PREFACE

GENERAL INFORMATION 1. Introduction This document is intended to give basic guidelines for workshop layout, Visual Identity (VI), tools and equipment not only to help maximising the workshop profitability, but also safety and cleanliness. The workshop has to have a high service level, a profitable output and has to be a save environment for the persons within. Every existing and new dealer has their own idea on how a workshop should look like. The main layout often depends on the following:

• Available area inside the dealer facility • Quantity of mechanics • Quantity of work each day • Entrance into the workshop

These are just the first main items that most people will take into account when “designing” the workshop layout. Besides these important items, there are many other facts that have an influence on the service, profit and safety inside each workshop. This manual is just the “mirror” that you can use with your current layout, or your new to be developed workshop. Ideas from this manual can be applicable for every size of dealer shop. Additionally, we also recommend certain models and brands with regards to workshop tools and equipment. All of the recommended products have been evaluated on their specifications, quality, usage for service and service level of the suppliers and have been assessed as good quality for professional use in the Yamaha network. For some of these, we have managed to obtain special prices in the official YAMAHA VI for all of our Yamaha dealers. *This manual will be updated yearly in order to improve & expand our recommendations and to comply to the latest market conditions.

LOCATION OF WORKSHOP

WHERE TO PLACE THE WORKSHOP 1. Pointing out the location Following items should be considered before pointing an area that becomes the workshop:

• Workshop needs to be in direct contact with the parts department, through separate entrance / counter

• Workshop needs to be in direct contact with the reception area • Workshop needs to be close to the parking area of the customers bike • Workshop needs to be close to a washing area • Make sure the area has enough windows to use as much daylight as possible • Prevent that the workshop is a “go through” for any other logistic structure (traffic through the

workshop that is not related to the workshop; parts supply, off loading new MC units, storage of MC) With a minimal distance between all of these locations we optimize the logistics of the workshop by minimizing the (unpaid) walking time of the mechanic. This is the first profit. * Make sure that there is a dedicated space to park/store motorcycles and that they will not be stored in the actual workshop. Storing motorcycles in the workshop happens a lot in practice, but this is one of the most important reasons to loose valuable labour time due to constant repositioning during work and the fact that it usually obstructs an efficient walking route. Daylight is the best solution to illuminate the workshop. It also saves on the energy that is otherwise necessary to ensure enough lighting in the workshop.

FOLLOW THE YAMAHA DEALERSHOP DESIGN GUIDELINES Design the workshop according to the Yamaha Dealershop Design Guidelines as shown in the Yamaha IDNet (http://www.yamaha-identity.net). Having a clean and organized workshop in the correct VI contributes to the professional appearance of the total Yamaha dealer shop. A first impression of the workshop appearance has a big influence on the customer’s trust in your technical knowledge and abilities to help them with their after sales visit. 1. General VI Workshop Guidelines

2. Minimum requirements Corporate colors should apply to: • Ceilings including all pipe-work and services should be painted in white. • The walls should be in grey and white with a red stripe alongside. • The floors should be grey. Floor coating should be skid and fluid proof. • Bike lifts and hoists should be red, workbenches preferably also. • For coloring table, refer to IDNet. Reference: IDNet (http://www.yamaha-identity.net) 3. Brand symbols Instruction: Visual check of brand symbols, signage and general conditions. Brand symbols are not available or attached wrongly. Make sure that all brand symbols are available, visible and attached correctly. Arrange that the workshop is maintained in a clean, tidy and safe condition and in a good state of repair and decoration. WORKSHOP LAYOUT

SECURE AN EFFICIENT LAYOUT 1. Basic guidelines The workshop layout is an essential subject to secure an efficient and safe work spot for your mechanics. We need to make sure that all equipment to maintain a service job is close to the mechanics work spot, without interfering his daily work. The following rules need to be considered when designing a workshop layout: • Enough illumination around the working spot (500 lux < 400m2 / 750 lux > 400m2) • Each mechanic has a dedicated workspace that is minimum 15 m2 (approx. 3 m wide by 5 m long) • There should be enough room around the lift to safely move (approx. 90 cm for a single lift or 120 cm in between 2 lifts). • The workplace has 1 motorcycle lift, 1 workbench, 1 general toolbox and oil/air/DC power supply. • Easy access to the bikelift without any interference 2. PROPER TOOLS MAKE IT MUCH EASIER Basic tools & equipment A workshop can only function efficiently with the correct service items and tools necessary to perform each technical job. Good quality and well-maintained tools will help working quicker, more accurate and also safer, all adding to the company’s profitability. A minimum of necessary items and tools are summarized below:

• Bike lift(s) with fixation equipment • Work bench(es) • Toolbox(es) or general Toolboard(s) • Yamaha Special Service Toolboards • Desk & PC with Internet connection • Bike stand front • Bike stand rear • Tire changer • Tire balancer • Exhaust gas extractor • New oil supply • Battery workbench + waste battery storage • Storage of waste oil and other fluids • Compressor • Waste material handling • Engine parts cleaner

