    Automotive

    With a $350 million automotive expansion at our plant in Lewisport, Kentucky, Aleris is positioned as a key player in the fastest- growing North America automotive segment. The Lewisport expansion is slated for completion in 2016 and will leverage the extensive knowledge gained from our European automotive operations to support growth and innovation in the U.S. market.

    Aleris continues to be a leading provider of aluminum sheet to the premium car industry in Europe. Our fully dedicated automotive facility in Duffel, Belgium, is setting the standard for our global automotive strategy to deliver innovative lightweight solutions that meet the tolerance and width needs of automotive applications. The Duffel facility is equipped with a wide cold mill that, when combined with its continuous annealing line, equips Aleris to produce the widest aluminum auto body sheet currently available.

Aluminum wiring is half the weight of copper, corrosion-resistant and provides two times the conductivity.     Aleris is one of the leading suppliers of sheet and foil products for industrial applications. Aleris’ light-gauge products are found in residential, commercial and automotive heat exchanger applications. We’ve supplied 1100 and 3003 alloyed materials as little as .003 inch thick in both bare and coated applications for more than 25 years. Aluminum’s high thermal conductivity and corrosion resistance are prized in these applications.

    Aluminum also has been used in the irrigation industry for more than 50 years. Its low density, high strength and corrosion resistance make it an excellent choice for many tube and joint applications.     Aluminum foil containers are a cost–effective, environmentally friendly solution widely used in the retail, food service, pharmaceutical and baking industries. Manufacturers produce billions of aluminum foil containers every year, and Aleris provides light-gauge aluminum products for the semi-rigid foil used to make these containers.

    Semi-rigid foil containers made from Aleris’ coated and bare aluminum foil remain one of the most efficient and cost-effective methods for packaging foods in both carryout and prepackaged applications. These containers can be used in a wide variety of temperature and food processing applications. Consumers can cook, freeze, transport and serve food in a single safe, convenient aluminum package.

    Aluminum foil containers promote freshness and increase shelf life but do not absorb moisture or grease. To resist corrosion from acidic foods, increase lubricity and improve appearance, Aleris offers light epoxy or vinyl coating for its aluminum packaging products. Our semi-rigid foil is resistant to temperatures ranging from minus 40°F to 450°F.

    Our lubricants are applied to exact tolerances and are FDA compliant. Kosher certifications are also available for all of our formed container product applications. End uses in the packaging industry include:

    The direct-chill casting technology allows Aleris to produce a wide variety of rolled and coated products for distribution, transportation, OEM automotive, building and construction and specialty products. This method provides more than 20 alloys in a broad range of tempers and more than 2,000 customer-specified products. Direct-chill products are known for their exceptional forming flexibility.

    Direct-chill casting is rolled from thick slabs called ingots. This method produces a rectangular ingot more than 17 feet long, six and a half feet wide, more than two feet thick and weighing about 17 tons. In order to create a highly qualified surface for rolling, the ingot must be scalped. After scalping, the ingot is placed in the tunnel or pit furnace for preheating. Preheating the scalped ingot before hot rolling is vital in the direct-chill process and is the key characteristic that differentiates hot rolling from cold rolling.

    Heating, cooling and reshaping all contribute to the final temper, width and gauge of rolled aluminum. The hot reversing mill breaks down the ingot to reduce its thickness. The ingot is reduced to thin plate by repeatedly being passed through the hot reversing mill. The aluminum is then conveyed to the 3 stand hot mill where the plate is passed several times between a series of rolls to reduce it to a smaller gauge. As sheet merges from the hot rolling mill it is rolled up into a tight coil. At this point the aluminum can be cold rolled to final gauge before it is tempered, leveled and slit to meet a variety of customer requirements.

    With aluminum use in the North American automotive industry growing, so too will the production of materials being produced in the automotive segment using the direct-chill process. Aleris’ growing footprint in Lewisport, Kentucky, allows us to provide a one-stop shop for our customers' aluminum coil needs.

    Aleris continuous cast rolling mills use specialized blending, melting and a continuous casting process to produce high-quality aluminum sheet from predominantly recycled materials. These plants have dedicated recycling facilities that support production.

    In continuous casting, homogenization and scalping are not required, so the preheat process is eliminated. Continuous casting solidifies molten metal into a continuous sheet. A variety of methods are used to solidify the metal, including roll casters, belt casters and block casters. The strip is run through a hot mill to reduce thickness, allowing for further processing by the cold mill. As with direct-chill casting, annealing, tension leveling and slitting are also performed in the continuous casting process.

    Aluminum is then coiled for shipment to customers or sent to an Aleris finishing mill

    for further processing. Our mills are known as industry leaders in the manufacturing of scrap-based alloys for the building and construction segments, but we also supply sheet for automotive, transportation, distribution and consumer durables applications.

    Because there are fewer steps in the continuous cast process as compared to direct-chill, the outcome is a high-quality, cost-effective, scrap-based alternative. Alloys produced using continuous cast are also the most environmentally responsible material, which makes them the perfect material for the building and construction sector.

    Pellet cAstiNG (Pc)

    Pellet casting is unique because the sheet products are fabricated from teardrop aluminum pellets that are less than a quarter-inch long. Aleris is the only supplier to offer this unique technology, which uses recycled aluminum as its primary source of raw material. Painted siding, mixed low copper, 5000 series alloy, cans and foil are used to make the aluminum pellets for sheet stock. Instead of casting ingots or a continuous strip from molten aluminum, the process casts tear-size pellets. Pellets are then extracted from the holding silos and heated in the furnace tower. They are then fed into the hot mill, which is the same process used in the direct-chill and continuous cast process.

    After the hot mill, the rerolled stock is formed to a thickness specified by the customer’s end use. The coils are then annealed, tension leveled and tested to ensure they meet the customer’s exact product specifications. Pellet casted alloys are formulated for superior performance with forming equipment. The aluminum sheet produced using this process are mostly 3000 series alloys, which are used to produce building and construction products including aluminum siding, trim coil, soffit, fascia, rainware, gutter coil and other specialty products.

    Aleris’ finishing mills receive sheet from our centrally located casting mills, where the product is cold rolled to a desired gauge, annealed to temper, leveled, coated and slit to desired size. Aleris coatings can be custom blended on-site for precision control applications. We offer a diverse selection of coating systems, including polyesters, acrylics, fluorocarbons and epoxies to meet application demands. Multiple cut slitting to size is performed on mill finish and coated coil. Our finishing facilities customize sheet width, texture and thickness to meet nearly any specific end use.     Aluminum sheet is a remarkably versatile material that can be tailored to meet customer needs. Aleris’ embossed patterns and textures have all of the lightweight, corrosion-resistant advantages of aluminum, plus:

    Our prepainted coil is offered in a wide range of alloy and temper combinations that provide an ideal mix of strength and formability, allowing for crisp, clean bends. The coil is coated before it’s embossed, which ensures a uniform finish. Textured coatings are specially formulated to provide long-life durability when applied by the coil-coating process. They add aesthetic value to interior/exterior applications that require resistance to wear and the ability to mask minor scratches, fingerprints and scuff marks.

    Embossed coatings are designed for numerous end-use applications. Typical applications include boat stock, roofing, wall panels and appliances. We offer two standard embossed patterns, Diamond and Stucco. Both are available in mill finish and
