With over 20 years of successfully designing, patenting and producing industry leadingmodularchillers,thedevelopmentteamatMultistacksetoutonanextensive2½yearproject.Theresultwasthecreationofarevolutionarynewfamilyofenergyefficient,technologicallysuperiorchillersknownastheMaglevFloodedChiller lineandthenewindustrystandardincontrols,FlexSys.

Ashiftintheairconditioningindustryfocusfrominefficient,constant-volumeairdistributiontoenergysavingvariable-volumeairflowrevealedaneedtoseekthreespecificsthattheMagLevchillerdiversityisbasedupon.

1. EnergyDiversityMagLevcompressorsattainoptimumefficiencywhileoperatingatpartload.Thiscreatesanoperationalstrategytorunmultiplecompressorsatpart-load—foraslongaspossible--toachievethelowestKw/Ton.Ascoolingloadsdecline,theMultistackFlexSyscontrolleradaptstothelowestKw/Tonstrategyincludingshuttingdowncompressorstomeetcoolingrequirements.Thisproprietaryadaptivecontrollogicallowsa450tonchillertoprovideaslittleas40to50tonsofoff-hourcoolingat.33kW/Ton.EnergyDiversityistheabilitytoutilizemultiplecompressorstofunctionatpart-loadonoversizedshells.Thisabilitymatchesandoptimizespart-loadperformancetomeetbuildingdemandsallday—notjustduringpeakuse.

2. FunctionalDiversityRedundancyinachillersystemisimportant—butoftenoverlookedduetocostrestraints.Forthefirsttimeintheworldoffloodedchillers,multipleMagLevcompressorsmountedonacommonshellnowoffersanewformoffunctionaldiversitypreviouslybeyondthebudgetconsiderationsofmostcoolingprojects--redundancy.IfasinglecompressorfailsonaMagLevfloodedchiller,theothercompressorsstillrunandprovidecooling.Additionally,traditionallargetonnagecentrifugalsbecomeincreasinglyinefficientbelow50%capacity.Thestandardfixistheinstallationofacostly,fairlyinefficientafterhourschiller.MagLevfloodedchillersaredesignedwithmultiple,VFDDrivenMagLevcompressorsthatcosteffectivelyandefficientlyprovidethefunctionaldiversityofaafterhourschiller--withoutcostofaseparatesystem.

3. OperationalDiversityHereareseveraloperationaladvantagesthatarecreatedbyachillerthatincorporatesmultipleMagLevcompressors:

•In the unlikely event of a compressor failure the othercompressorswill continuetooperateuntil thedownedunitisreturnedtoservice.

•Temporarycoolingrentalsnecessitatedwhenalargetonnagemachine fails can almost be eliminated by the built-inredundantdesignofMagLevfloodedchillers.

•Ifacompressordoesfailandneedstobereplaced,itcanbeaccomplishedbytwo(2)technicianswithoutthenecessityoflargecranesorotherspecializedriggingequipment.

•Maintenance routines are simplified and easily completedwithout system shutdowns. Individual compressors can beshut down for maintenance without requiring the entiresystemtogooffline.

Oil-Free MagLev Centrifugal Compressors-

The direct result of aerospace and industrial technologies converging with advanced digitalcontrols to provide a light weight, mechanically robust two-stage centrifugal compressor.Thistechnology allows for industry leading energy efficiency, reliability, and redundancy throughthe use of multiple smaller compressors on a common refrigerant circuit. Compressors featureapatentedmagneticbearingsystemthateliminatesvibrationwithonlyonemajormovingpart.Thisdesignleadstoultraquietoperationwithsoundlevelsaslowas70DBA.

Isolation Valves on Each Compressor-

Withmultiplecompressorsonasinglerefrigerantcircuit,itdoesn’tmakesensetorecovertheentirerefrigerantchargeforservice.Eachcompressorisequippedwithanindividualdischarge,suctionandmotorcoolingservicevalve.Thisallowscompressorisolationforserviceormaintenance,ifrequired.

ByaddingaLoadBalanceValvetoeachcompressor,thereisnoneedforadedicatedlead/lagsequenceonthecompressors.StartingsequenceforcompressorstakessecondsasopposedtominutesthroughtheuseoftheloadbalancevalvesandproprietaryFlexSysAdaptiveStartLogic.Threebenefitsofthisdesignare:

1. Eliminates faultscausedbyshaft instabilityduetostartingagainstelevatedheadpressuresorlackofrefrigerantflow.

2. Eliminatesanythermallagcausedfromthechillerunloadingtostartadditionalcompressors.

3. Decreasesenergyconsumptionbecauselagcompressorstartingwillnotcauseapowerspike.

UnloadingisimprovedastheLoadBalanceValveworksinconjunctionwiththecompressortoextendthecompressorsoperatingenvelope.Thisallowsforlowerminimumcapacitieswhichhelpinlowloadorcriticalapplicationssuchasprocesscooling.

Condenser Liquid Level Sensor-

AllMultistackMagLevfloodedchillersareequippedwithacondenserliquidlevelsensor.Inaddition,thereisasecondsightglasslocatedonthesideofthelevelsensor,mountedoffthecondenser.Thecanisterhasafulllengthsightglassprovidingawindowforthetechniciantoseewhatishappeningwithliquidsandensurepropersystemoperation.

