Tuscan Foundry can provide a wide range of stock andcommonly used items with all fittings and accessories.Additionally, items can be made to order to meet the specificneeds of your project.

The standards for rainwater have remained remarkablyconstant for many years which means that replacing orintegrating new with old is easy. The physical properties ofcast iron are sustained throughout its lifetime thusmaintaining its effectiveness. Coupled with its durability andproper maintenance, we would expect our products to lastfor over 100 years under normal conditions.

Where it is not possible to match existing cast iron designsfor individual buildings from stock, Tuscan, in association withits pattern makers, can offer a bespoke service.

The Premier Extra Range

As an alternative we are pleased to offer the ‘Premier Extra’finish which has been developed to satisfy the needs ofspecifiers and clients requiring a “ready to fix product” withno painting required on site. The ‘Premier Extra’ range hasan attractive black semi-gloss finish and is available in all 7standard gutter profiles and round rainwater pipes.

Painting Methods forPremier Rainwater

It is important when paintingcast iron to ensure that allsurfaces are completelycovered.

Premier Rainwater products aresupplied in a grey metal primerwith rust inhibitors.

Before fixing on site, theproducts should be inspectedfor damage to the finish and,where necessary, wire brushedand spot primed with anappropriate metal primer. Thisshould be followed by twoundercoats and one top coat (orone undercoat and two topcoats) of a good quality exterior paint.

For coastal areas please consultyour local stockist or paintmanufacturer for theirrecommendations.

After installation ensure thatany damage to the coating,jointing nuts, bolts and fixingscrews is made good with theappropriate paint.

Note: We stronglyrecommend all products arepainted prior to installation toensure adequate coating onall surfaces. This will reducelong term maintenance.

Painting Methods forPremier ExtraRainwater

Our in house paint coating isformulated to have a lifeexpectancy of 10 years whensubject to normal weatherconditions and rectification ofany impact damage or surfacescuffing during and afterinstallation. Atmosphericpollution and/or the presenceof dissolved salts in therainwater put greater demandson the paint coatings and canadversely affect the lifeexpectancy.

During installation andassembly of the productand handling, scuffing orimpact damage to thecoating must be madegood to maintain theintegrity of the finishedpaint coating. Likewise,any cutting or drillingoperations must beprotected with paint

immediately to prevent theonset of the rusting process.This touch up reworking alsoapplies to any bolts, nuts andscrews used during assembly.

Painting Methods for Premier Soil

It is important when paintingcast iron to ensure that allsurfaces are completelycovered.

Conventional soil pipes arecoated with a black bitumousbased finish to conform to BS416.

If over painting, please refer to your paint specialist ormanufacturer for a suitablesystem.

Surface Preparation

Surface Scuffing or Impact Damage. The affected area shouldbe rubbed with emery or sand paper to remove any loose paint ordebris and provide a key for touch up. Any rusting from exposedmetal should be fully sanded back to bare metal. This processshould be carried out as soon as possible after preparation of the surface.

Cutting and Drilling. Remove any burrs or sharp edges andensure that any oil contamination, loose dust or metal debris isfully removed on completion of these operations. Paint touch upshould be carried out as soon as possible after preparation of the surface.

If the bare metal faces have been left untreated then any rustingof the exposed metal should be fully sanded back to bare metalbefore paint touch up.

Painting Process

This process should be carried out in dry conditions with thesurface to be treated clean and dry.

Use Tuscan Foundry semi gloss touch up paint in the appropriatecolour and apply an initial coat of paint to the bare metal surfaceensuring all exposed metal is covered.

Excessive brushing out of the paint should be avoided since thiswill reduce paint layer thickness and necessitate three or fourlayers of touch up paint to be required.

When the initial or previous coat is touch dry apply the second oradditional coats of paint to the reworked area ensuring anyadjacent areas of paint which have been rubbed during the sandingoperations are also painted. It is important that a minimum of twothick layers of paint are applied to provide the desired paintthickness for product protection.

Paint Touch Up Procedure for Premier Extra Rainwater

This process will ensure the protection of the cast iron productagainst rusting from the reworked areas subject to regular annualchecks and routine maintenance of the exterior surfaces.

Cold Jointing Method for Premier Soil Pipes

As an alternative method of jointing, without the use of a nakedflame as in the traditional lead caulking method, we can providethe following cold jointing products:

• Caulking Cord • CT1 black sealant

Step 1.Centrally align the pipe spigot within the socket and wet the cord.

Step 2.Caulk this into the socket up to 30mm from the top. This will centralise the pipes and provide a backing for thetop 30mm of the joint.

Step 3.Fill the top 30mm with CT1 black sealant, apply using a skeleton gun.

Step 4.When filled, smooth off level with the top of the socket, toprovide a sealed joint and neat appearance. No furtherpainting will be required if the pipes are black.