Depending on the additional repairs you intend to perform, for instance racing activities / damage repair / custom building / restoration / Rapid service, etc, you will need additional workshop equipment and space. The basic workshop items and tools are handled separately in the following pages. Their benefit and preferable position inside the workshop will also be explained in detail. 1. General Tools As a rule general tools must be made available at a ratio of one to each service personnel. They must be managed by the service personnel themselves, who must store them so that there is neither excess nor lack of tools. Tools are to be supplied as a General Tool Kit, stored and managed in a tool caddie. Ideally, maintenance should be controlled and lost tools should be replaced by individual service personnel. It is difficult to recommend a specific brand. Keep in mind that there are many suppliers that offer a well equipped toolbox for a reasonable price. It is therefore important to be critical on the supplied tools and the knowledge you have gained from your mechanics. Sometimes a specific selected toolbox appears to be more expensive when buying but can be much more efficient in use, which has a direct effect on your profit. Although a general tool-board gives a quick overview of tools, a tools-trolley could be more efficient in reducing unnecessary walking. Refer to the appendix 1 for a general tool list.

2. Special Service Tools The original YAMAHA Special Service Tools should be placed on the YAMAHA special tool boards, which are available via YME Parts & Accessories. The special tools are not often used, so they should be visible for each mechanic on a central location. This shortens the search for the necessary tools for a specific repair, and assures the tools are always available and complete. From the complete line-up three different groups can be created, for Motorcycle dealer, ATV dealer and a combination of Motorcycle and ATV dealer. Refer to the Technical Service Bulletin YMETSIM0902 for details.

3. Bike Lifts Each workshop should have a bike lift(s). The number of bike lifts depends on the number of mechanics. A standard rule is to have the same number of lifts as the number of mechanics + 1. The extra lift is used for either the express service, intensive repairs or other special situation that needs a bike lift but could jeopardise the continuation in the working process (keep the lift occupied). When choosing the type of lift, consider the following;

• Minimum lift height of 100cm (even when the lift is sunken into the floor) • The width of the lift. (models with wide side stands need a larger width to allow proper parking onto

the bike lift) • Decide which accessory to buy with each lift. Not every mechanic needs the same workshop

equipment • What is the heaviest product you service? It determines the load index of the lift • Can the lift be rebuilt to support ATV models as well (if ATV is your business as well) • Use electric / hydraulic controlled lifts for steady lifting and quick lifting / lowering time • Is there a CE certificate on the bike lift?

One of the bike lifts we can recommend is the Bike-Lift “Cruiser 750 Split and Gate.” The “Cruiser Split” features not only the GateOne of the bike lifts we can recommend is the Bike-Lift “Cruiser 750 Split and Gate.” The “Cruiser Split” features not only the Gate, but also the Split, whereas the “Cruiser 750 Gate” only has the Gate in the rear side. These bike lifts are the Top of the Line and can be used if you have many Cruiser models like VMAX and XV1900. The advantage of the “Split” is the front panel which can swing-down for easy access on front wheel. The “Gate” is an ideal bike lift if you would like to use the lift also for ATV’s. There are many different types of stands available in the market. Each of them has their own advantages or disadvantages. For each shop you can choose the best option. A few tips could come in handy when buying new stands:

- Choose a rigid type of stands. You are not like a customer who only uses the stand for washing the unit or lubricating the drive chain. You need a steady stand that allows working on the unit without getting unstable.

- A set of bike stands for each mechanic is a minimum requirement. Yamaha Parts & Accessories have a front and rear stand in the line-up which can be ordered via normal parts ordering system:

* Rather choose 2, or more, stands with different fixation adaptors for the swing-arm, than a model that allows changing the fixation adaptors. In the workshop the mechanic will rather look for a stand that fits immediately than change the stand to suit the unit. Changing the width of the stand is the maximum a mechanic should do to fit the stand to the unit. * Make sure the width of the stand fits the bike lift and if the stand can be used with the optional, tire gate inside the bike-lift. There are several accessories available for the stands to make it suitable for each motorcycle. Below you will se some sample accessories.

Centre jack; This easy to use scissor jack is the ideal lift for raising motorcycles and ATV’s. It can lift the front or rear of bikes on flat deck lifts, and most of the centre jacks can be equipped with additional adapters for even more versatility.

