  • SMART SLEEPERS® have already been installed on both high-speed (East European, South Europe Atlantic) and main lines in France and the technology is currently being installed on bearers.

    The SMART SLEEPER® is an innovative solution to monitor the behaviour of sleepers when subjected to rolling stock traffi c.

    Developed by Sateba, CONSOLIS's French rail subsidiary and a partner specialised in concrete structure instrumentation for public works, a SMART SLEEPER® provides railway operators with a better understanding of track, with the aim of reducing overall maintenance costs.

    A SMART SLEEPER® is a normal precast sleeper with Fiber Bragg Grating (FBG) sensors embedded in the concrete during production, in the centre of the sleeper and at each rail seat. The sensors provide real-time measurement of the sleeper's deformation or distortion.

    SMART SLEEPER®

    Integrated FBG SensorsSensors can be integrated into any type of sleeper during the normal manufacturing process. The sensors are not intrusive and do not affect the track's mechanical properties.

    The real-time monitoring provides insights into:• How the sleeper lies on the ballast• Impact of rolling stock speed and weight• Stiffness of Under Sleeper Pads (USP) • Effects on the fastening system• The effect of maintenance on track behaviour.

    The optical sensors integrating FBG are designed to perform accurate and durable monitoring whatever the conditions: • During track maintenance• With high-traffi c loads• In the presence of electromagnetic fi elds.

    The sensors have a long life-span (at least 25 years) and are resistant to high and low temperatures, shocks and vibrations.

  • VIBRATION MITIGATION SOLUTIONS

    CONSOLIS’ UK subsidiary SBC Rail Ltd supplied innovative concrete track solutions to Crossrail, the new high capacity railway for London, UK.Around 63,000 twin block booted sleepers and 4,500 HAS system sleepers were designed by Sateba and produced by SBC Rail. The sleepers are primarily designed to attenuate vibration whilst generating savings on both the track construction costs and programme.HAS is the result of a 10 year joint investment programme between Sateba and Alstom to develop a cost-effective alternative to traditional fl oating slab track.

    A full range of sleeper and bearer solutionsCONSOLIS offers a wide range of vibration mitigation solutions to meet varying performance requirements: HAS system, twin block (S312) and monoblock (M312) sleeper systems, and bearers for switches and crossings.

    HAS – an anti-vibration system

    CONSOLIS' vibration mitigation systems attenuate ground-borne vibration whilst generating savings on both track construction costs and maintenance programmes.

    The sleepers have traditional elastic fastening systems and are mounted within a rigid plastic hull or boot, making maintenance operations easier and quicker. This also enables a more accurate control of the overall stiffness of the system, thanks to a resilient pad placed under the sleeper block. According to the perfomance required, different pads can be used.

    The HAS is a heavy, stiff sleeper that offers a higher level of performance than the S312 and M312 sleepers.

    Twin block booted sleepers

    HAS delivers our highest level of vibration mitigation and is a cost-effective alternative to Floating Slab Track (FST). The system is the result of extensive research carried out with Alstom Transport and has been tested at the CEF railway testing centre in France. The HAS solution offers many advantages:

    • Quicker installation time (typically 10 times faster than FST) • Easy and cost-effective maintenance• Ideal for underground tunnels as more compact than a

    standard FST• Compatible with multiple applications such as main and

    high-speed lines, undergrounds and Light Rail Transit• Track laying fl exibility: tunnel, open-air, straight or canted

    curves.

  • Factory construction and start of production

    CONSOLIS supplies complete engineering services, from sleeper design, technical assistance and training, to operation of factories.

    We work together with local railway providers to develop sleepers tailored to specifi c projects.

    We also provide complete training programs and are able to carry out studies and/or launch joint development solutions.

    ENGINEERING SERVICESSateba Maroc, CONSOLIS' Moroccan subsidiary, was contracted by the Moroccan railway operator ONCF, to build a factory and commence production of prestressed concrete sleepers for the high-speed line running from Tangier to Kenitra. Launched in 2012, the project was completed in 2015 with the production of 700,000 sleepers (420km) and onsite training for employees.The ONCF has now taken over full management of the factory.