CT1 can be over painted if the pipes are a different colour.

Note: Each joint of a 4” pipe will require approximately 4 metres of caulking cord and a quarter of a tube of CT1.Estimate usage on smaller or larger diameters pro-ratato pipe diameter.

Fixing Methods for Premier Soil Pipes

A typical fixing for eared soil pipes is 100mm large head pipenail, coach screws or other propriety fixing.

Fixing of uneared soil pipe is by a drive in spike.

Alternatively holderbats or earbands may be used for a moredecorative effect. All fixings are available from stock.

Jointing Methods for Premier Rainwater PipesVertical rainwater pipes would not normally be sealed. Only sealjoints between gutter outlet and rainwater pipe or offset plus anyjoints in a horizontal position such as a 90˚ branch arm or bend.

It is recommended that three small wedges made from timber or sheet lead off-cuts are used to centralise the pipe joints and prevent any wind rattle.

Jointing with Gutter Jointing Kit Suitable for use on Plain Half Round and Beaded Half Round gutter profiles, this kit is an efficientalternative to traditional jointing methods. The kit contains 10 EPDM rubber seals plus M6 x 25mmbolts, nuts and washers, suitable for 100mm, 115mm, 125mm, and 150mm gutter sizes.

Fixing Methods for Premier Rainwater PipesThe traditional fixing for eared cast iron rainwater pipes is by usinglarge headed pipe nails which we have available in 75mm and100mm lengths. These are secured in wooden plugs fitted in thebrickwork/masonry background. Alternatively non corrosive coachscrews or other proprietary fixings may be used.

When fixing on an uneven or unstable surface the recommended method is to secure fixings by means of epoxy resin in pre-drilled holes.

Fixing of uneared pipes can be by holdfast, build in holderbat, earband or screw to wall bracket. These fixings are all availablefrom stock.

Step 1.Take the EPDM gasket andpush the bolt from the inside ofthe gutter spigot and thenthrough the gasket.

Step 2.Line up the gutter and gasketwith the socket of the nextgutter/fitting and push the boltthrough ready to accept thewasher and nut.

Step 3.Check the gasket is square andeven between the two guttersand then tighten the nut andwasher. Be careful not to overtighten as this may affect thejoint or damage the gutter.

Step 4.Finally use a craft knife to trimoff any excess gasket rubber.

Note: When carrying outjointing or installation workon cast iron gutters, alwayscheck for any slight damageincluding paint chips and cutends and if necessary use theappropriate touch up paint toensure a complete covering.

Jointing Methods for Premier GuttersThe most popular way of jointing cast iron gutters is by using a lowmodulus silicone sealant or specialist rubberised bitumen gutter mastic.

The sealant should be spread evenly within the gutter socket applyingadditional sealant around the jointing hole before placing the gutterspigot into the socket and compressing both parts using M6 x 25mmcorrosion resistant mushroom head bolts, ensuring the bolt head is on theinside of the gutter.

The washer and nut should be lightly tightened from the underside of thegutter to allow excess sealant to be removed. Do not over tighten as thiscould result in gutter damage.

Note: If gutters have been cut, remove any loose filings immediately toensure no discolouration/ rust marks on the paint surface. Also checkthat cut ends, bolts, nuts and any slight installation damage is made goodwith the appropriate primer and paint.

Fixing Method for Premier GuttersBefore commencing the installation, inspect all fascia boards toensure they are in good condition and will adequately support castiron gutters.

1. Determine the direction for fittingthe gutters beginning withsocketed end of the gutter e.g.Notts OG gutters fit left to rightand G46 gutters fit right to left

2. Position the first bracket 150mmfrom the end of the run

3. Fix subsequent brackets at900mm maximum centres using a string line for alignment ofbrackets and ensuring a slight fall towards outlet positions.

4. Gutters may be cut with a powered disc cutter or tipped hacksaw.

5. When cutting gutters, ensurethere are no loose filings left onthe surface as these will causediscolouration of the paint finish.

6. All cut ends, bolt heads anddamaged paint areas should beretouched immediately.

Whilst it is common practice to fitgutters in fascia brackets, somegutter profiles may be fixed directto the fascia if required. Theseinclude OG and moulded gutterswhich have three pre-drilled holesper 1.8m (6') length along the topback edge.

Where building designs incorporateno fascia board, other types ofbracket will be required, the mostpopular being side fixing rafter, topfixing rafter and rise and fallbrackets with build in spikes. These are all readily available ingalvanised/zinc plated steel andother designs are obtainable to suityour specific requirements.

