings (ZD57, ZD58)

results in High-Solid-Systems which can be assigned to graduated corrosion categories (EN ISO 12944, part

2). That is why corrosion protection systems with 2 layers from 180 µm to 320 µm and 3 layer systems from

320 µm to 450 µm can be applied easily. The corrosion short exams at the institute for corrosion protection

/ Insitut für Korrosionsschutz Dresden were carried out after DIN EN ISO 12944, part 6. In the test reports

PB300/014_1/15 the fulfilment of the testing requirements for the corrosive category after C5-M high was

confirmed for the 2-layer-system (ZG97/Z57) and for the 3-layer-system PB300/034_1/15. The testing period

of the salt spray test after ISO 7253 was prolonged for both test systems to 3000 h whereas the demand for

C5-M is only 1440 h – without any corrosion phenomena. The use in practice of the 2-layer-system is intended

with a total film thickness of 240 µm, the 3-layer-system with 420 µm. For financial reasons, key customers

demanded coatings after C3-high and C4-high with a minimised film thickness. IKS tests prove the corrosion

category C3-high (PB330/024/18) for the one-layer ZG97 with a film thickness of 120 µm and corrosion

category C4-high (PB300/233/17) for the double-layer ZG97/ZD57 with a total film thickness of 180 µm. The

Page 9: The wonderful summer comes to an end and we start into the ... · Dear Subscribers, The wonderful summer comes to an end and we start into the last period of this year with full energy

institute for varnish and coatings carries out audits regarding gloss- and colour stability of the PAS top coat

coating material (test report no. 130065-1 RAL 7035) in the xenon test after DIN EN ISO 11341 (procedure 1,

cycle A) over 1440 h. Media resistance tests have proven a good stability of the polyaspartic coatings against

specific acid, alkaline and organic media such as fuels, oils and mineral oil. At the test stand in Bodden vor

Hiddensee more than five years high-solid-systems have been tested in the bottom-, boottop and above-the-

water-line on steel, spray-galvanised steel and concrete with positive results.

Good results on testing surfaces at industrial plants complete the corrosion testing, such as in the Rottehalle

Gröbern with the institute for steel structure Leipzig over 4 years, in the tank farm MOL/Pec since 2012 with

two- and three-layer high-solid-systems or solvent recovery unit Dolan GmbH. The testing surface was

treated with needle guns up to St2 under current production. The priming of the surfaces was carried out

with ZG97 and immediately afterwards the top coat with PAS-coating ZD57 was applied. The used objects for

the proof of performance were bridge constructions, testing surfaces at the motorway bridge Almsfeld on

the A 67 and the swing bridge Hamburg-Harburg. All of them were new constructions.

MOL-Tank Pec/Hungary Hamburg-Harburg swing bridge over the Lotsekanal Two-layer system „wet-on-wet“- application

The mentioned high-solid coating systems include technological advantages for the processor and for the

owner of the object to be coated technical and economic advantages. The reduction of the amount of layers,

which is comparable with the film thickness used in common corrosion protection systems, reduces the

coating efforts and thus coating expenses. This results in a faster production process and enables a capacity

expansion. A significant advantage of these coating systems is the wet-on-wet application. Both wet layers,

the solvent-free EP coating as well as the polyaspartic top coats, cure simultaneously. Due to the elimination

of intermediate drying times significant time savings are possible. These advantages are especially cost saving

in the series production.

The presented coating materials are versatile; in the 2-layer system from 180 µm up to 320 µm and in the 3-

layer system from 320 µm up to 450 µm. The very good protection ability has been proven by practical tests

and corrosion short exams. In combination with high film thicknesses this leads to prolonged protection

periods and longer maintenance intervals. This results in a further development of the existing Blatt 87 after

TL/TP-KOR as the protection periods can be assigned to the future Blatt 100.