5. Workbenches Each mechanic should have his own workbench, or workbench area. For deciding the number of workbenches in a workshop, we can keep the same rule as for the bike lifts. (Each mechanic +1). The additional workbench should be used for bigger repairs, like engine overhauls, without disturbing the daily working process. Keep the workbench on a reasonable height. The standard height should be between 850mm and 1000mm. Most ideally is the use of adjustable workbench pillars. The space under the workbench can be used for storage of removed parts like cowlings and fuel tank, or can act as legroom (mechanic is sitting down during the administration) Position the workbench near the bike lift to keep a minimum on the walking time for the mechanic The workbench should be equipped with enough sockets to use electrical tools. Keep the sockets on the front side of the bench, it prevents that the electrical wiring of these tools are interrupting the working process. The same can be done with the air hoses for the pneumatic tools. A pulley underneath the work bench that contains the air hose is the best option, because the hose does not interfere the mechanic when it is not used. It also prevents that the hose is coming from the sealing or high spot on the wall, which can be very inconvenient when the pulley is not working anymore. Height positioning of the air hoses also uses more hose material than necessary (covering the additional height)

Workbenches are available with all kind of possible options like drawers, cupboards, backboards for additional tools etc. Ideally is a rubber top surface, which prevents scratches on cowlings and covers. Some sample workbenches

6. Tire changer / Tire balancer Many brands tyre changers are available in the market. Important to know is if the exchanger is also suitable for ATV/SSV wheels without exchanging brackets or clamps. Also take care of the rim clamps, which should have a rubber or plastic cover to protect the rim from damages. Many tire exchangers have an additional connection for a tire air filling device. Some sample tire exchangers

We recommend the use of a dynamic balancer instead of the static way to minimize the risk of shimmying. It’s important to choose a tire balancer which is quick and easy to use. Always use the protection cap when the machine is operating. (If included)

7. Exhaust gas extractor 7. Exhaust gas extractor Extractor systems for exhaust gasses are one of the must have equipments for the workshop. In most of the countries this system is obliged by official authorities. Exhaust gasses can contribute to worker illness, increase facility maintenance expense, and harm the sensitive electronics of diagnostic and servicing equipment. To keep the noise level of the extractor system as low as possible, the motor should be placed outside the workshop.

Extractor systems for exhaust gasses are one of the must have equipments for the workshop. In most of the countries this system is obliged by official authorities. Exhaust gasses can contribute to worker illness, increase facility maintenance expense, and harm the sensitive electronics of diagnostic and servicing equipment. To keep the noise level of the extractor system as low as possible, the motor should be placed outside the workshop. Several kinds of systems are available to implement into your workshop. 8. Battery workbench and waste battery treatment We advice to keep the battery workplace separated from other workbenches in order to minimize the damage caused by battery acid and gasses, which build up during charging. In several countries it is obliged to have a separately vented cabinet for battery handling. Please check with local requirements.

• Use extreme caution when handling electrolyte and keep an acid neutralizing solution—such as baking soda readily available

• Always wear proper eye, face and hand protection.

• Use non-metallic containers to handle liquid • If the electrolyte is splashed into an eye, immediately force the eye open and flood it with clean, cool

water for at least 15 minutes. Get prompt medical attention. • Neutralize with baking soda any electrolyte that spills on a vehicle or in the work area. After

neutralizing, rinse contaminated area clean with water. Use plastic pallet boxes to store waste batteries separated from other products.

9. Battery Chargers

Good battery equipment is essential in each workshop. It will not only recover flat batteries, but it will also optimally activate new MF batteries during PDI. If a new battery will not be fully charged during PDI, the total battery capacity will never reach its maximum during its lifetime. This will drastically reduce the starting performance, but also the lifetime will be shortened. With all the electronic equipment like fuel injection, ABS, YCC-T and YCC-I, a good battery performance is a must. Depending on the size of the workshop, we can recommend different type and sizes of TecMate battery chargers.

2 x independent charging systems of 2Amps. Able to desulfate, charge, maintain & initialize new batteries using the 12hr program. Use on 2 x 12V lead-acid batteries independently OR connected together in a 24V system. Simply connect a battery and the rest is automatic.

Keep in mind that when a battery is flat, customers are unable to use the vehicle at all, having a huge impact on how satisfied they will be with the product, but also with your organisation. We, therefore, recommend to include active preventive battery management in your service activities.

10. Optional workshop (Welding shop) Always keep additional work like welding and metal treatment separated from the normal workshop. This will avoid dust, smoke and metal sparks from flying through the workshop and damage customer’s motorcycle. It will also avoid too much noise in the motorcycle workshop. Make sure the welding and metal work will be done behind closed door, or alternative walls. If a separate room is not available, several flexible enclosures with PVC strips or screens are available.

12. Optional workshop (Engine overhaul) Just like the welding job and metal work, engine overhaul should also be managed in a separate area, on a separate workbench. This makes the engine overhaul easier, and all engine parts can be placed on a clean and ordered workbench without disturbing the job. An additional engine stand will make the job even easier. The engine overhaul location should also contain a engine parts cleaning facility to clean the parts. Make sure this area also contains good light, electricity, an air connection and a complete set of standard tools. To make the job even easier, an engine stand could be a handy tool to build up the engine. In most of the available engine stands the engine can be turned upside down for easy access. APPENDIX 1 (GENERAL TOOLS) A. General Tools As a rule general tools must be made at a ratio of one to each service personnel. They must be managed by the service personnel themselves, who must store them so that is neither access nor lack of tools. Tools are to be supplied as a General Tool Kit, stored and managed in a tool caddie. Ideally, lost tools should be replaced by the service personnel.