In England, rainwater systems havebeen used to drain roofs at leastsince 1066, when a rainwater pipewas erected at the Tower of Londonto protect its newly whitewashedwalls. It is also known that the readyavailability of recycled lead followingthe dissolution of the monasteries in1539 promoted a sudden increase intheir use, as illustrated by thenumber of hopper heads displayingheraldic designs and dates from thatperiod. Nevertheless the use ofgutters and down-pipes remainedrare until the 18th century, and mosthouses relied on broad-spreadingroofs to shed their water clear of the walls.

Cast iron rainwater goods wereintroduced in the late 18th centuryas a mass-produced alternative tolead. As well as being easier toproduce, the material enabled eavesgutters to be installed much moresimply, since lead could only be usedin this location as a lining for timber.By the mid 19th century cast ironpredominated, although leadcontinued to be used for down-pipesand ornate hoppers in the variousrevivals of gothic and medieval

styles of architecture, particularly onchurches. As a result, most oldbuildings now have cast ironrainwater systems which should bepreserved and regularly maintained.Not only are they part of a building’sheritage and character, but they alsokeep water out of its fabric, and they are therefore vital to itsstructural integrity.

Cast iron pipes, gutters and theirfittings have a highly distinctiveappearance due to the texture of the material, its thickness, and thequality of the cast components.Preserving and maintaining anoriginal rainwater system contributesimmensely to the external characterof a property. Decorative featureslike hopper heads, or rainwaterheads as they are also known, canadd further interest and a uniquesilhouette to a building, especiallywhen accompanied by other ornatecastings like decorative ear bands.Cast iron hopper heads also oftenprovide an indication of thebuilding’s age and are especiallyimportant to the architectural valueof a property. During the Victorianand Edwardian times, they were

commonly used to put a stamp on aproperty by displaying either a date,coat of arms, an emblem or initials inimitation of the lead hopper headsthat preceded them, as well asproviding an effective way ofcollecting rainwater.

Maintenance and repairs

Neglecting a property’s rainwaterdisposal can cause serious structuraldeterioration especially with oldbuildings. Regular inspection couldprevent the need to spend hundredsof pounds at a later date on dealingwith a serious outbreak of dry rot intimber roof trusses or a floodedbasement or ground floor because ofa blocked drain. Forgetting toremove the debris from hopperheads, flat roofs and drainagechannels and also not removing thevegetation from behind down-pipesor ignoring leaky gutters havebecome major causes of concern forconservation organisations. TheSociety for the Protection of AncientBuildings (SPAB) recently launcheda National Gutters Day, toencourage property owners toinspect their gutters and keepbuildings free from damp andstructural damage.

Cast iron is a strong material which,if correctly designed and maintained,can be one of the most durableelements of the building fabric.However, if the paint layer whichprotects it is neglected, theunderlying metal will rust andeventually fail, particularly if poorlydetailed. Moulded gutters supportedby a stringcourse are particularlyvulnerable as the stringcoursecatches the moisture and two facesof the gutter are in permanentcontact with damp brickwork.

Traditionally, cast iron was protectedby applying two top coats oflead-based oil paints over a coat ofprimer, but these traditional paintsystems dry slowly and are highlytoxic. Today, there is a wide choice ofpaint systems, each offeringdifferent advantages. Modernalkyd-based oil paints are the mostcommon, applied in two coats over azinc-rich primer. (Three top coatsmay be necessary in moreaggressive environments such ascoastal areas.) When repainting,make sure that all areas of paint thatare in poor condition are properlycovered; patches of missing paintshould be primed and re-primedbefore painting. Particular careshould be taken when dismantlingsections of guttering because castiron is a brittle material, and jointsmust not be forced.

Where rainwater goods have beenbadly neglected it may be necessaryto remove all the paintwork and rustby carefully shot blasting the surfaceto strip it back to the bare metal.Only then can the condition of themetalwork be examined to determinethe level of decay. Shot blasting is ahighly skilled job as too strong apressure can cause fractures and the cast iron will crack. In the case ofthe most important historic buildingsit may be a requirement of listedbuilding consent to have paintanalysis undertaken first, so that this important aspect of thebuilding’s history is not lost. In anyevent it is always advisable to atleast record the colour of the oldpaint so it can be restored backto its original colour.

Replacement parts

If a section of the rainwater systemis beyond repair, the SPAB suggeststhat replacements should usually bemade of the same material as theoriginal. However, finding areplacement for a particular profilecan be difficult, as cast iron has beenused since the 19th century forgutters, down-pipes and rainwatersystems and, over this periodrainwater systems were produced bymany different foundries , few ofwhich still remain. Sometimes theonly solution is to make replicas.

Recently, Tuscan Foundry Productsrestored an original hopper head inWalthamstow High Street, Londonand copied its original Victoriandesign to produce a small number of

replica cast iron hopper heads for aheritage economic regenerationscheme. The reinstatement of thehopper heads was an integral part ofputting back unique historic featuresto Walthamstow High Street and theoriginal hopper head had so muchhistorical value it was hand deliveredby the Heritage Projects Officer tothe factory.