Dual Electronic Expansion Valves Standard-

All Multistack MagLev chillers with multiple compressors feature two electronic expansion valves for maximumredundancy and reliability.This feature allows the chiller to run on one or two valves to always meter the properamountofrefrigerant.Byusingelectronicvalvesinconjunctionwithlevelcontrol,MagLevchillersareabletounloadfurtherthanchillerswithonelargeEXV,TXVs,ororifices.

Advanced Heat Exchangers-

Aimed at providing the absolute best balance of chiller turn down versus pumppowerconsumption,MagLevheatexchangersweredesignedtoprovidecustomerswithexceptional4:1watersideturndown.AllMagLevheatexchangersareselectedineachsizerangetooptimizethechillerswatersideperformance.Thisallowsforgreat versatility with all pumping configurations. MagLev heat exchangers areoffered inavarietyofpassconfigurationsandshell lengthstomeetyourspecificapplicationneeds.

100% Oil Free Design-

ThroughextensivelaboratorytestingandastudydonebyASHRAE,ResearchProject601, itwasconcludedthatoilhasverycostlyconsequenceswhichleadtoenergyinefficiencybecauseofoilloggingintheheatexchangers.Largecentrifugalchillersthatuseoilhavehigheroperatingandmaintenancecostsduetorequiredannualservice(oilchanges,oilsamples,oilfilters,leaks)andtheuseofsumpheaters.Inaddition,oilloggingdramaticallyaffectschillerperformanceoverit’slifetime.

Environmentally Friendly R-134A–

Withtheproclamationof theMontrealProtocol, refrigerantssuchasR-11andR-22wereassignedscheduledphase-outdatesduetotheirhighozonedepletionfactors—newequipmentcannolongerbeproducedwiththese refrigerants. Currently, R-134A has no phase out date, is considered a green refrigerant and is used inMagLevChillers.

First-In-Class Electrical Enclosures-

All enclosures on Multistack MagLev Flooded Chillers are UL listed. Featuresinclude: fully vented, louvered panels with FlexSys controlled cooling fansfor maximum energy efficiency. A modular panel design provides simplistictrouble shooting, voltage separated cabinets for maximum resistance totransientvoltages,EMInoiseandincreasedsafety.

Buss Bar Power Distribution-

AllMagLevfloodedchillersutilizeacopperbussbarsystemforeaseofconnection.Thisallowsthehighvoltageforeachpowerpaneltobeinlinewiththebussandisolated.Also,iteliminatesusingmultipleelectricalenclosuresaspullboxes.BussbarshavealsobeenfoundtobemoreresistanttoEMInoise.

Individual Breakers-

The need to isolate each compressor with individual breakers, while allowing other compressors tooperate,onlymakessense.Thisprovidesforbetterserviceabilityandredundancy.Ninety-fivepercentofallMagLevFloodedchillersintheworldtodayarebuiltusingmultiplecompressors.

Single Point Of Electrical Connection-

FieldinstallationtimeisdecreasedbyMagLevsinglepointelectricalconnectiondesign.Chillermountedbreakerisoptionalandcanbespecified.

Factory Mounted Differential Pressure Transmitters-

AllMultistackMagLevchillerscomewithfactoryinstalleddifferentialpressuretransmittersontheevaporatorandcondenser.Thetransmittersareplumbedandwiredintothecontrolsystemtodecreasefieldinstallationrequirements.Flowtransmittersareusedforprotectioninplaceofflowswitches,whichcanflutterwhenusedinvariableflowapplicationsandcausingnuisancetrips.Thetransmittersarealsousedtohelpdeterminerealtimechillerperformance.

Isolated Control Power Feeds-Highvoltagecomponentsareisolatedfromallcontrolcomponentsforincreasedsafetyduringservice.Thisfeaturepreventselectricalinterferencefromthehighvoltageelectricaltothesystemandcompressorcontrols,whichincreasesreliability.

Compressor Hub System-

The FlexSys Hub System isolates all compressor communication, interlocks, and safetieslocallywithineachcompressor.Thisfeatureallowsforprecisecontrol,maximumredundancy,andefficient real timecommunicationtoeachcompressor throughanEthernetconnection.Availableinthefirstquarterof2010,eachhubwillfeatureasmallmicroprocessorthatwillactasabypasstoeachcompressorforredundancyusuallyreservedformissioncriticalapplications.

ThesoftwareintheFlexSyscontrolsystemworksinconjunctionwiththecompressorhubscreatingthenextgenerationofchillercontrol.MostcontrolsystemslookatleavingwatertemperaturewithasinglePIDloopandconvertthisintoasingledemandsignalthatisappliedtoallcompres-sors.Thisaffectsloadingcharacteristicsofthechiller,thatcaneitherbetooslowortoofast.Tooslowcancreatethermallag,whicheventuallyforcesachillertoloadhardertocatchthesetpointofthechilledwaterloop.Toofastcausesarubberbandeffectwherethechillerloadsveryaggressively,becomesunstable,andultimatelyforcesthechillertounloadrapidlyonceyouhavemadesetpoint.Thistypeofcontrollogiccancreateamperagealarmsandfaults,suctionalarmsorfaults,highpressurealarmsorfaults,andenergyspikes.Thiscanaffectthechiller’sreliability,energyeffi-ciency,andoverallperformanceinthechilledwatersystem.

All National and Local Electrical codes must be observed. freightelevator.Thisconceptsavesanincredibleamountoflaborandmoneyduringaninstallationoraretrofit.