    Complete engineering solutionsA new Sateba-built factory was inaugurated in February 2016 in Hassi Bahbah, Algeria, as part of a contract signed with INFRARAIL, a subsidiary of the Algerian network SNTF. Sateba designed and built a monoblock sleeper factory, and provided technical assistance and employee training to start production. During the inauguration, the client mentioned the key contributing factors for the projects' overall success: optimised factory layout, effi cient production trials, high-quality sleepers, and a very low waste level of 1% for the production of the fi rst 100 sleepers.

    We design our engineering services with long-term partnerships and technology transfer in mind and strive to offer the CONSOLIS Group's latest technology.

    Twin block sleepers for Nottingham Express Transit, UK

    Our precast concrete Ladder Track provides a cost-effective and sustainable method of slab track construction. The deeper structure provides a better environment for grassed track necessitating less watering for easier maintenance. In addition, the precast track offers time and cost benefi ts versus concrete slab track cast in-situ. It can be manufactured for both straight and curved sections. The Ladder Track system was awarded the Track Construction Quality Award by üGG (German organisation for track construction monitoring).CONSOLIS Ladder Track offers numerous benefi ts:• High dimensional accuracy• Lower watering needs• Long-term performance • Easy and quick to install• Adaptable to all types of fastening systems and multiple

    confi gurations.

    Shallow depth twin block sleepers are a cost-effective method of building slab tracks in depots and in urban environments. Tie bar and leveling inserts assist with track aligment prior to second stage concreting.

    In 2015, for the tramway in Rio de Janeiro, Brazil, Sateba designed precast concrete twin block sleepers and covers for the fastening system on the tramway. The sleepers were produced under licence by a partner in Brazil.

  • Our solutions comply with heavy haul and mining requirements and fit all existing track system specifications, be it for fastenings, rail seat inclinations (1 to 40, 1 to 20, etc.), gauges or climatic conditions (-40°C to +50°C).Pre-mounted under sleeper pads, fastening systems for fixing safety rails and special impregnation for harsh environments are also available.

    Evolutions in the mining industry have created a need for modernisation of its infrastructure, particularly freight railways.

    Most of the countries extracting raw materials must overcome important challenges to improve their railway infrastructure in order to better serve both their mines and logistics sites.

    Benefi ting from CONSOLIS’ extensive experience in high-speed lines, main lines and urban transportation, our heavy haul and mining solutions comprise high-quality, effi ciently laid systems and engineering services.

    Designed to carry 30t to 35t axle loads, our sleepers meet the needs of heavy haul and mining freight. Our factories operate all year long, manufacturing products suited to harsh conditions (-40°C to +50°C).

    HEAVY HAUL AND MINING

    Answering the needs of the mining industry

    Research & Development

    CONSOLIS has manufactured and installed heavy haul sleepers for many different uses:

    • Test track in a harsh climate in Mauritania (extreme temperature, installation on sandy terrain and a corrosive environment)

    • Track for transporting rockets at the French Space Agency in Guyana

    • Test track operated by the Burlington Northern network in the US.

    In partnership with Getzner, CONSOLIS' French subsidiary Sateba has developed a heavy haul sleeper with an elastoplastic under sleeper pad, capable of supporting upto 50 tonnes. The jointly patented sleeper currently in the test phase, is shorter than a traditional heavy haul sleeper, and will offer many benefi ts such as reduced maintenance and a need for less ballast thanks to a reduction in ground surface occupied.

    A time and space-saving solution for foundations for catenary polesMOFIX is an innovative precast concrete foundation for catenary poles or anti-noise barriers that allows rapid installation even in areas with restricted space for installing. The foundation is precast in a controlled factory environment, then delivered and installed with a specifi c process to guarantee high strength.

    RAIL INFRASTRUCTURE SOLUTIONS

    For the South Europe Atlantic high-speed line in France, the 340km TGV link between Tours and Bordeaux, CONSOLIS provided a wide range of precast solutions including rail sleepers and bearers, hydraulic engineering solutions, civil engineering work and dry network products. Through the consortium SEA Prefabrication* CONSOLIS subsidiaries Bonna Sabla and Sateba designed and produced the precast solutions at two plants in France. The products were delivered following strict logistical specifications, as all deliveries were made directly to the construction site. Over 395,000 sleepers and 75,000 bearers were provided for the project.