The hopper head had suffered somuch weather damage that it had tobe shot blasted back to the baremetal. On examination it was foundthat the hopper head was still intactand could be repaired and alsoreplicated. To ensure that the detailswere perfectly matched, thedecorative pattern of the originalwas hand carved into wood to createthe moulds for the replica cast iron

The importance of maintaining and preserving cast iron rainwater systems

Without proper maintenance, damp and decay caused by blocked, sagging and damaged gutters can lead toexpensive repair bills and the loss of historic fabric.


hopper heads. Both the original andreplica hopper heads were thenpainted to protect them from rust.

In sensitive situations wherehistorical gutter cannot be removed,it may be necessary to copy apattern in situ by making an accuratetemplate. This was the case with therecent restoration of the rainwatersystem on Brighton and HoveMuseum, where the guttering was anunusual profile.

Installation

Joints in cast iron rainwater pipes donot need be sealed because theupper pipe runs inside the socket ofthe lower pipe, preventing leaks, andan unsealed pipe will be easier tomaintain and repair in the future.Generally, all that is required is threelead wedges placed between thesocket and the spigot to centraliseand secure it, although manyinstallers choose to seal the voidusing low modulus silicone sealant.

Gutters, on the other hand, must besealed. In the past the joints werecaulked using red lead putty, but thishas now been replaced by lowmodulus silicone sealants. Thesealant is spread evenly within thegutter socket before placing thegutter spigot into the socket andbolting them together with stainlesssteel or zinc-plated screws. The nutsshould be lightly tightened ontowashers to avoid damaging thepaint. Finally, any excess sealantshould be removed.

Typical fixings for an eared rainwaterpipe are large headed pipe nails but

alternatively, rawl bolts or coachscrews can be used. Whichever typeof fixing is used, it is important thatit is made of stainless steel, asrusting steel buried in masonry cancause the masonry to crack.Uneared pipes can be fixed bydrive-in spike, built-in holderbat or ear-bands.

Before fixing the system to oldfabric, it is important to survey thestructure carefully, including any rooftimbers or fascia boards affected, aswell as the masonry below. As withany drainage system, cast irongutters and pipes must be fixed tosound material. Bear in mind thatthis material may also have tosupport the additional weight of apotential build up of ice and snow inthe winter months. If the system hasleaked in the past, it may benecessary to carry out local repairsto make the structure watertight andto ensure that the fixing points aresound before proceeding. Repairs tohistoric structures will require skillsand materials to match those usedhistorically, and in most cases willrequire the services of a contractorwho is familiar with the use of limemortar repairs.

Once the rainwater system or part ofhas been installed, it should bewater tested using a hose orwatering can to check there are noleaks and the walls are dry.

New Cast Iron Rainwater Systems

Where the original rainwater systemof an historic building has beenreplaced by an inappropriate modern

system in, for example, grey plasticor extruded aluminium, it may beappropriate to introduce a systemwhich is more in keeping with itscharacter. Traditionally detaileddesigns in cast iron or castaluminium will often be the mostappropriate solution for 19th andearly 20th century buildings, and inmany cases they may also beappropriate for older buildings.

Cast iron is particularly well suitedespecially for historic buildings andis a popular choice for all drainagesystems. Not only does it have manydesign possibilities, it also offersstrength, durability and longevity.

However, there will be cases whereonly lead will suffice, particularly onpre-19th century buildings andchurches, and in certain cases it mayeven be preferable to have nosystem at all. Thatched buildings inparticular almost invariably rely onbroad eaves and careful groundtreatment below to drain the wateraway. Each case will have to bejudged on its own merits.

The positioning of new down-pipeson an old building is usuallydetermined by the location of theground level gullies, althoughmanufactured or bespoke swannecks and bends allow moreflexibility. The gutters should be laidto a shallow fall to the down-pipeswhich should be vertical. Ideally, all

rainwater goods should alwaysproject clear of the fabric so thatwhen leaks or blockages occur, therainwater does not come intocontact with it.

The paint applied to new cast ironrainwater systems at the foundry isonly a transit finish so the systemwill need to be carefully painted toavoid rusting before it is installedwith any bare or cut metal primedaccordingly. Once the rainwatergoods are dry they can be installed.

It is easy to forget about yourrainwater system after replacing orrepairing failed sections but it doesneed to be maintained and inspectedat least twice a year. Even thoughcast iron rainwater goods have asuperb life span, both new and oldexamples still need to be lookedafter, especially for their historicalvalue. However, it does not matterwhether the property is a hundredyears old or brand new, the messageis the same: ‘maintaining your

rainwater system contributes to theexternal appearance of the buildingas well as keeping it free from dampand structural damage’.
